Introduccin
Durante dcadas se ha utilizado el molino vertical de rodillos (VRM) para la molienda de materias primas para crudo y de carbn, convirtindose en el molino lder para estas aplicaciones. La eficiencia en la molienda del VRM, junto con su propiedades para secar, moler y clasificar dentro de una sola unidad, le coloca al VRM en una posicin claramente ventajosa comparada con el sistema del molino de bolas. No obstante, las aplicaciones del VRM para la molienda de cemento son menos conocidas y los motivos de ello estn relacionados con el hecho de que:

En un molino de bolas, la trituracin se produce por impacto y abrasin, mientras que en el VRM el lecho de material se encuentra expuesto a una presin suficientemente elevada para causar fracturas de las partculas individuales del lecho, a pesar de que la inmensa mayora de las partculas del lecho son de un tamao bastante menor que el espesor del lecho.

Este diseo, de doble lbulo, es ptimo para la molienda de clnker ya que los proporciona a dos zonas de molienda distintas una de baja presin y otra de alta presin tal como se muestra en la Figura 2. La zona de baja presin, bajo el lbulo interno, desairea y consolida el material a moler. La molienda propiamente dicha tiene lugar en la zona de alta presin, bajo el lbulo externo. La ranura en el centro del rodillo facilita la desaireacin del material sin que se fluidifique. A fin de asegurar una operacin estable, con bajas vibraciones, el molino OK est provisto de un separador de alta efi-

ciles de molienda, asociadas a la molienda fina de clnker de cemento y productos afines, ofreciendo una elevada eficiencia de molienda, operacin estable y alta capacidad especfica de molienda.

Un ejemplo de la influencia de la altura del anillo de retencin y la presin de molienda sobre la inclinacin de la curva de PSD se aprecia en la Figura 4. La tendencia ilustrada es bastante tpica mientras que las cifras indicadas pueden variar dependiendo, entre otras, del mtodo utilizado para el anlisis de tamao de partculas.

Es una caracterstica de la molienda en un VRM que la transferencia de energa al material por paso entre el rodillo y la mesa es pequea, por cuyo motivo se requiere gran nmero de pasos, a fin de obtener la necesaria entrada especfica de energa al material. Esto implica un factor muy elevado de circulacin interna de material. Los factores de alta circulacin conduce invariablemente a curvas pronunciadas de distribucin de tamao de partculas (PSD), si el proceso de separacin es eficiente. Por esta razn ha sido preciso adaptar medidas especiales para reducir la inclinacin de la curva de PSD, para obtener una calidad de cemento similar a la del cemento molido en un molino de bolas. Existen varias formas de ajustar la inclinacin de la curva de PSD para cemento molido en el molino OK: Adems, la relacin entre el caudal de aire a travs del Para poder reducir el factor de circulacin, la pista de la mesa de molienda tiene una forma curva hacia arriba que ayuda a retener cierta cantidad mnima de material bajo los rodillos. De esta forma el material recibir ms energa antes de abandonar la mesa consiguiendo, con ello, un menor factor de circulacin a travs del separador y, consecuentemente, menor inclinacin de la curva de PSD. La presin de molienda tambin tiene influencia sobre la PSD. Cuanto ms elevada sea la presin de molienda, mayor es la transferencia de energa por paso entre el rodillo y la mesa, y menor ser el factor de circulacin y, a su vez, tambin la inclinacin de la curva de PSD. No obstante, queremos llamar la atencin que la operacin que se realiza para conseguir una amplia distribucin de tamao de partculas (bajo valor n) tiene su contrapartida. curva PSD, es decir, un alto anillo de retencin, elevada presin de molienda con cantidad invariable de alimentacin, y bajo caudal de aire resultan en una menor eficiencia de molienda y, en consecuencia, un mayor consumo especfico de energa que el conseguido con la optimizacin del molino para un bajo consumo energtico y, correspondientemente, una curva ms inclinada de PSD.

te de salida del molino a la entrada del mismo, con objeto de tener una temperatura adecuada en el circuito de molienda. En caso de que la alimentacin al molino incluya aditivos hmedos, quizs sea necesario proporcionar calor adicional de un generador de gases calientes. Por otro lado, si la alimentacin al molino estuviera muy caliente, la temperatura de salida del molino podra controlarse con un registro de aire fro.

