COMPOSITE PROCESSES
Right after they found a way to make continuous strands of glass fibers in commercial quantities more than 65 years ago, Owens Corning pioneers started developing the processes for combining that material with resin to make reinforced composites. Basic processes like hand lay-up and spray-up came first, of course, followed later by compression molding and filament winding. Today there is a host of sophisticated processes for combining glass reinforcements with a variety of resins to make literally thousands of products. Owens Corning was intimately involved in the development of many of the processes commonly used today.
PROCESS NAME
Cold Press Molding
DESCRIPTION
A semi-open molding process using lighter duty, reinforced cast composite matched tools mounted into a press. Reinforcements, usually continuous filament mats (CFM), are placed into the tool and a highly filled polyester resin is poured onto them. The press is closed and the part is cured. The process requires lower pressures, 15 - 100 lb/in2, and temperatures averaging 130F (55C). Cycle times are in the range of 10 - 20 minutes. Other glass fiber fabrics, mats, veils and preforms are also used. A mass production method where molding compounds and other resin/glass combinations are compressed in matched metal tools located between the platens in a press. Pressures of 150 lbs/in2 and temperatures between 265F (130C) and 340F (170C) are required. Typical cycle times of 2 - 3 minutes are achieved. Molding compounds comprised of a thermoset resin, chopped roving, fillers and a catalyst are used in both sheet form (SMC) and paste (BMC). SMC is placed in the tool to produce parts such as automotive body panels, appliance housings and composite doors, while BMC which can be injected is used for parts needing less overall strength and no Class A surface.

PROCESS NAME
Hand Lay-Up
DESCRIPTION
A combination of reinforcements, including chopped strand mat and woven or knitted fabric, is laid into an open mold with a gel-coat surface and impregnated with resin layer by layer. The resin is manually rolled into the reinforcement to remove any air pockets and to produce a consistent part. Once the resin cures, the finished part is removed from the mold. Chopped multi-end roving, continuous filament mat, reinforcing fabric or chopped strand mat are combined with resin and "sandwiched" between two plastic carrier films. The sheet is pulled through forming rollers and the resin is heated and cured to form flat or contoured composite sheet.
TYPICAL MARKETS
Consumer goods, infrastructure, marine, wind energy; hand lay-up is suited for making high strength parts of any size at low to medium production volumes.

Continuous Lamination
Building products, electronics, heavy transportation; composite construction panels and electrical insulating materials are made in a continuous lamination process. Applications include truck trailer linings, clear truck trailer roofs, wall coverings and corrugated roof panels.

Centrifugal Casting
Chopped strand mat and/or fabrics are loaded into a stationary mold which is then rotated at a high speed. Resin is applied to the interior of the mold and the reinforcements and resin are consolidated through centrifugal force to the internal profile of the mold. Chopped multi-end roving can also be sprayed with resin into a cylindrical mold that is already rotating at high-speed.

Filament Winding
DESCRIPTION
Filament winding is an automated open molding process that uses a rotating mandrel as the mold. Type 30 singleend roving or specialized fabric tapes are drawn through a resin and pulled by the force of a rotating mandrel. The mandrel can be covered with a veil for an inner, corrosion resistant surface, and the roving is spun around the veil. An outer-surface veil can also be applied for corrosion resistance and aesthetics. The process is completed by heating and curing the composite into the final product. Infusion molding processes use a single-sided mold that is covered with reinforcements and sealed with a flexible vacuum bag or film. A vacuum is drawn on the space between the mold and the seal containing the reinforcements, and a thermoset resin is allowed to infiltrate the reinforcements. The resin flows through the reinforcements and cures to form the finished composite. Low-cost composite tooling can be used and environmental emissions are controlled within the closed process. The process of forming a countinuous profile by forcing resin and reinforcements through an endless screw; the softened, compressed material is then passes through an extrusion die to shape the product or part; extrusion is used to manufacture long parts such as piping, cables, fencing and profiles, or molded parts for doors and windows.

Injection molding is a closed-molding process where filled or Automotive, building products, electrical unfilled polymer resins are injected into closed matchedand electronics, sports and recreation metal molds. Polymers are commonly thermoplastic, and processed by heating the raw polymer in pellet form to melt point and injecting it into the cooled mold. Thermosets such as Bulk Molding Compounds (BMC) are also used - they are injected into heated molds to effect the cross linking and cure. For higher strength parts, fillers, milled and chopped fibers are blended into the resin with a screw-type extruder. Long Fiber Thermoplastics (LFTP) such as StaMax thermoplastics have a longer fiber length that further improves strength - increasingly important in the appliance and automotive fields.
Preforming is an intermediate molding process where the Marine, sports and recreation, wind energy reinforcement is assembled in the shape of the part to be molded. This helps to ensure uniform properties in a composite product and speed the molding cycle. Most common are directed fiber preforms made by chopping multi-end roving with a binder resin and applying it on top of a molded screen. Held in place with vacuum pressure, the screen is placed into an oven to dry and activate the binder. Another method uses continuous filament mat with a thermoformable binder. Complex preform assemblies can be made using combinations of materials and fabrics in bladder presses or under vacuum. Resin binder, adhesive or mechanical (plastic staples) can be used.

