b) remove rear bottom guard NOTE: This operation was done on an earlier machine.

1. Drain the oil from the transmission and bevel gear case. Remove all floor plates (1) from the machine. 2. Fasten a hoist to the seat (2). Remove the seat. The weight of the seat is 60 lb. (27 kg).

Do not smoke when a check is made of electrolyte level. Batteries give off flamable fumes. Do not permit electrolyte solution to make contact with skin or eyes. Electrolyte solution is an acid. Fasten the ground cable last, and remove first to prevent sparks near the battery, which can cause battery vapors to burn fast with much force (explode). 3. Remove cover (3) for the batteries. Disconnect the battery cables. Remove the bracket that holds the batteries to the fender. Fasten a hoist to the batteries. Remove the batteries. The weight of the batteries is 160 lb. (73 kg).

4. Remove cover (4) for the hydraulic controls.

5. Remove the nut that holds speed selector lever (6) in position on the gearshift and interlock mechanism cover assembly. Use tooling (A) to remove the selector lever. Remove the rod for the parking brake at pin (5). 6. Disconnect the wiring to the disconnect switch. NOTE: Put identification on the two cables for installation.

7. Remove the bolts that hold the seat frame assembly to the panel for the hydraulic controls. Remove the bolts that hold the seat frame assembly to the left fender. Fasten a hoist as shown. Remove seat frame assembly (7). The weight of the seat frame is 85 lb. (39 kg).

8. Remove directional selector linkage (8) at the transmission. Remove vent tube (9) from the top of the transmission to the flywheel clutch. 9. Remove two rods (11) for the steering clutch control valve. Remove pin (10) that connects the clutch linkage to the gearshift and interlock mechanism cover assembly.

10. Remove the side cover for hydraulic controls (12). Remove bracket (13). 11. Disconnect oil line (15) at the bottom of the transmission. Remove oil manifold (16) at the transmission. NOTE: Make sure the oil manifold is out of the way of the transmission.

12. Disconnect the rods for the brakes at beam (14). Remove the bolts that hold beam (14) to the fenders. Remove the beam assembly.

13. Remove two bolts (17) and two bolts (19) at the four corners of the transmission. Install four 3/8" - 16 NC forged eyebolts or tooling (B) in bolt holes (17) and (19). 14. Disconnect oil line (18) from the steering clutch relief valve to the transmission oil filter at the transmission oil filter. Put oil line (18) out of the way of the transmission.

15. Fasten a hoist to the transmission as shown. Remove nuts (20) that hold the transmission to the bevel gear case. Remove the transmission. The weight of the transmission is 1000 lb. (454 kg).

NOTE: This operation was done on an earlier machine.

1. Install four 3/8" - 16 NC forged eyebolts or tooling (A) in the transmission. Fasten a hoist to transmission (1). Put the transmission in position on the bevel gear case. Install the nuts that hold the transmission to the bevel gear case.

2. Install vent tube (2) from the flywheel clutch to the oil fill tube in the transmission. Connect oil line (4) to the transmission oil filter. Install oil manifold (5) to transmission. Install oil supply line (3) to transmission. 3. Install beam assembly (7) to the fenders of the machine. Install the bolts that hold it. Connect the linkage for the brakes to the beam assembly.

4. Install bracket (6) for the seat frame assembly. Install side cover (8) for the hydraulic controls.

5. Install vent tube (9). Connect the rod assembly for the clutch engagement lever at pin (10). 6. Install rods (11) for the steering clutch control valve. Install directional selector linkage at transmission.

7. Fasten a hoist to the seat frame assembly as shown. Put seat frame (12) in position on the machine. Install the bolts that hold the seat frame to the side cover of the hydraulic controls and to the fender of the machine. Connect the two wires to the disconnect switch.

8. Install the rod assembly for the parking brakes at pin (13). 9. Install the speed selector lever on gearshift and interlock mechanism cover assembly (14). Install the nut that holds it.