La opcin de un molino vertical, y especficamente el molino OK, tena la ventaja de poder cumplir con el secado, molienda y clasificacin en una sola unidad, que aporta unos ahorros en los costes de operacin de 8 kWh/t aproximadamente y un producto excelente. La cantidad de agua requerida para el hormign fue un asunto de importancia en la fase de estudio. Sin embargo, el cemento producido en el molino vertical no mostraba diferencia en este aspecto comparado con el cemento producido

Calidad de cemento molido en un molino OK Ejemplos Cementos Progreso, Guatemala


En 1996-1997 F.L. Smidth suministr un molino OK 334 a Cementos Progreso en Guatemala para la molienda final, que fue la primera instalacin de este tipo en Amrica y una de las primeras del mundo para la molienda de cemento de mezcla. La decisin de elegir un molino vertical de rodillo para la molienda de cemento - un cemento puzolnico con un factor de clnker del 75% - en condiciones variables de humedad de la alimentacin y temperatura del clnker, se tom despus de realizar una evaluacin profunda de la tecnologa disponible para la molienda de clnker, teniendo en cuenta el elevado coste de energa en Guatemala. Un criterio decisivo para elegir este proceso fue, entre otros, su capacidad de alcanzar una calidad de cemento similar a la obtenida en el sistema de molino de bolas existente. En la Tabla 1 figura un ejemplo de las cifras de calidad del producto obtenida.

Cementos Minetti, Campana, Argentina


En 1998 Cementos Minetti decidieron instalar una nueva planta de molienda en Campana, para moler principalmente cemento Portland y cemento de escorias. Durante la evaluacin de tecnologas, previa a la seleccin de proceso, rpidamente se hizo evidente que un VRM ofreca ciertas ventajas en comparacin con el sistema de molino de bolas para producir un producto final de calidad similar, tales como: Menor consumo energtico Menores costes de mantenimiento Muy apropiado para secar materiales hmedos de alimentacin

Una vez concluida el proceso de evaluacin fue elegida F.L. Smidth como suministrador del VRM un molino OK 36-4. La disposicin de la planta prev opciones para la molienda conjunta de varios componentes de alimentacin, es decir, clnker, yeso, caliza y escorias, o de moler cemento Portland y escorias por separado, lo cual requiere equipo para mezclar los productos separados. En la Tabla 2 se muestra una comparacin de la calidad de cemento de escorias producida en la molienda conjunta en el molino OK y de un producto similar molido en la instalacin del molino de bolas existente, en una de las plantas de la Compaa. Consumo de Energa
Tal como hemos indicado anteriormente, adems de la nueva instalacin del molino OK en Campana, Cementos Minetti tambin opera una instalacin de molino de bolas para la molienda de cemento de escorias. En la Tabla 3 se aprecia una comparacin de consumo especfico de energa entre los dos sistemas de molienda. En esta comparacin, las cifras del molino OK representan la operacin sin caliza que de otra forma dara como resultado una superficie Blaine muy elevada comparado con el rechazo en tamiz. La composicin de la alimentacin de los dos molinos puede considerarse, por tanto, similar y las cifras de energa, por consiguiente, pueden ajustarse razonablemente para representar una operacin con la misma finura del producto final.

Se constata que el consumo especfico de energa del sistema de molino OK es aproximadamente un 35% inferior al del sistema de molino de bolas. Se observan frecuentemente este nivel de ahorros energticos en comparaciones entre otros molinos OK y molinos de bolas, en particular cuando se muele a gran finura o con una gran fraccin de escorias en el material de alimentacin.

