PREFACE
The content of this manual relates to t he self-contained electro hydraulic actuator
control system supplied by Xylem Flow Control to Dresser Produits Industriels
t contains instructions that were des igned to assist in operating and performing
maintenance as required on the Xylem Flow Control actuator control system.

Four (4) self-contained actuator control assemblies were built for mounting onto
control valves for the SPM & OFFSHORE/ONSHORE PIPELINE TO INLINE
BOOSTERS PUMPING STATION OF THE MANGALORE COAST in INDIA.

The information in this manual is provided to assist with the installation
of MIDLAND-ACS actuator control assemblies onto customer process
valve interface.

To avoid possible injury to personnel or damage to actuator parts,
WARNING and CAUTION notes must be strictly followed. Unauthorised
modification of the product or the use of maintenance procedure other
than outlined in this manual could drastically affect the performance of
the system and may void existing warranty.

SECTION 1.1
GENERAL DESCRIPTION
The two types of self contained actuat or control assemblies have a similar
arrangement and operating pr inciple, along with most of the key operating
components being identical; the only major difference is 20926 is a single acting
cylinder, (fail stay put, drift close) and 20927 is a single acting cylinder (spring fail
open) both have additional spring packs to prov ide the fail functions and in the case
of 20926 this also provides the valve seating thrust.
Owing to the inaccessibility of the valve / actuator assembly for 20927 the hydraulic
and electrical control elements are fr ame mounted and are to be supplied as a
separate assembly to allow for remote m ounting on a suitable stru cture in the close
proximity of the valve.

20926HC Hydraulic Circuit (item numbers are within the text)*

The assembly is an electro-hydraulic, self-c ontained, single acting, fail stay put, drift
close positional control system, having it's own hydraulic power supply; it requires
connection to a 415V ac 3 ph electrical power supply and a 4-20mA positional
command signal for operation.

The components of the assembly ar e hydraulically connected with 3/8 O/D x 18
SWG stainless steel pipe work and Parker A-LOK twin ferrule fittings. Electrical
connections are made with halogen free, steel wire armour braided cable and EExd
certified cable glands.

The system comprises of five (5) main sub-assemblies: -
1. Hydraulic Cylinder and spring housing assembly (single acting)
2. Hydraulic Control Cabinet Assembly
3. Hydraulic Power Unit (HPU) Assembly
4. Pressure Switch Assembly
5. Electrical Control Assembly

Actuator Spring Housing and Yoke Assembly (Part of item 1) This assembly
consists of a single acting linear hydraulic actuator, complete with positional feed
back potentiometer mounted on top of a car bon steel spring housing. The stainless
steel piston rod is attached to a stainle ss steel extension shaft which passes down
through the centre of the spring housing and guided through its' bottom flange with a
maintenance free bush and wiper seal that is carried in a removable guide sleeve.
The guide sleeve also serves to locate the carbon steel yoke, which provides a
means of mounting the actuator assembly onto the valve. A clamp type coupling
assembly (4) connects the actuator piston rod to the control valve stem; an extension
stud (2) is included for mechanically adjusting the stroke of the actuator.
The spring housing (Part of item 1) is also provided for a location point for the other
sub assemblies to be mounted.

Hydraulic Control Cabinet Assembly (7) this consists of an P.66 rated stainless
steel cabinet that contains a dual direct ional manifold assembly, a pressure gauge
(15)* and a pressure filter (3)*. The manifold assembly incorporates two solenoid
operated directional valves (10 & 11)*, two hydraulic speed control slices (8 & 9)*,
three-cartridge type check valves and one pressure relief valve (24)*. The speed
control slices have an inline needle valve that c ontrols the flow rate of hydraulic fluid
to the directional valves. This cabinet al so contains an additional sub plate mounted
valve and in line flow control (28 & 29)* that are used to provide the drift close
function. External pipe work arrangem ent connects other hydraulic control
components to the cabinet assembly.

A bladder-type hydraulic accumulator (12) is connected to t he hydraulic control
circuit. The accumulator capacity is dependent on the size of the hydraulic actuator
and has been sized with a capacity of 37 litres. The accumulator has its own isolator
valve (20)*, which is normally open thus permitting the accumulator to be continually
filled with hydraulic fluid. Provision is made for draining the accumulator through
isolator valve (17)* in the event of maintenance work being carried out on the system.
t is important that under norma l system operation this valve is kept fully closed until
the accumulator requires discharging. W hen discharging is taking place the valve
should only be partially open to prevent surge of hydraulic oil in the reservoir.