10. Install cover (15) for the hydraulic controls.

11. Fasten a hoist to the batteries. Put batteries (17) in position on the fender of the machine. Install the bracket that holds the batteries to the machine. Connect the cables to the batteries. Put battery cover (18) in position over the batteries. 12. Fasten a hoist to the seat assembly. Put seat assembly (16) in position on the seat frame. Install the floor plates on the machine. 13. Fill the transmission with oil to the correct level. See MAINTENANCE GUIDE. END BY: a) install universal joint b) install rear bottom guard

1. Remove bolts (1) and gearshift and interlock mechanism cover (2). Remove the key from the lever.

2. Remove rubber boot (3) from the adapter.

3. Remove the nuts that hold the adapter to the gearshift and interlock mechanism cover. Remove adapter (4).

4. Bend locks (5) down. Remove bolts (6) from adapter (4). Remove speed selector lever (7) from adapter (4).

5. Remove pin (8) that holds the lever and block together with a press. Remove block (9) from speed selector lever (7).

6. Remove four bearings (10) from block (9) with tooling (C) and a press.

7. Remove ring (11) that holds boot (12) to the adapter. Remove boot (12) from adapter (4).

8. Remove cover (13) from the gearshift and interlock mechanism cover.

9. Remove pins (15) that hold the cams to the shaft. Remove shaft (14) and cams (17) from the gearshift and interlock mechanism cover. Remove the washer and key from the shaft. Remove lip type seal (16) from the gearshift and interlock mechanism cover.

10. Remove brackets (18) and (19).

NOTICE
There is spring pressure behind the plungers.

11. Put bracket (18) in a vise to release the pressure on pin (21). Remove pin (21), plunger (23) and spring (22) from bracket (18).

12. Put bracket (19) in a vise to release the pressure on pins (24). Remove pins (24), plungers (26) and springs (25) from bracket (19). 13. Remove cover (20) from the transmission case.

14. Remove retaining bolt (29). Pull shaft (30) out of the transmission case. Remove bellcrank (27) and lever (28) from the transmission case. Remove the O-ring seal from shaft (30).

15. Remove bearings (31) and (32) from bellcrank (27).

16. Remove bearing (33) from lever (28) with tooling (C) and a press.

17. Remove four retaining pins (36) and (37). Remove four shafts (34). Remove gates (35) and (38).

18. Remove bushings (39) from gates (35) and (38) with tooling (C) and a press.

19. Remove key (41) from directional control shaft (40). Loosen the bolt that holds directional control arm (42) to the directional control shaft. Use a soft hammer and push plug (43) and directional control shaft (40) out of the transmission case. Remove direction control arm (42). Remove the key from the directional control shaft.

20. Remove lip type seal (44) from the transmission case. Remove the bearings from the transmission case.

21. Remove cover (46) from the transmission case. 22. Remove oil tube (45) from the front of the transmission cover.

NOTICE
Put identification on the shifter forks for correct installation.

NOTE: For the five speed transmission, remove forward and reverse and fifth speed shifter forks (49). 23. Use a pry bar as shown and remove shaft (48) from the transmission case. Remove forward and reverse and fifth and sixth speed shifter forks (49). 24. Use a pry bar and remove shaft (47) from the transmission case. Remove the third and fourth speed and first and second speed shifter forks out the top of the transmission case.

25. Remove bearing (50), spacer (51) and bearing (52) from each of the shifter forks with tooling (C) and a press.

26. Put the transmission in position on tooling (A). Remove tube assembly (53). Remove the O-ring seal from the tube assembly.

27. Remove nuts (54) and lockwashers that hold cover (56) to the transmission case. 28. Remove studs (55) from the transmission case.

29. Install tooling (G) on the cover and fasten a hoist. Remove the cover, gears, and shaft (57) as a unit from the transmission case. The weight is 690 lb. (313 kg).

30. Put the unit in position on tooling (B) as shown. Fasten a hoist to the bevel pinion shaft. 31. Remove cover (58) and the O-ring seal from the bearing cage.

32. Bend the lock down and remove bolts (60). Remove retainer (59).

33. Remove ring (62) from retainer (59). 34. Remove sleeve (61) from retainer (59).

35. Install three 1/2" - 13 NC forcing screws (63) in bearing cage (64). Tighten the forcing screws evenly and remove bearing cage (64) and shims from the cover. Keep the shims with bearing cage (64) for assembly. Remove bevel pinion shaft (65) from the cover. The weight is 150 lb. (68 kg).

NOTICE
Put identification on the bearing cup, bearing cones and bearing cup spacer for correct installation in their respective bearing cage.