Cuando se vendieron los primeros molinos OK en Amrica era una prctica habitual el utilizar molinos verticales de rodillos para la molienda, bien de cemento Portland o bien de escorias, pero no para cemento de mezcla. Sin embargo, algunos de los primeros usuarios de molinos OK en Amrica Central y del Sur asumieron convertirse en los pioneros en la aplicacin de los VRM para la molienda de cementos de mezcla, lo que sucedi sin problemas en abso-

Cinco de las seis plantas estarn operando a finales de Julio del 2002. Las cifras de rendimiento garantizadas y tpicamente alcanzadas de estas plantas (A E) se resumen en la Tabla 4. Se prev que la planta F sea puesta en marcha en Agosto del 2002.

Resumen de las experiencias obtenidas con el Molino OK


Los resultados operacionales obtenidos con los molinos OK, puestos en marcha por F.L. Smidth, e incluyendo los antes mencionados, reflejan de forma bastante clara el rendimiento consistente del molino OK y sus caractersticas de diseo nicas: Todos los molinos han demostrado su capacidad del rendimiento garantizado del producto final que cumple con las demandas especficas del cliente. SOREN WORRE JORGENSEN, MSc., General Manager, Grinding Technology F.L.Smidth A/S, Copenhagen, Denmark Introduction For decades the vertical roller mill (VRM) has been used for grinding of cement raw materials and coal, and the VRM has become the dominant mill for these applications. The grinding efficiency of the VRM combined with an ability to dry, grind and classify within a single unit gives the VRM a decided advantage over a ball mill system. However, applications of the vertical roller mill for cement grinding have been less prevalent. The reasons for this are related to the facts that cement is ground much finer than raw meal and coal the feed to a cement mill is often completely dry and is significantly more difficult to grind than raw materials and coal requirements to the particle size distribution of the finished product are much more strict when grinding cement than when grinding raw materials and coal These differences between cement grinding and grinding of raw materials and coal made it a serious challenge to obtain a good performance of a vertical roller mill in cement grinding. Today, however, the OK mill has become an excellent example of a mill design that has overcome the difficult grinding conditions associated with finish grinding of cement clinker and related products. The OK mill was developed by Onoda Cement Co., Onoda Engineering and Consulting Co. and Kobe Steel in the early nineteen eighties. In 1993 F.L.Smidth-Fuller Engineering obtained a license to manufacture and market this mill. Mill Design for Optimum Mill Performance The grinding process in ball mills and vertical roller mills are fundamentally different. In a ball mill the comminution takes place by impact and attrition. The comminution in the VRM takes place by exposing a bed of material to a pressure sufficiently high to cause fracture of the individual particles in the bed, although the overwhelming majority of the particles in the bed are considerably smaller than the thickness of the bed. It is thus necessary that a stable and consistent grinding bed is formed, able to sustain such a pressure without the material being squeezed away from the pressure zone. In this regard the OK mills patented roller and grinding table designs proved to be a major breakthrough. As shown in Figure 1, the rollers of the OK mill are spherical in shape with a groove in the middle. The table is also curved forming a wedge-shaped compression and grinding zone between the rollers and the table. This dual-lobed design is optimum for clinker grinding because it supplies two distinct grinding zones a low pressure zone and a high pressure zone as shown in Figure 2. The low-pressure area under the inner lobe de-aerates and consolidates the material to be ground. The proper grinding takes place in the high-pressure zone under the outer lobe. The groove in the middle of the roller facilitates de-aeration of the material without fluidising it. In order to further ensure a stable operation with low vibrations the OK mill is provided with a high efficiency separator. This results in a reduced internal circulation of fine material and a correspondingly higher feed rate. The material on the grinding track will thus become coarser and therefore less prone to fluidisation. It can be concluded that the OK mill, Figure 3, due to its design of grinding parts and high efficiency separator adequately addresses all the difficult grinding conditions associated with fine grinding of cement clinker and related products offering a high grinding efficiency, stable operation and a high specific grinding capacity. Cement Quality Particle Size Distribution It is characteristic of grinding in vertical roller mills that the energy input to the material per pass between roller and table is small, for which reason a large number of passes are required to obtain the necessary specific energy input to the material. This leads to a very high internal material circulation factor. High circulation factors invariably leads to steep particle size distribution curves, if the separation process is efficient. It has therefore been necessary to adapt special measures to reduce