Hydraulic Power Unit Assembly (9) this assembly provides hydraulic fluid supply
for operating the actuator; major components in this assembly are electric motor,
displacement gear pump, oil le vel switch, oil temperature switch, stainless steel oil
tank, filler/breather, and sight level gauge. The electrically driven motor is close
coupled, with a bell housing and an anti-static coupling, to the gear pump. The motor
is vertically mounted, with its shaft downwards, to the bell-housing flange on the tank
lid. The pump is vertically mounted upwards, directly to the bottom face of the bell
housing, inside the reservoir. The closed- loop arrangement of the hydraulic circuit
allows unrestricted flooded suppl y of hydraulic fluid to the pump in the tank. Fluid
replenishment is made through the removable filler/breather (18)*. provided on top of
the tank with oil level displayed visually on the direct reading sight level gauge (oil
level indicator) (23)*.

The oil tank will be initially filled to the hi gh level shown on the sight level gauge, but
as oil is transfered to the accumulator the oil level in the tank will fall. The
temperature of the mineral o il in the tank can also be monitored on the sight level
gauge. ACS recommends the use of SO ZS 46 mineral oil in this system. The
cleanliness of the oil is maintained with t he addition of a suction strainer inside the
reservoir, on the pump suction line.

The oil temperature switch (21)* is fitted through the t ank lid, with its probe
submerged in the tank oil to sense temperature. At high temperatures the switch
triggers a common alarm for notification only.

The oil level switch (22)* is also mounted through the tank lid, with its sensor
submerged in the tank oil. When the tank oil level is below the low mark shown on
the sight level gauge the s witch will trigger the common alarm and cut out the
motorised pump operation to prevent dry run.

Pressure Switch Assembly (10) This assembly is included in the hydraulic circuit; it
comprises three pressure switches and a terminal box. Pressure Switch (19)* triggers
the common alarm when oil pressure withi n the system is lower than the minimum
system working pressure. (13B)* triggers a signal to stop the motorised pump
operation when oil pressure within the syst em is higher than the maximum system
working pressure. (13A)* triggers a signal to start the motorised pump when the oil
pressure within the system is lower than the minimum system working pressure, also
incorporated into the pressure line under the pressure switches is a hydraulic test
point for pressure readings to be taken during the commissioning process, a test
point gauge has also be supplied loose n the hydraulic cabinet for this purpose.
The switches are certified EExd and the pol yester terminal box is rated EExe. The
switch case and covers are rated P67, and the electrical connection is M25.
The pressure switches have been set as follows: -

Electrical Control Assembly (8) This assembly consists of a flameproof (EExd)
enclosure, which contains equipment that controls the operation of electrical
components of the actuator control system. The enclosure is fitted and wired with the
following equipment:
1 X 415 / 24v DC PSU
1 x 0.55kw Motor starter complete with thermal overload and 24v DC coil with 415v
supply anti-condensation heater when electric motor is stopped.
1 x thermistor relay for motor overheat protection.
1 x ACS604EX position controller
1 x ACS Monitoring Board (viewed via enclosure door window)
1 x KFD2PT2-Ex1.5 isolator barrier
1 x AUTO/MANUAL switch
1 x NCREASE / DECREASE switch

Connections from the position controller and monitoring board are terminated for site
wiring in the DK4 Chassis Terminal (terminals 3346; see electrical circuit 20926EC).

The enclosure has tapped entries with 7 x M20 holes, 2 x M25 holes, 1NPT hole and
4 x NPT holes in bottom face. 2 x NPT holes one in each side.

The assembly is an electro-hydraulic, self-contained, single acting, fail open,
positional control system, having it's ow n hydraulic power supply, it requires
connection to an 415V ac 3 ph electrical power supply and a 4-20mA positional

1. Hydraulic Cylinder, Spring Housing and Yoke Assembly (Part of item 1) This
assembly consists of a single acting linear hydraulic actuator, complete with

frame assembly are to be mounted remotely on a suitable structure in the close

2 x hydraulic control lines ('A' opening and 'B' closing) between the actuator and the
hydraulic control cabinet. nstallati on wiring .S. cable between the linear
potentiometer feedback device located in t he rear cover of the actuator and the
positioner controller within electrical control cabinet will also be required.