Reaction Injection Molding (RIM) is a closed-molding process Automotive, consumer goods, electronics where reactive liquid components - usually thermoset polyurethane - are mixed in a high pressure mix head and injected into heated, closed, matched-metal molds. Parts have excellent surface appearance and some semi-structural properties. RIM includes RRIM, where a particulate filler, milled fiber or flake reinforcement is blended into the resin to produce higher strength parts, and SRIM, used for the highest strength parts. Here, reinforcements are loaded into tools to dry, and the reactive resin system can then be dispensed before the tool is closed or injected after closing.

Consumer goods, heavy transportation, sports Resin Transfer Molding is a liquid molding process where a thermosetting resin is injected into a closed mold cavity to make and recreation, wind energy moderate volume semi-structural or appearance parts. Dry fiber reinforcement is placed in the bottom half of matching molds, the mold is closed and sealed, then resin is pumped into the mold. The resin wets through the reinforcement and solidifies to form a composite part such as semi-truck parts and electrical cabinets. Molding pressure is lower than in the compression molding process, so tooling and equipment capital costs are lower than high volume compression molding, but higher than open molding processes. Spray-up uses multi-end roving that is fed into a "gun" and chopped Building products, consumer goods, heavy transportation, marine; large, complex parts into bundles of predetermined length. The bundles are sprayed into a resin stream and deposited onto a mold cavity that is gel- such as boat hulls and bath tubs coated for a consistent, smooth surface finish. Once the resin cures, the part is removed from the mold. Spray-up is similar to and often combined with the hand lay-up process. Materials that are pre-impregnated with resin are typically laminated Aerospace, heavy transportation, infrastructure, marine, sports and recreation, wind energy with vacuum bagging. The components include a film or fabric, breather medium and plastic film that is applied in sequence on top of a laminate stack in an airtight mold. Air between the mold and film is extracted with a vacuum pump, resulting in a positivepressure force; this compression forces air and excess resin from a composite laminate or components. Vacuum bagging is also used in conjunction with other processes such as infusion molding and wet lay-up.

RESIN COMPATIBILITY
Like the partners in any good marriage, glass fiber reinforcements and resin need to be able to work together. The ingredient that helps the partners bond in composites is the special chemistry applied to the surface of the glass called sizing. In its broadest definition, sizing is any treatment consisting of starch, gelatin, oil, wax, or other suitable ingredient that is applied to yarn or reinforcement fibers at the time of formation to protect the surface and aid the process of handling and fabrication.The treatment contains ingredients that provide surface lubricity and binding action, but no coupling agent. The binding action is what is important in creating a strong laminate. Owens Corning technology has fueled the development of a wide variety of sizing chemicals to provide excellent bonding. OC SURFACING VEILS
OC Surfacing Veils are available in two types, Dry Process C Veils and Wet Laid ECR Veils. Each is manufactured through a process that is suitable for many composite processes. C VEILS OC C Veils provide corrosion resistance and surface enhancements in many composite manufacturing processes. OC C Veils contain C Glass, which is a chemically resistant glass that withstands acid and alkaline environments. OC C Veils are typically utilized in applications that specify the use of C Glass and when the processing of conformable continuous fibers is preferred. ECR VEILS OC ECR Veils are uniform and can be used in a variety of composite manufacturing processes. OC ECR Veils are made with Advantex glass fiber reinforcements, which combine the electrical and mechanical properties of E Glass with the corrosion resistance of ECR glass. BINDERS OC Surfacing Veils are available with either high solubility or low solubility binders. Low solubility binders provide superior wet strength and resist fiber washing, yet maintain rapid wet-out. High solubility binders dissolve in styrene based resin systems and offer very fast wet-out and conformability to complex part curvatures as the binder is dissolved. All binders are compatible with polyester, vinylester and epoxy resins.

OC SURFACING VEILS
THICKNESS OC Surfacing Veils are generally selected first based on thickness in the composite part. The standard for corrosion resistance and surface enhancement is 10 mil (0.5 mm). Thicker veils are selected for enhanced surface print blocking or added corrosion protection through a thicker resin-rich surface layer. Generally the thinnest layer that gives sufficient surface properties is chosen. For closed molding and infusion process with higher glass content in the laminate, thicker veils are often required to mask the substrate reinforcements. SOLUBILITY AND BINDER SELECTION The selection of the appropriate binder is based on the composite process and matrix resin chemistry. For open molding and complex curvatures, a soluble binder is preferred. The soluble binder chemistry wets out the fastest and can also be used in dry winding processes where wet strength is not required. The Low Solubility binder systems are chosen when wet strength is required, or in cases where high tensile strength is preferred. Epoxy resins are not styrene based and do not quickly dissolve the soluble binder, so an insoluble binder is typically used.