the inclination of the particle size distribution curve, in order to get a cement quality that is similar to the quality of cement ground in a ball mill. There are a number of ways to adjust the inclination of the particle size distribution curve for cement ground in the OK mill. In order to reduce the circulation factor the grinding track on the grinding table has an upward curved shape that helps to retain a certain minimum amount of material under the rollers. The grinding table is further at the periphery equipped with an adjustable dam ring. A higher dam ring will result in a thicker grinding bed corresponding to a longer retention time of the material on the grinding table. The material will thus receive a higher energy input before leaving the grinding table, resulting in a lower circulation factor via the separator and thus a particle size distribution curve with a lower inclination. Also the grinding pressure has an influence on the particle size distribution. The higher the grinding pressure, the higher the energy input per pass between roller and table, and the lower the circulation factor, and consequently the lower is the inclination of the particle size distribution curve. An example of the influence of dam ring height and grinding pressure on the inclination of the particle size distribution curve appears from Figure 4. The trend shown is quite typical, whereas the indicated figures may vary depending on among others the method of particle size analysis applied. Further, the ratio between mill airflow rate and separator speed influences the particle size distribution. A lower air flow rate will lead to a lower inclination of the particle size distribution curve. An example of the benefit from easy adjustment of the particle size distribution was experienced in a grinding plant in South America that operates an OK mill grinding slag cement. At the plant in question the water demand in cement testing was an issue of concern. The operational parameters were obviously adjusted to meet the requirements on water demand. The results of the adjustments as far as the relation between water demand and the inclination of the particle size distribution is concerned appear from Figure 5. It should be noted, however, that operation to achieve a wide particle size distribution (low n-value) has a cost. The measures taken to achieve a low inclination of the PSD curve, i.e. a high dam ring, a high grinding pressure with unchanged feed rate, and a low airflow rate, all result in a lower grinding efficiency and consequently a higher specific energy consumption than

achieved with the mill optimised with regard to low energy consumption and a correspondingly steeper PSD curve. Dehydration of Gypsum The strength development of cements as well as the water demand in concrete is strongly influenced by the degree of dehydration of the gypsum, with an optimum for both usually being in the high range of 70-80 % dehydration to semi-hydrate. This is usually easily achieved in ball mills, even when grinding cold clinker, due to the grinding heat, which is a result of the high specific energy consumption. Since the vertical roller mill is much more energy efficient than a ball mill, the amount of grinding heat is less, and it becomes more difficult to obtain the required dehydration of the gypsum. In order to ensure an adequate dehydration of the gypsum also when grinding cement in a vertical roller mill the layout, as shown in Figure 6, is prepared with provisions for recirculation of hot mill exit gas to the mill inlet to maintain a proper temperature in the mill circuit. In the case that the mill feed includes wet additives it may be necessary to provide additional heat from a heat generator. Otherwise, if the mill feed is very hot, the mill exit temperature may control a cold air damper. Quality of cement ground in an OK mill - Examples Cementos Progreso, Guatemala: (Ref. no. 1). In 1996-97 F.L.Smidth supplied an OK 33-4 mill to Cementos Progreso, Guatemala. This vertical mill for finish grinding was the first such installation in the Americas and one of the first in the world for grinding blended cement. The decision to select a vertical roller mill for grinding of cement a pozzolanic cement with a clinker factor of 75% under variable conditions of feed moisture and temperature of clinker was taken after thorough evaluation of available technology for clinker grinding, considering the high cost of energy in Guatemala. A key criterion for selecting the process was among others the capability to achieve similar cement quality as achieved by the existing ball mill system. An example of product quality figures achieved appears from Table 1. This vertical mill option involving an OK mill had the advantage of accomplishing the drying, grinding and classifying in a single unit, providing operating cost savings of about 8 kWh/t and resulting in an excellent product. The quantity of water required for the concrete was a concern during the study phase, however the cement produced in the