2. Hydraulic Control Cabinet Assembly (2)# this consists of an P.66 rated
stainless steel cabinet that contains a dual directional manifold assembly, a pressure
gauge, and a pressure filter. (3)* The manifold assembly incorporates two solenoid
operated directional valves, (8 & 9)* two hydraulic speed control slices, (23 & 24)*
and one check valve. The speed control slice has an inline needle valve that controls
the flow rate of hydraulic fluid to the directional valves. External pipe work
arrangement connects other hydraulic control components to the cabinet assembly.

3. Hydraulic Power Unit Assembly (3)# this assembly provides hydraulic fluid

pump operation when oil pressure within t he system is higher than the maximum

Operating and Technical Description 20906

The actuator control system is a linear single acting self-contained unit having its
own hydraulic power supply, requiring connection only to electrical power supply and
positional command signal for operation. n t he event of loss of the electrical or
command signal (4-20 mA) duri ng operation, the actuator will freeze in position then
gradually drift to the close position.


CIRCUIT DESCRIPTION: 20926HC (item numbers are within the text)*

Hydraulic power to move the operating cylinder is generated by the close coupled
electric motorised gear pump unit (6)*, which operates to maintain oil pressure in
the system at the level set by the pressure switches (13A)* / (13B)* connected
electrically to the drive motor starter circuit in the electrical enclosure.

The direct acting relief valve (14)* provides protection agai nst the possibility of
damaging pressure that may be generated as a result of electrical starter
malfunction.

Hydraulic fluid taken by the pump through an integral strainer (4)* in the tank is
delivered into the pressure side of the circuit where it is compressed into the
accumulator (16)*, through the pressure filter (3)* onto the control manifold and
held at the normally close so lenoid operated control valve (11)* Pressure at this
point is displayed on the direct reading gauge (15)* and monitored by pressure
switches (13A, 13B and 19)*.

Pressure switches (13A, 13B and 19)* control the running and stopping of the
pump drive between the minimum and maximu m operating pressure. At all times
sufficient oil remains in the accumulator (16)* to achieve a minimum of one
complete actuator cycle (open and close).

n normal operation the ESD (drift close) valve (28)* will always be energised this
isolates the drift close feat ure from operation, however if the unit goes into a fail
condition, the signal to this valve will be lost, opening the valve and allowing fluid
from the annulus side of the cylinder pass through the flow control valve (29)*.
and to be re-circulated into the full-bore side of the cylinder allowing the unit to drift
towards the closed position, the speed of the drift close facility can be controlled
by the flow control valve (29)*.

To drive the actuator in the OPEN direction, the electric al solenoid of the
directional control valve (11)* must be energised, while control valve (10)* remains
de-energised; this will allow fluid to ent er the annulus chamber of the cylinder
thereby driving the actuator in the OPEN direction, and exhausting fluid from the
full bore chamber to tank, the speed of operation will be se t by flow control valve
(9)*, When the OPEN position is reached solenoid valve (11)* should be de-
energised; the leak tight poppet construction of the valves will hydraulically retain
the selected position until a different command signal is given.

To drive the actuator in the CLOSE direction, the el ectrical solenoid of the
directional control valve (11)* must be de energised with solenoid (10)* being
energised allowing fluid from the annulus si de of the cylinder to be re-circulated
into the full bore side of the cylinder at a speed set by flow control valve (8)* n this
situation the spring pack housed inside the spring housing supplies all the required
force necessary to close the actuator and the attached valve. When the required
CLOSE position is reached, both solenoid valves (10)* and (11)* are de-energised,
the leak tight poppet construc tion of the valves hydraulically retain the selected
position until a command signal is given to move to a different position.

The cylinder is fitted with a wire wound li near potentiometer with its encapsulated
flying leads connected to a terminal block inside an .P.65 junction box on top of
the cylinder. The potentiometer provides the actual position of the actuator/valve to
the closed loop electronic position controller (ACS604EX).

solating valves (20)* and (17)* are provided to assist the servicing/repair required
periodically on the accumulator. solating valve (20)* is a ball type valve; it must be
left open during normal actuator operat ion and closed during maintenance.
solating valve (17)* is a needle type valve; it should be closed during normal
actuator operation, and MUST be opened SLOWLY during maintenance, to

OPERATION:

There are three (3) methods available to operate the actuators: -

1. Automatic Modulation
2. Manual Operation
3. Manual Hand Pump Operation

1. AUTOMATIC MODULATION: (normal remote operating mode)

Operation of the two controlling so lenoid operated hydraulic valves ( 10
'close/decrease') and ( 11 'open/increase') is done elec trically by the ACS604EX
electronic positioner in response to an electrical 420mA command signal
supplied to it and in conjunc tion with the actual positi on feed back signal provided
by a wire wound linear potentiome ter that is fitted into the hydraulic cylinder. By
comparison of these two signals, both solenoid valves are supplied with the
configured electrical output command signal to move the actuator by hydraulic

force to the desired position (refer to ACS604EX positioner handbook details in
section 2.3.20. for further information).

