1 PURPOSE
This Method Statement provides an outlined procedure which will enable those people involved in the
construction and installation of box culverts to do so in a diligent manner and to follow the correct
technical standards.
2 SCOPE
The Method Statement covers all activities required for box culvert construction including blinding
concrete pouring, assembling of the reinforcing steel, shattering the reinforcement, setting levels and in
situ concrete casting.

If any deviation between this Method Statement and Contract Documents exists, then Contract
Documents shall prevail.

The approval of the Method Statement does not relieve the KAS-CC JV from his responsibilities to submit
all elements for approval in accordance to contract requirements.

6 DESCRIPTION
6.1 SETTING OUT
Prior to the commencement of the works the setting out of the blinding concrete thickness and limits shall
be made. Culvert formwoks setting out shall be carried out later on by the qualified Surveyor to ensure
the proper dimensions of the structure.

Unless otherwise shown, culverts shall have a constant fall of 1:100 along their centerline.

Setting out will be made in accordance to Method Statement KAS-CC JV/BS2P2/MS/QA/001 SURVEY
CONTROL.
6.2 POURING OF BLINDING CONCRETE
Once the bottom of excavation is approved, work can proceed to place a class 20 concrete blinding layer
of 100 mm depth unless otherwise stated on drawings. The edge of the blinding concrete will be
shattered by wooden boards when concrete surfaced is shown. No formwork could be foreseen for
underground blinding concrete.

6.3 FORMWORK
6.3.1 General
The extent of casting, type and location of construction joints, type of formwork, type of formwork
liner if used, type of form ties, type of release agents, cast in items if any and deflection calculation
& drawing for each box culvert shall be submitted to the Engineer in separated Standard Operation
Procedure at least 4 weeks before the planned date of casting.

The work may not proceed until the Engineer's approval has been given.

The Contractor shall notify (within 24 hours) to the Engineer when the formwork has passed the
JV's final inspection.
6.3.2 Formwork for the Floor Slab

Once the blinding concrete is casted, the size of the floor will be marked with concrete nails. Control
of setting out will allow us to begin phase formwork of the floor.

The following rules shall be met:
Ensure cleanliness of the formwork and regularity of application o release agent before
concreting.
Verify proper sealing of the casing so that the concrete laitance does not scape the
joints.
Check that the casing is free of foreign objects (nails, ligatures, bolts, waste, etc.) and
stagnant water.
100 mm height of walls raising from the slab shall be included for casting

No siding quality can be achieved if these conditions are not met properly.
6.3.3 Formwork for walls and roof slabs
Formwork will be made of plywood, timber & metal whichever is applicable in accordance with the
design.

Traditional plywood panels with typical wooden forms which are produced as formwork drawings
shall be inspected and approved by the Engineer, prior to first application.

Formwork construction is carried out, insofar is practically possible, in such a way that upon its
removal, the cavities that left, are of smallest possible size. The formwork shall be tightly fitted/fixed
and leak free and shall give cavity free structural surfaces as far as practically possible, when
opened. Fastening of forms will be done by the tie rods, bolts, clamps, pegs/pins and nails where
necessary.

Formwork shall be designed with removable panels to allow debris and dirt to be removed. Final
clearing shall be carried out by air or fine water. The Engineer shall be requested for the inspection

and approval of the said formwork. In case of walls, reinforcement will be got checked for design
conformity prior to closing the formwork or as mutually agreed with the Engineer during execution.



Once the floor is casted, it will implement the external forms of the walls and top slab. The
formwork system for box culverts is a heavy casing. All parts of the basic equipment: the frame
elements, the corner elements and compensation, the clump, the die-up (assembly part of ensuring
stiffening elements, alignment and load transfer), anchoring formwork, shoring control, platforms
and working all the small parts needed for assembly, can be used vertically and horizontally.

Once completed the reinforcement of the sails and controlled by the setting out, there will be locked
up the inside of the sails with the same type of panel connected to those outside through the
anchor points.

Reinforcing steel cover shall be as mentioned before.

Chamfers will be made according to approved drawings and with proper formwork equipment.




In general, forms shall be removed after the concrete has acquired enough strength to permit it to
uniformity and gradually take the stresses due to its own weight. Forms shall be designed to be
stripped easily without damaging the fresh concrete.

False work and formwork shall be removed with the approval of the Engineer. The following is the
minimum time for the removal of formwork for different members.
Vertical Sides of slab and walls 18 Hours
Top slab formwork 05 Days

The following rules shall be met:

Check that the casing is free of foreign objects (nails, ligatures, bolts, waste, etc.) and

6.4 STEEL REINFORCEMENT PREPARATION AND STORAGE
All the reinforcement to be used in this project shall be carried out as per Project General & Particular
Specifications and from approved source/ supplier.

Upon receipt of steel delivery, it will be inspected first by us and then by the Engineer to ensure that the
supplied steel is from the approved source and complying with specifications. Delivery notes shall be
provided to the Engineer for their reference and record.