vertical mill showed no difference in this regard compared to the cement produced in the ball mills. In 1999 Cementos Progreso ordered one more OK 33-4 mill from F.L.Smidth. Cementos Minetti, Campana, Argentina: (Ref. no. 2) In 1998 Cementos Minetti decided to set up a new grinding station in Campana for grinding of mainly Portland cement and slag cement. During evaluation of technologies prior to selection of process it soon became apparent that a vertical roller mill would offer a number of advantages compared to a ball mill system when producing an end product of similar quality, such as: Lower energy consumption Lower maintenance costs The roller mill is very suitable for drying of wet feed materials High flexibility in operation for instance separate grinding practically without periods with transition products Concluding the evaluation process F.L.Smidth was selected as supplier of the vertical roller mill an OK 36-4 mill. The plant layout provides the options to co-grind the various feed components, i.e. clinker, gypsum, limestone and slag, or to grind Portland cement and slag separately involving facilities for mixing of the separate products. A comparison of the quality of slag cement produced in cogrinding in the OK mill and of a similar product ground in the companys ball mill installation appears from Table 2. From the table the following can be stated regarding the quality of the product from the OK mill compared to the ball mill cement: The OK roller mill allows a 4% higher clinker substitution Similar water demand Setting time somewhat longer Almost identical compressive strength at similar sieve residue Further and above all, for concrete a better workability is observed when using cement from the roller mill.

Energy Consumption As mentioned previously, besides the new OK mill installation in Campana Cementos Minetti also operates a ball mill installation grinding slag cement. A comparison of the specific energy consumption of the two grinding systems appears from Table 3. In this comparison the figures on the OK mill represents operation without limestone, which otherwise would result in a high Blaine surface compared to the sieve residue. The feed composition for the two mills may thus be considered similar and the energy figures may therefore reasonably be adjusted to represent operation with the same fineness of the end product. It appears that the specific energy consumption of the OK mill system is around 35% lower than that of the ball mill system. Such energy savings are often observed in comparisons of OK mills and ball mills, in particular when grinding to high fineness or with a large fraction of slag in the feed material. Other OK mill projects in the Americas F.L.Smidth has per June 2002 sold 6 OK mills in the Americas representing around 50% of the vertical roller mills installed for cement and slag grinding in this region. When the first OK mills were sold in the Americas it was common practice to use vertical roller mills for either Portland cement or slag grinding, but not for blended cement. However, some of the first users of OK mills in Central and South America took it upon themselves to become the pioneers in the application of vertical roller mills for grinding of blended cements. This application appeared to be without problems whatsoever. Actually, the OK mill has appeared to be very suitable for grinding of blended cements composed of a wide range of feed materials, some of them wet, and most of the OK mills operating in the Americas are used for such application. The applications of the OK mills in the Americas appear from Figure 7. Five of the above mentioned 6 plants are in operation by end of July 2002. The guaranteed and typically achieved performance figures for these plants (A E) are summarised in Table 4. Plant F is expected to commence operation August 2002.

Summary of experience with the OK Mill Operating results of the OK mills commissioned by F.L.Smidth including those mentioned above show a fairly clear picture of the OK mills consistent performance and unique design features: All the mills have proved capable of producing above the guaranteed output with an end product that complies with the clients specific requirements. Their specific energy consumption is at or below the estimated low level. The OK mill has proved suitable for grinding not only pure slag and Ordinary Portland Cement, but also blended cements with a wide range of additives such as slag, pozzolana, limestone and fly ash. During maintenance of one or two rollers, the mill can continue to operate with two rollers only, at a somewhat reduced capacity.