POSTONER AUTO FAL CONDTONS:

Failure Modes: Loss of mA command signal: STAYPUT (Drift Close)

Loss of hydraulic supply: STAYPUT (Drift Close)

2. MANUAL OPERATION

This facility is normally used during commi ssioning or after repair when the area is
certified safe for access into the enc losure. The operation requires both the
electrical and hydraulic power supply to be available.

Manual selector switches are located on t he door face of the pos itioner enclosure.
The auto / manual selector switch has to be selected to the manual position.

NOTE: Whilst in the manual mode, remo te automatic control is prevented
and the alarm circuit is relaxed into the alarm condition.

The actuator can now be dr iven in the OPEN or CLOSE direction by selecting
switch lever on enclosure door to the re spective 'NC' or 'DEC' position until the
required actuator position is achieved.

On completion of manual operat ion, ensure that the switches are returned to their
respective positions for Normal / Auto operation.


3. MANUAL HAND PUMP

This method of operation c an be used during maintenance, or in an emergency
situation, where normal hydr aulic and electrical supplies are not available. Before
operating the hand pump, isolating valve (5A & 5B)* must be opened.

To operate the actuator in the OPEN direction, the normally open ball valve (5C)
must be closed. The hand pump can then be oper ated, using the handle supplied.
Hydraulic fluid is taken by the hand pump, and delivered into the pressure side of
the circuit. The fluid flows directly into the annulus area of the actuator cylinder, but
is retained, by the closed ball valve (5C)* and prevented from reaching other areas
of the system. As pressure builds up in the annulus area, the actuator begins to
drive the connected process valve in the OPEN direction against the force
generated by the spring pack, exhausting the fluid in the bore area into the tank
return line.

To operate the actuator in t he CLOSE direction, ball valve (5C)* must be opened
reinstating the drift close function the speed of which can be controlled by the flow
control (29)*, this allows the force generated by the spring pack to force fluid from
the annulus side of the cylinder allowing the actuator to drive the connected
process valve in the close direction and flui d to inject into the tank return line.

Once the desired position has been reached the ball valve can be closed, this will
hold the actuators position.



NOTE: The speed of actuator operation during this procedure is determined
by the displacement and speed of pumping by the operator of the
hand pump in the opening direction, and the adjustment of the flow
control valve (29)* in the closing direction.









After using the hand pump, ensure that is olating valve 5A, 5B are closed and
5C opened before switching to normal auto mode.
Once switched to normal auto mode of operation, the actuator and valve will
automatically move to a position emi tted by the command signal from the
controller.

The actuator control system is a linear single acting self-contained unit having its
own hydraulic power supply, requiring connection only to electrical power supply and
positional command signal for operation. n the event of loss of electrical or
command signal (4-20 mA) during operation, the actuator will fail to the open
position.


CIRCUIT DESCRIPTION: 20927HC (item numbers are within the text)*

Hydraulic power to move the operating cy linder is generated by the close coupled
electric motorised gear pump unit (6)*, which operates to maintain oil pressure in
the system at the level set by the pressure switches (11A)* / (11B)* connected
electrically to the drive motor starter circuit in the electrical enclosure.

The direct acting relief valve (12)* provides protection agai nst the possibility of
damaging pressure that may be generated as a result of electrical starter
malfunction.


Hydraulic fluid taken by the pump through an integral strainer (4)* in the tank is
delivered into the pressure side of the circuit where it is compressed into the
accumulator (14)*, through the pressure filter (3)* onto the control manifold and
held at the normally close so lenoid operated control valve (8)* Pressure at this
point is displayed on the direct reading gauge (13)* and monitored by pressure
switches (16, 11A, 11B)*.


Pressure switches (16, 11A 11B)* control the running and stopping of the pump
drive between the minimum and maximum operating pressure. At all times
sufficient oil remains in the accumulator (14)* to achieve a minimum of one
complete actuator cycle (open and close).