The reinforcement will be stacked/ stored on either concrete or timber blocks spaced at about 2.5 M
interval to ensure that steel does not comes in direct contact with the ground. Reinforcement shall be
stored 1m above ground on platforms, skids or other approved supports and suitably spaced. It shall be
kept covered by tarpaulins, whenever it is not worked on.

Metal tags or approved equal shall be provided and labeled with legible markings. All bundles shall be
tagged at each end. Tags shall show piece marks corresponding to the mark numbers on the placement
drawings and on the bar list.

The reinforcement of different diameter shall be kept separately for easy identification and retrieval.

Bars will be cold bent to shapes shown on drawings and in accordance to approved schedules. The
bending of bars will be carried out around a pin whose will be determined from the diameter of the bar to
bend fulfilling the following requirements:
6 times bar diameter for main bars up to 25 mm (1 inch);
8 times bar diameter for main bars more than 25 mm, but not more than 36 mm (11/8
inch);
10 times bar diameter for main bars more than 36 mm;
4 times bar diameter for stirrups, links, etc. not exceeding 16 mm (5/8 inch).

The reinforcement shall be bent within the temperature range of 5 to 100 C.

Bending of steel will be made with minimal time gap maintained between bending and fixing of steel at
site to avoid any corrosive on the bended portions of bars.
6.5 STEEL CASING INSTALLATION.
Fixing of reinforcement will be carried out by the skilled workers according to approved shop drawings
and bar bending schedule.
Sufficient resources will be deployed to carry out reinforcement fixing works to achieve required progress
in time.

Proper scaffolding will be provided for supporting and fixing of reinforcement where it is required.

Supports under horizontal bars at the bottom of base slabs shall be spaced at not more than 80 diameters
of the bar.

Reinforcement shall be placed as shown on the drawings. All bar intersections shall be securely tied
together with the ends of the tying wire turned into main body of the concrete and made with 1.5 mm
diameter annealed wire. The cover to the reinforcement on the exposed faces of the concrete shall be
maintained by using the approved cement spacers. Concrete cover blocks shall be as small as possible
consistent with their purpose, and designed so that they will not overturn when the concrete is placed.

The minimum cover shall be as per drawings with the minimum detailed bellow:
Concrete exposed to salt water and splash zone 100 mm
Concrete of all substructure elements cast against earth 100 mm
Concrete of all substructure elements exposed to weather 75 mm
Apron/approach slabs 60 mm

The steel frame shall be validated in strict compliance with the following rules:
Verify compliance with the drawings: length, diameter, location, laps, spacing and length of
recovering or anchor chocks, tie downs and ligatures.
Check that the steel bars are clean and show no safety hazards
Monitor compliance of covers provided
100 % final inspection including photographic documentation of the completed
reinforcement including final check by a competent person prior to casting. The JV shall
notify the Engineer, as soon as a portion of reinforcement has passed the final inspection.
No reinforcement shall be cast in, until the Engineer has had an opportunity to do his own
inspection after the JV's final inspection.
6.6 CONCRETE POURING
Immediately prior to casting all reinforcement and the formwork shall be thoroughly washed by a high-
pressure water jet. Water for washing reinforcement shall fulfill the requirements to water in the concrete
mix.

No concrete shall be placed until forms, reinforcing steel and other embedded materials (waterstops) have
been checked and approved by the Engineer. Such approval shall not relieve the JV of his responsibilities
for the quality, safety, accuracy or efficiency of the work. If concrete has not started within 24 hours of
such approval being given, approval shall again be requested.

Unless special precautions are taken or prior agreement based on trials has been given in writing by the
Engineer, the transport time shall be kept so short that the concrete will be placed in its final position
within the following time limits from mixing:
70 minutes
Always before the limit for obtaining full compaction.

The temperature of the concrete when placed shall not exceed 32 C nor shall concrete be mixed or
placed when the shade air temperature is 40 C or above or is expected to reach such a level during
concreting, without special permission from the Engineer.

A 50 mm diameter internal vibrator shall be deemed capable of compacting concrete of 20 m
3
/hr. Internal
vibrators shall be capable of producing not less than 10,000 cycles per minute. Vibrators shall not be used
as means to cause concrete to flow or its position in lieu of placing. Vibration shall not be applied by way
of the reinforcement. Contact between the immersed vibrators, reinforcement and inserts shall be
avoided.

The fresh concrete shall be deposited in horizontal layers progressing from the lower portion to the higher
portion of the structure. The layer thickness shall in general be limited to 300-400 mm unless otherwise
stated. No concrete shall be placed against dried or hardened concrete i.e. there shall be no cold joints.

Concrete shall not be allowed to free fall more than 1m (drop height) to avoid segregation. Where
necessary to avoid segregation, placing shall be by means pumping, trunks, chutes etc. In deep narrow
forms e.g. walls or columns, openings will be placed wherever necessary in order to comply with the
mentioned requirements.

If long steeply inclined discharge chutes are required for placing concrete, it shall be equipped with baffle
boards or be in short length that reverses the direction of flow. The use of chutes shall be approved by
the Engineer.