36. Remove the O-ring seal from bearing cage (64). Remove bearing cones (66), bearing cups (65) and bearing cup spacer from bearing cage (64). 37. Disassemble the bevel pinion shaft as follows:

a) Remove spacer (67) from the bevel pinion shaft.

b) Remove gear (68) and sleeve (69) from the bevel pinion shaft.

c) Remove forward and reverse shift collar (70) from gear (71). d) Remove gear (71) from the bevel pinion shaft.

e) Remove gear (72) and sleeve (73) from the bevel pinion shaft.

f) Remove spacer (74) from the bevel pinion shaft.

g) Remove gear (75) and sleeve (76) from the bevel pinion shaft.

NOTE: For the five speed, remove fifth speed shift collar (77) from gear (78). h) Remove fifth and sixth speed shift collar (77) from gear (78). i) Remove gear (78) from the bevel pinion shaft. NOTE: Steps j and k are for the six speed transmission only.

j) Remove gear (79) and sleeve (80) from the bevel pinion shaft.

k) Remove spacer (81) from the bevel pinion shaft. l) Remove sleeve (82) from the bevel pinion shaft.

m) Use tooling (D) and remove race and roller assembly (83) from the bevel pinion shaft.

38. Fasten a hoist to the countershaft as shown. Remove cover (84) and the O-ring seal from the bearing cage.

39. Bend the locks down and remove the bolts that hold the retainer in place. Remove retainer (85).

40. Remove ring (87) from retainer (85). 41. Remove sleeve (86) from retainer (85). NOTE: The bolts at the (X) location have the identification "X" on the head of the bolts. These two bolts are longer and must be installed in this location.

42. Install three 1/2" - 13 NC forcing screws in bearing cage (89). Tighten the forcing screws evenly and remove bearing cage (89) and the gasket. Remove countershaft (88). The weight is 230 lb. (104 kg).

NOTICE
Put identification on the bearing cups (90) and bearing cup spacer from bearing cage (89).

43. Remove bearing cones (91), bearing cups (90) and bearing cup spacer from bearing cage (89).

44. Disassemble the countershaft as follows: a) Remove spacer (92), gear (94) and gear (93) from the countershaft.

b) Remove sleeve (95) and spacer (96) from the countershaft.

c) Remove gear (97) and sleeve (98) from the countershaft.

d) Remove third and fourth speed shift collar (99) from gear (100). e) Remove gear (100) from the countershaft.

l) Bend the lock down and remove bolts (110). Remove retainer (109) from the countershaft.

m) Use tool (C) and a press and remove race and roller assembly (111), spacer (112) and sleeve (113) from the countershaft.

45. Disassemble upper shaft as follows: a) Remove lockring (114) and pin from nut (115). Remove nut (115) from the upper shaft.

b) Use tool (E) as shown and remove race and roller assembly (116), spacer (117) and gear (118) from the upper shaft.

c) Remove gear (119), spacer (120) and gear (121) from the upper shaft. NOTE: Spacer (120) is for the six speed transmission only.

d) Bend the lock down and remove bolts (122). Remove washer (123) and the O-ring seal from the upper shaft.

e) Fasten a hoist to the upper shaft. Use tooling (F) and remove flange (124) from the upper shaft.

f) Remove cover (125) from the bearing cage.

g) Remove lip type seal (126) and the O-ring seal from cover (125).

h) Install three 1/2" - 13 NC forcing screws (127) in bearing cage (128). Tighten the forcing screws evenly and remove bearing cage (128) and the gasket. Remove the upper shaft from the cover. The weight is 120 lb. (54 kg).

NOTICE
Put identification on the bearing cups, bearing cones and bearing cup spacaer for correct installation in their respective bearing cage.

i) Remove bearing cones (130), bearing cups (129) and bearing cup spacer from bearing cage (128).

j) Use tooling (C) and a press and push the upper shaft out of spacer (131) and gear (132). Remove the sleeve from the upper shaft.

k) Remove rings (133) from spacer (131).

l) Remove the bearing cones from gear (132). Remove bearing race (134), spacer (135), bearing race (136) and ring (137) from gear (132).

46. Use tooling (G) and a hoist and remove the transmission case from tool (A). The weight is 300 lb. (136 kg). Remove three plugs (141) from the transmission case. Use a 1/4" - 20 NC bolt to remove the three dowels that hold bearing races (138), (139) and (140) in the transmission case.

47. Remove bearing races (138), (139) and (140) from the transmission case.

Assemble Transmission (Direct Drive)

NOTE: The transmission shown in this operation is a six speed. The differences between the six speed and five speed are called out in the copy. 1. Inspect all parts for damage and make replacement if needed. Put clean oil on the parts during assembly.