To drive the actuator in the CLOSNG di rection, the electrical solenoid of the
directional control valve (8)* must be energised whilst valve (9)* remains energised
also. This drives the actuator, along wit h the connected process valve, in the
CLOSNG direction and exhaus ting fluid from the cyli nder annulus chamber to
tank, the speed of operati on is controlled by the flow control valve (23)*. When the
required OPEN position has been reached, solenoid (8)* should be de-energised
whilst valve (9)* should remain energised, the leak tight poppet construction of the
directional valves (9 and 8)* will hydraulically retain the selected position until a
different command signal is given.


To drive the actuator in the OPENNG direction, the electrical solenoid of the
directional control valve (8)* must remain de-energised whilst valve (9)*. be de-
energised also This allows a regeneration pr ocess of hydraulic fluid from the full
bore area of the act uator into the annulus area, at a speed set by flow control
valve (24)*. n this situation the spring pack housed inside the spring housing
supplies all the required force necessary to open the actuator and the attached
valve. Once the required OPEN posit ion has been reached, solenoid on valve (9)*
must be re-energised; the leak tight c onstruction of the directional valves (9 and
8)* will retain the selected position of the actuator until commanded to move to a
different position.


The actuator cylinder is fitted with a wire wound linear potentiometer (2)*. The
encapsulated flying leads of the potentiome ter are connected to a terminal block
inside an .P.66 rated junction box on t op of the cylinder. This potentiometer
provides a closed loop feedback actual va lve position signal to the electronic
positioning system (located in the electrical enclosure assembly).

solating valves (15)* and (17)* are provided to assist the servicing/repair required
periodically on the accumulator. solating valve (17)* is a ball type valve and must
be open for normal actuator oper ation. solating valve (15)* is a needle type valve
closed for normal actuator operati on and MUST be opened SLOWLY when
releasing the accumulator oil pressure to the reservoir.

ACTUATOR OPERATION:

desired position has been reac hed the ball valve can be closed this will hold the
actuators position.




NOTE: The speed of actuator operation during this procedure is determined
by, the displacement and speed of pumping by the operator of the
hand pump in the closing direction, and the adjustment of the flow

After using the hand pump, ens ure that isolating valve 5A* & 5B* are closed,
and 5C* opened, before switching to normal auto mode.
Once switched to normal auto mode of operation, the act uator and valve will

t is possible that the Actuator Control Assembly is supplied to site with the hydraulic oil
drained off and the Hydraulic Accumulator depressurised of nitrogen.

Before start up, it is necessary to check all installation wiring has been carried out in
accordance with the electrical diagram and the relevant electrical specification.

The actuator assembly should be delivered with the valve in the closed position.
Generally check over the unit to ensure that there are no signs of physical damage. t
will be necessary to fill the oil reservoir with the correct grade of hydraulic oil. Hydraulic
mineral oil SO ZS 46 to a cleanliness le vel of NAS1638 class 6 was used for the
factory acceptance test of the units. nitial fill should be to the upper level on the sight
level gauge.

Before running the unit, the hydraulic accu mulator must be pre-charged with dry
nitrogen gas. Reference to the section 2. 3.14 must be made for guidance in this
procedure. The nitrogen pre-charge pressure is 105 Bar. Before the charging operation
is carried out, ensure that the accumulator isolator valve (20*) and accumulator drain
valve (17*) are both open to allow the bladder to expand without pressurising the
system.

When the system is powered up, the motor / pump should run, (check rotation
direction, this should be clockwise when view ed from top of the motor). The pressure
will gradually increase, viewed on gauge (15*) t is also possible to fit an additional
gauge at test point (30*) to view pressures being receiv ed by the pressure switches
during the commissioning process.
As the accumulator charges with oil and the system becomes pressurised, the level in
the oil tank will drop, this level should only be topped up to approximately 50% on the
sight level gauge. Excessive oil level in the oil reservoir will not allow the accumulator
stored volume to be accommodated in the tank and over flow could occur.
As the system is pressurised, the valve / actuator should be operated in manual mode
whilst general checks are made for any signs of oil leakage and to remove any trapped
air within the system.

Mounting of actuator assembly to the valve 20926

Reference should be made to the respective Actuator Assembly General Arrangement
drawings 20926.

The actuator stem will be left in the fully extended (valve closed fail position) for
connecting to the valve stem with the split type coupling. This position must be checked
prior to connecting to the valve stem. Refe rence should be made to the distance from
the top face of the valve stem to the undersi de face of the yoke. The working stroke of
the valve must also be checked to ensure that the actuator will not over stroke at the
valve open and closed positions as this may result in damage to the valve components.
This is pre set and limited to the full stoke of the actuator 383 mm

When coupling up the actuator stem to the valve stem, the mating threads of the
valve stem must be aligned and the coupling fixing screws gradually and evenly
tightened. To ensure positive valve seati ng, the valve stem should be rotated
approximately of a turn towards the valve seat to provide a seating load produced by
the actuator spring pack in the closed position. (This will provide approximately 0.5 mm
induced load at the closed position).