Wet-Use Chopped Strands have been specifically developed for use in wet-formed mats/veils which are processed in either acidic or neutral white water systems. Wet-Use Chopped Strands offer improved mat properties for a wide and diverse range of enduse applications specialty papers such as filters, gaskets, printed circuit boards, acoustical tiles, thermal barriers and felt for vinylcoated flooring.

Following are definitions of some of the uncommon terms used in this Reference Guide: Advantex Glass: Basis Weight: Biaxial Material: Binder: Bundle: Bundle Tex: Chop Length: Composite Material: Creel: A boron-free E-glass with superior corrosion resistance in a wide range of environments. Advantex glass is both an E-CR glass and an E-glass in accordance with ASTM D578. The nominal weight of mat for a certain area, ex. 1.5 oz/ft2. Material having fibers oriented in both the warp (0 degree) and weft (90 degree) direction. The agent applied to glass roving, glass mat or preforms to bind the fibers prior to laminating or molding. A general term for a collection of essentially parallel filaments or fibers. A measure of the linear density of the glass bundles in the mat or multi-end roving. The length to which the glass bundles in mat, choppable roving or chopped strands have been cut. A combination of 2 or more materials (reinforcing elements, filler, and resin). The constituents retain their identities, though they act in concert. A device for holding the required number of roving balls or mat plies in the desired position before they are fed into the resin bath. To irreversibly change the properties of a thermosetting resin by chemical reaction. Strength of the mat as received, an indication of it's handling properties prior to addition of resin. A borosilicate glass, type most commonly used in glass fibers for reinforced plastics, suitable for electrical laminates because of its high resistivity. Also called electrical glass. Defined by ASTM D578-98. A general term used to refer to filamentary materials, it is the general term for a filament of finite length. The smallest unit of fibrous material. Fabrics produced by interlooping strands of yarn, roving, etc. The Owens Corning registered brand of fabric reinforcements marketed in North America. At one time, the company producing Knytex fabrics was a joint venture between Owens Corning and Hexcel Corp. Owens Corning subsequently obtained complete ownership. The business is credited with inventing the knitted, multi-axial fabric.

Material composed of successive layers of resin and reinforcement bonded together. (LOI) weight loss, usually expressed as percent of total, after burning off an organic sizing from glass fibers, or an organic resin or any moisture from a glass fiber laminate. A fibrous material for reinforced plastic consisting of randomly oriented chopped filaments, or swirled continuous filaments loosely held together with a binder or stitching; available in various widths, weights, and lengths. The term generally used for unsaturated polyesters, formed by the reaction of dibasic organic acids and polyhydric alcohol. Abbreviation for pre-impregnated reinforcement fibers. Prepreg is any reinforcing material loaded with B-stage resin, catalyst, and pigment ready for placement in the mold. Appearance of fiber pattern on part surface. A shape, referring to the cross-section of the part to be pultruded. A continuous process for manufacturing composites with a constant cross-sectional shape. The process consists of pulling a fiber reinforcing material through a resin impregnation bath and into a shaping die, where the resin is heated and cured. Material used to give physical and mechanical properties that plastic and other materials alone cannot provide. Typically fiberglass, graphite, aramids and others in roving, mat and/or fabric form. The material used to bind together the reinforcement material; the matrix. A number of strands, tows, or ends collected into a parallel bundle with little or no twist of reinforcing fibers. A unit of measure of the linear density of a fiberglass roving. Given in yards/lbs., the lower the number the larger the size of the roving bundle. Yarns Any treatment consisting of starch, gelatin, oil, wax, or other suitable ingredient that is applied to yarn or fibers at the time of formation to protect the surface and aid the process of handling and fabrication. GLOSSARY
A very thin ply, usually 7-20 mils thick, of highly filamentized fiberglass, or synthetic fibers, used primarily to produce a smooth, cosmetic surface on a reinforced plastic laminate. Also referred to as surfacing veils. It can also be a chopped strand mat with low bundle tex, e.g. less than 20 tex. The resistance of the mat to shearing or tearing. The maximum tensile stress sustained by a specimen prior to failure in a tensile test. Weight of strand per unit length - SI - grams/1000 meters. Capable of being repeatedly softened by increase of temperature and hardened by decrease in temperature; applicable to those materials whose change upon heating is substantially physical rather than chemical and at the softened stage can be shaped by flow into articles by molding or extrusion. A plastic that, when cured by application of heat or chemical means, changes into a substantially infusible and insoluble material. A surfacing material used to enhance surface finish, weatherability, appearance, and smoothness to the touch (see Surfacing mat). The yarn running lengthwise in a woven fabric; a group of yarns in long lengths and approximately parallel. The transverse threads or fibers in a woven fabrics; those fibers running perpendicular to the warp. Also called the fill or filling yarn. The apparent strength of mat after addition of resin, an indication of mat performance during impregnation and molding. Weight per unit length in yards/lb., for example a 113 yield product weighs 113 yards/lb.