2. Lower the temperature of bearing races (1), (2) and (3). Make an alignment of the holes in the bearing races with the holes in the transmission case. Install the bearing races in the transmission case. Install the dowels through the transmission case and into the bearing races.

3. Install three plugs (4) in the transmission case.

4. Assemble the upper shaft as follows: a) Install ring (8) in gear (9). b) Lower the temperature of bearing races (5) and (6). Install bearing race (6). c) Turn the gear over. Install spacer (7) and bearing race (5) in gear (9).

d) Heat bearing cone (10) to a maximum temperature of 275F (135C). Install bearing cone (10) on the upper shaft.

e) Install sleeve (11) on the upper shaft.

f) Install gear (9) on the upper shaft.

g) Heat bearing cone (12) to a maximum temperature of 275F (135C). Install bearing cone (12).

h) Heat spacer (13) to a maximum temperature of 275F (135C). Install the key in the upper shaft. Make an alignment of the key with the groove in spacer (13). Install spacer (13). Install the rings on spacer (13).

i) Install the inner bearing cup and its respective bearing cone in bearing cage (14) for the upper shaft. Install the bearing cup spacer. Install the outer bearing cone and its respective bearing cup in bearing cage (14) for the upper shaft.

j) Put gasket (15) and bearing cage (14) for the upper shaft in position in the cover.

Be extra careful not to damage the rings (16) on the spacer when the spacer is installed in the bearing cage.

k) Fasten a hoist to the upper shaft as shown. Put the upper shaft in position in the bearing cage.

l) Use tooling (A) and install the lip type seal in cover (17) with the lip of the seal as shown. The seal must be .183 in. (4.6 mm) below the outside surface of the cover.

m) Put O-ring seal (18) in position on cover (17). Install cover (17).

n) Slide flange (19) on to the upper shaft.

o) Install O-ring seal (20), washer (21), lock (22) and bolts (23). When bolts (23) are tightened, it will pull the upper shaft into position. Bend the lock up.

p) Install gears (24) and (25) on the upper shaft. NOTE: Spacer (26) is for the six speed transmission only.

q) Install spacer (26) on the upper shaft.

r) Install gears (27) and (28) on the upper shaft.

s) Make an alignment with the notch in the spacer and the pin in the upper shaft and install spacer (29) on the upper shaft. t) Heat race and roller assembly (30) to a maximum temperature of 275F (135C). Install race and roller

u) Install nut (32) on the upper shaft. Nut (32) has six notches on it. Three of the notches (every other one) have a hole started in them. Use a .209 in. (5.31 mm) diameter drill bit and drill through the started hole in the nut and into the upper shaft to a depth of .38 in. (9.65 mm) in the upper shaft. v) Install pin (33) in the hole to hold the nut in place.

w) Start the head end of ring (31) two notches to the right of pin (33) and install ring (31) as shown in illustration B43535x1.

5. Assemble the countershaft as follows: a) Install sleeve (35) on the countershaft. b) Make an alignment of the notch in spacer (36) with the pin in the countershaft. Install spacer (36) on

7. Put gasket (58) and bearing cage (57) in position in the cover.

8. Fasten a hoist to the countershaft and put it in position against the bearing cage as shown.

9. Put retainer (59) in position and install tooling (B) to pull the countershaft in position in the bearing cage. Remove tooling (B) and retainer (59).

10. Use tool (D) and a press and install sleeve (61) in retainer (59) so it extends .531 in. (13.49 mm) beyond the surface. Install ring (60) on the retainer.

11. Install retainer (59), lock and bolts (62) on the countershaft. Bend the lock up.

12. Install O-ring seal (63) and cover (64). Make sure the two longer bolts with the "X" identification on the heads are installed in the correct position in cover (64). See DISASSEMBLE TRANSMISSION for correct position. 13. Assemble the bevel pinion shaft as follows:

a) Heat race and roller assembly (65) to a maximum temperature of 275F (135C). Install race and roller assembly (65) on the bevel pinion gear.

b) Make an alignment of the pin in sleeve (66) with a spline on the bevel pinion shaft. Install sleeve (66) on the bevel pinion shaft. NOTE: Steps c and d are for the six speed transmission only.