Start up 20927 (20927HC item numbers are within the text)*

Owing to the inaccessibility of the valve / actuator assembly, both the hydraulic
control cabinet and the electrical contro l frame are to be m ounted remotely on a
suitable structure in the clos e proximity of the valve. Therefore nstallation pipe
work will be required for interconnection of the 2 x hydraulic control lines ('A'
opening and 'B' closing) between the actuat or and the hydraulic control cabinet.
nstallation wiring .S. cable between the linear potentiometer feedback device
located in the rear cove r of the actuator and the positioner controller within
electrical control cabinet will also be required.

t is possible that the Actuator Control Assembly is supplied to site with the hydraulic oil

SECTION 2.1

General Maintenance

The following notes are intended to remi nd the user of the importance of
maintaining good safe working practices when any maintenance is attempted
on electro-hydraulic equipment.

a. Observe any hazardous area work ing requirements in operation and
ensure the intended work to be under taken will not create danger to
any other personnel or plant machinery.

b. solate electrical supplies BEFORE attempting to open any control
assembly and/or work on electrical components.

c. Ensure hydraulic fluid pressure is discharged and the supply lines
isolated BEFORE attempting work on any hydraulic component or
pipework system.

d. ALWAYS refer to drawings and component details before undertaking
any repair or replacement exerci se and heed any advice or precaution
given.

e. Do not obstruct access to the control cabinet.

f. Use only the specified grade of hydraulic fluid.

g. DO NOT mix different grades or ty pes of fluid and ensure its condition
is maintained to specified standards.

h. DO NOT re-use spilled or dirty hydraulic fluid.

i. A badly maintained pipework system could lead to premature failings
and expensive repairs. Leaking joints are a possible source of
contaminant entry and should be rectified as soon as possible.

j. Use only new seamless hydrau lic pipe when replacing damaged
pipework and ensure it is cleaned thoroughly before installing.

k. DO NOT re-tighten any fitting with pressure in the system.

l. Use a liquid sealant on tapered th reads and not a PTFE tape, which
could lead to malfunction if allowed to enter the system.

HYDRAULC COMPONENTS STRP DOWN TO
OVERHAUL MAJOR TEMS
Hydraulic Actuator (Assembly Drawing 20926HCX383 & 20927HCX21)

These piston type hydraulic cylinder asse mblies incorporate rubberised sealing
elements. The cylinder assembly princi ple is common to all control systems and
requires a hydraulic supply to either ext end the piston rod with pressure applied to
the full piston area or to retract the pist on rod with pressure applied to the annulus
area on the underside of the piston. The actuator is of a tie rod style construction
and comprises the following major components.

Rear End Cover.
Cylinder Barrel
Piston
Piston Rod
Front End Cover
Gland / Bushing
Tie Rods / Nuts
n Cylinder Linear Potentiometer
Terminal Box for Potentiometer Connection.

To carry out any service or overhaul of the assembly, it must be removed from
the spring housing assembly (see section Strip Down of Spring Housing
Assembly). Always ensure that the spec ific spare parts for the complete
cylinder assembly are available prior to strip down. t is recommended that all
of the seals be replaced when the cylinder assembly is removed.

When the cylinder assembly has been dismantled from its spring housing, it will
be possible to remove and replace the rod gland assembly together with the
rod sealing elements. The gland bush a ssembly can be unscrewed from the
front end of the cylinder and withdrawn over the exposed piston rod.

The rod pressure seal and wiper seal may then be removed and replaced. The
bore of the gland must be in spected for any signs of wear. t is advisable to
replace the complete gland assembly if there are signs of excessive wear
within the bore.

To replace the piston seals, the cy linder assembly should be completely
stripped down. The potentiometer termi nal box is disconnected and the
potentiometer should be unscrewed from the rear end cap placed in a safe
position to avoid damage and contami nation. The tie rod nuts are then
unscrewed to allow the rear end cap to be removed.

The cylinder tube can then be removed to expose the piston and seals.
nspect the piston for any signs of wear or damage, if in doubt the piston and
seals must be replaced. Remove the ol d seals, clean the assembly and refit
new piston seals. Apply a coating of cl ean system hydraulic fluid to the seals
prior to fitting.

Check the condition of the bore of the cylinder tube, any scores or scratches
should be carefully smoothed with very fine wet and dry abrasive paper. f any
grooves are greater that 0.025 to 0.035mm deep then a replacement tube
should be considered, as the piston s eal will become damaged as soon as the
actuator is stroked. Ensure that all components are thoroughly cleaned before
re-assembly of the cylinder. New s eals must be lubricated with system
hydraulic fluid before being located in their respective housings. Attention must
be given to the bore in the piston rod t hat houses the potentiometer to ensure
that it is free of any c ontamination. Check the c ondition of the potentiometer
wiper located inside the piston head to ensure that it makes good contact with
the potentiometer track.
Assemble the cylinder components and ti ghten the tie rods to the correct
torque setting.

Re-assemble the potentiometer into t he rear end cover in preparation for
hydraulic test. The integrity of the assembly should be proven prior to installing
the unit onto the main spring housing a ssembly. The unit should be tested,
using a suitable hydraulic test pump that has same fluid as used in the actuator
control assemblies. The test should include full stroke operation in each
direction 5 times at a nominal pressure of 100 bar followed by a pressure test
in each direction to (20926= 270 bar & 20927= 90 bar) No external oil leakage
should be visible and the cylinder s hould hold position when stopped at mid-
stroke.

Strip down of Spring Housing Assembly

Actuator spring housing Assembly 20926-100

These comprise of a steel fabricated sp ring housing to which the actuator is
connected via a through shaft and split coupling to the valve stem. The housing
is mounted onto a yoke that connects direct ly to the valve. The spring is loaded
to provide shaft extension action for the fail close operation.

Note: - to facilitate strip down of these units special attention must be
given to the installed spring force.

The actuator, spring pack and cylinder adaptor plate will first have to be dis-
connected from the valve stem coupling and spring housing by removal of the 8
x M20 cap head bolts that secu re the assembly to the spring housing. And the
4 x M10 cap head bolts on the coupling. Ensure that the mating faces are
identified to enable the orientation to be maintained on re-assembly for
alignment purposes.

(See fig 1)
n the case of the spring to close valves the spring is contained by the extension
shaft (26) and once extracted from t he spring housing, will need to be gradually
decompressed (as section view B). This is achieved by the use of M20
extension threaded tie rods (2) and nuts (4) in place of the adaptor plate
securing bolts and a similarly manufactur ed plate positioned over the spring
guide plate with a hole in the centre lar ge enough to extract the split rings (27)
once the spring has been compressed enough to gain access to them. A
minimum of 8 extension threaded tie rods should be used to carry out this
procedure. The installed spring forc e can then be gradually released by
unscrewing the nuts on the tie rods (as section view A).

When the spring has been decompressed, the actuator may be removed from
the adaptor plate and extension shaft and serviced as required.

Access is gained to the guide bush in t he spring housing that provides support
for the extension shaft. Maintenance is bas ically limited to t he replacement of
the guide bush and lubricati on of the surfaces of the spring and housing
internals with general-purpose grease.

Re assembly of the unit is basically t he reverse of the dis-assembly ensuring
that the matching and orientation of the mating parts are maintained.

This assembly comprises a cast iron sp ring housing to which the actuator is
connected via a through shaft and split coupling to the valve stem. The housing
is mounted onto a yoke that connects direct ly to the valve. The spring is loaded
to provide shaft retraction for valve action fail open operation.

Note: - to facilitate strip down of these units special attention must be
given to the installed spring force.

The actuator and fabric ated spring housing assembly will have to be
disconnected from the yoke, valve stem coupling and valve top works mounting.
Ensure that the mating faces are identif ied to enable orientation on re-assembly
for alignment purposes.

n a spring-open valve act uator the spring is contained within the spring
housing. Before the actuator can be remo ved, it is necessary to release the
installed spring force.
With the hydraulic actuator depressuris ed, the actuator pi ston rod will be fully
retracted by the spring force. Each of the M8 socket head fixing screws
securing the adaptor plate to the spring housing should be removed and
replaced IN TURN with a 250 mm long M8 threaded bar with plain washer and
securing nut. This will allow the spring load to be gradually released, as each of
the M8 nuts is gradually unscrewed in turn. The actuator, adaptor plate,
extension shaft, spring and the spring support plate / split collar may then be
removed from the housing.