15. Install O-ring seal (83) on bearing cage (82). Put bearing cage (82) in position in the cover.

NOTE: The thickness of shims (84) gives the location of the bevel pinion shaft respective to the bevel gear. If a replacement of the bevel pinion shaft or any of the bearings have been made, it will be necessary to check the alignment and gear clearance (backlash) of the pinion respective to the bevel gear after the transmission has been installed. See SPECIFICATIONS AND/OR TESTING AND ADJUSTING. 16. Install original shims (84) between the cover and the bearing cage.

17. Fasten a hoist and put the bevel pinion shaft in position as shown.

18. Put retainer (85) in position and install tooling (B) to pull the bevel pinion in position in the bearing cage. Remove tooling (B) and retainer (85).

19. Use tool (D) and a press and install sleeve (87) in retainer (85) so it extends .531 in. (13.49 mm) beyond the surface. Install ring (86) on the retainer.

NOTICE
Be careful not to cause damage to the ring on the retainer when cover (90) is installed.

20. Install retainer (85), lock and bolts (88) on the bevel pinion shaft. Bend the lock up.

21. Install O-ring seal (89) and cover (90). 22. Remove the cover, gears and shafts from tooling (F).

23. Put transmission case (91) in position on tool (E) as shown. Use tool (C) and a hoist and put the cover, gears and shaft in the transmission case. Install the studs in the transmission case to a torque of 40 5 lb.ft. (30 4 Nm). Install the nuts that hold the cover to the transmission case.

24. Install O-ring seal (93) on the tube assembly. Install tube assembly (92).

25. Use tooling (D) and a press and install bearing (96), spacer (95) and bearing (94) in the four shifter forks. The third and fourth speed shifter fork and the forward and reverse shifter fork have an oil hole (98) in the shifter fork. Make an alignment of the groove (slot) (97) in the spacer with the oil hole. Install the bearings to a depth of .060 in. (1.52 mm) below the outside surface. The inside diameter of the bearings must be 1.129 .002 in. (28.68 0.05 mm) after the bearings are installed. Move the metal (stake) each end of the shifter forks in three places.

26. Put the first and second speed and third and fourth speed shifter forks in position from the top of the transmission case and install shaft (100).

NOTE: For the five speed transmission, put fifth speed and forward and reverse shifter forks (101) in position from the side of the transmission case and install shaft (99). 27. Put the fifth and sixth speed and forward and reverse shifter forks (101) in position from the side of the transmission case and install shaft (99).

28. Install the gasket and cover (102) on the side of the transmission case. 29. Install oil tube (103) on the front of the transmission cover.

30. Install the bearings in the transmission case with tooling (D). Install the bearing on the seal side of the transmission case .060 in. (1.52 mm) below the counterbore for the lip type seal. Install the bearing on the other side .060 in. (1.52 mm) below the outside surface. Install the lip type seal in the transmission case with tooling (D). Make sure the lip of the seal is toward the inside of the transmission case. Install the lip type seal even with the finished surface. Put clean oil on the lip of the seal.

31. Put directional control arm (104) in position in the transmission case. Install key (105) in the shaft. Slide shaft (106) into position.

35. Use tooling (D) and a press and install bearing (115) in lever (116) to a depth of .04 in. (1.02 mm) below the outside surface. The minimum inside diameter of the bearing after installation must be 1.127 in. (28.63 mm).

Install the bolt that holds the shaft to the transmission case. 39. Install cover (133) on the transmission case.

40. Install springs (124) and plungers (125) in bracket (122). Put the bracket in a vise. Make an alignment of grooves (126) in the plungers with the hole in the bracket for pins (123). Install pins (123) that hold plungers (125) in the bracket.

41. Install spring (129) and plunger (131) in bracket (127). Put the bracket in a vise. Make an alignment of groove (130) in the plunger with the hole in the bracket for pin (128). Install pin (128) that holds plunger (131) in bracket (127). 42. If dowels (132) were removed from the brackets, install the dowel in the brackets. The dowel must extend .25 in. (6.35 mm) from the surface.

43. Install brackets (127) and (122). 44. Use tooling (D) and install the lip type seal in the gearshift and interlock mechanism cover. Put clean oil on the lip of the seal.

45. If studs (134) were removed, tighten the studs to a torque of 20 3 lb.ft. (25 4 Nm). 46. Install the key and washer (138) on the shaft. 47. While shaft (135) is slid into position in the gearshift and interlock mechanism cover, slide cams (136) in place. Make an alignment of the holes in the shaft with the holes in the cams and install pins (137).