When the spring and associated component s have been removed, unscrew the
extension shaft from the actuator piston rod. The actuator may then be removed
from the adaptor plat e and serviced as required. Access is gained to the guide
bush that provides support for the ex tension shaft in the spring housing.
Maintenance is basically limited to t he replacement of the guide bush and
lubrication of the surfaces of the spring and housing internals with general-
purpose grease.

Re-assembly of the unit is basically t he reverse of the disassembly, ensuring
that as the spring is re-compressed that the extension shaft is guided through
the spring housing bearing and that the matching and ori entation of the mating
parts are maintained.

20926CABASSY
The cabinet houses the filter block, ba ll valve, 2-solenoid control valves both
normally closed sandwiching 2 speed control valve slices, these are then mounted
to a manifold block, which incorporates a pressure relief valve and 3 internal check
valves and pressure gauge, also included is a third sub plate mounted valve (N/O)
and an inline pipe work mounted flow control valve which together provide the drift
close facility.

The cabinet houses the filter block, 2- solenoid control valves one N/C, one N/O,
sandwiching 2 speed control valve slices, these are then mounted to a manifold
block, which incorporates an internal check valve and pressure gauge,

n the event of the hydraulic filter pop-up indicator displaying red and a filter being
blocked, the system supply should be depr essurised and the electrical supply
isolated. The blocked filter can then be removed gradually by unscrewing it from
the filter housing. As the filter is loosened, there will be a release of locked in
hydraulic pressure but this will be minimal due to the small volume of oil within the
filter chamber.

t is recommended that the f ilter cartridge is replaced although it may be possible
to provide a temporary clean out by the use of compressed air to remove particular
matter from the element.

Should it be necessary to remove any of the main control components from the
system, the valve must be posit ioned at the fail mode position. t is vital that the
unit is electrically isolated and that the hydraulic pressure from the system has
been drained to tank. The hydraulic accumula tor must be isolated to prevent any
hydraulic supply being discharged into the system.

Hydraulic Power Unit Self Contained Assembly (20926HPU & 20927HPU)

Before any work is carried out on the hydrau lic power unit, the valve should be put in
the fail position and the electrical supply isolated.

The pressure in the system should be released and the accumulator isolated to prevent
any oil volume from being returned to the tank.

The hydraulic power unit assembly compri ses a stainless steel reservoir with a
motorised hydraulic gear pump mounted through the tank top lid.

The gear pump draws in oil through the suct ion port via a submerged suction strainer
element. Oil is discharged from the pump via a flexible hydraulic hose connected to a
tank boss and into the hydraulic system. The electric motor may be removed from the
tank lid adaptor flange by removal of the 4 fi xing bolts and sliding it off the flexible
coupling assembly.

Access to the pump is gained by removal of the tank lid. When the tank lid has been
removed the pump may be remov ed from the bell housing and flexible coupling. Care
must be taken to ensure that no contamination enters the oil reservoir.

The oil level switch is mounted in the tank top and screwed into a threaded boss.

For removal of either the oil temperature thermostat or sight oil level gauges it will be
necessary to drain the hydraulic oil from the reservoir. A drai n plug 3/8BSP is fitted
into a threaded boss in the bottom of the tank.

Any oil that is drained off must be check ed for its cleanliness level and must be stored
in a sealed container if it is to be re-introduced into the system. When re-filling the
system with oil, it is recommended that the oil be introduced via a flexible hose through
the filler breather mesh located in the t ank top, from a hand oper ated pump fed from a
sealed oil container. The oil must be of the correct grade and cleanliness level.

Routine Maintenance

Regular maintenance required after initia l commissioning is limited to periodical
inspections to ensure that the integrity of the unit is intact.

Keeping the assembly clean and free from r ubbish will help in the location of any
problem leak source.

No additional lubrication is required.


WEEKLY

1 Check reservoir oil level.

2 Check all fixings are intact and secure.

3 Check pipework and fittings for oil leaks and damage.


3 MONTHLY

1 Check oil condition for contamination preferably by sample analysis.


ANNUALLY

1 Check for any corrosion or damaged paint work and rectify if necessary as
soon as possible.

13 DESCRIPTION OF COMPONENT

The FG and FN Right Angle Adaptors each comprise a brass or stainless steel body with a male thread
at one end a female thread machined into the body at 90 to the male thread. The components are
designed to provide cable entry options where space is limited or to avoid cable damage, additionally,
they may be used to convert an existing cable entry aperture to a different thread form and/or size.
Thread forms are between M16 and M75 (to BS 3643:1981) inclusive, the male thread being the same
or one standard thread size larger than the female

Alternatively the component may be machined such as to have female threads at both ends.