Chutes, troughs and pipes shall be kept clean and free from coatings of hardened concrete by thoroughly
flushing of water after each run. The water used for flushing shall be discharged clear of the concrete
already in place.

No concrete work shall be stopped or temporarily discontinued within forty-five( 45) centimetres of the
top of any finished surface, unless such work is finished with a coping having a thickness less than forty-
five (45) centimetres in which case the joint shall be made at the under edge of the coping. Concrete in
simple slab spans shall be placed in one (1) continuous operation for each span, unless otherwise
indicated on the drawings or approved by the Engineer.

Concreting shall proceed continuously over the area between construction joints.

Unless shown otherwise on the Drawings or directed by the Engineer, the walls and roof slabs shall be
concreted in one pour between expansion joints.

Fresh concrete shall not be placed against in-situ concrete which has been in position more than 30
minutes unless a construction joint is formed. When the concrete has been in place for 4hrs or less as
directed by the Engineer, further concrete shall not be placed against it for a further 20hrs.

When hot weather conditions exist that would impair quality and strength of concrete, place concrete
complying with ACI 305 and as specified.

Cool ingredients before mixing to maintain concrete temperature at time of placement to below 25 C.
Mixing water may be chilled or chopped ice may be used to control temperature, provided water
equivalent of ice is calculated to total amount of mixing water.

The cut-off wall shall be cast against earth.
6.7 CONSTRUCTION JOINTS
Construction Joints shall be made only where provided in the construction drawings or in the pouring
schedule. If not showing the construction drawings or in the pouring schedule and it is necessary to
provide a construction joint, prior approval of the Engineer shall be obtained.

Wire brooming shall be applied for preparation of construction joint when the concrete is still wet enough
that laitance can be removed, but hard enough to prevent aggregate from loose concrete and aggregate.
Immediately, before fresh concrete is placed, all construction joints shall be wetted and standing water
removed.

For construction joints shear keys or reinforcement shall be used to transit shear or bond the two sections
together. The aggregates of the exposed concrete shall be cleaned to be devoid of any mortar coating on
the joint.
6.8 EXPANSION JOINTS
Expansion joints shall be constructed according to the drawings. The maximum distances between
expansion joints will be 35 m.

Unless otherwise indicated, expansion joints shall also be used at the culvert ends where the culvert
meets the wing walls and apron slabs.

Materials to be used are subject to the prior approval of the Engineer.

Expansion joints between muti-cell box culvert units shall have 15 mm nominal gaps between them filled
with non-shrink cement mortar or grout.
6.9 FINISHING PLASTIC CONCRETE
Unless otherwise specified in the contract documents, after concrete has been consolidated and prior to
the application of cure, all surfaces of concrete that are not placed against forms shall be struck-off to the
planned elevation or slope and the surface finished by floating with a wooden float sufficiently to seal the
surface. While the concrete is still in a workable state, all construction and expansion joints shall be
carefully tooled with an edger. Joint filler shall be left exposed.

Class F1 finishing shall be provided for formed surfaces (the irregularities in the finish shall be no greater
than those obtained from the use of wrought thickness square edged boards arranged in a uniform

pattern. The finish is intended to be left as struck but imperfections such as fins and surface discoloration
shall be made good).

Class U1 shall be provided for unformed surfaces (the concrete shall be levelled and screeded to produce
a plain or uniformly ridged surface to the profile shown on drawings).
6.10 CONCRETE CURING
Depending on the conditions, Concrete shall be kept moist and at favorable temperature after placing and
finishing, by one of the following three curing methods;
Wetted Burlaps
Polyethylene Sheets
Curing Compound

Wet saturated burlaps shall be used to cover concrete after it has hardened enough to prevent marring.
Care shall be taken to cover the entire surface including the edges. In order to prevent crazing, the
burlaps shall be kept continuously wet. However a polyethylene sheet is used to cover the burlaps in
order to eliminate the need of continuous watering of the covered concrete surface.

Mainly for the slabs, in order to prevent plastic shrinkage cracking, overlapping polyethylene sheet shall
be used to directly cover freshly wetted concrete. Some form of weight shall be applied to edges of the
polyethylene sheeting in order to provide a relatively airtight cover
.
Alternatively, liquid membrane forming compounds shall be used to cure concrete. The concrete surface
shall be damp when coating is applied. The amount of compound applied shall be enough to thoroughly
cover the surface of the concrete. The curing compound shall be applied in two applications transverse to
each other and the manufacturers prescribed rate and is instructed by the Engineer. On dry, windy days
or during periods when adverse weather conditions could result in plastic shrinkage cracking, curing
compound shall be applied immediately after finishing and before all free surface water has evaporated.

Curing compound is not allowed on construction joints, on surfaces where surface treatments shall be
applied or where bonding to other materials is required.
6.11 CONSTRUCTION TOLERANCES
Length: The horizontal and vertical dimensions of members, but not cross-sections, shall be within the
following tolerances:
o Length (mm) Tolerance (mm): Up to 3000, 2. 3000 and over, 5
Cross-Section: Slab and wall thicknesses and the cross-sectional dimensions of beams, columns, piers
etc., shall be within the following tolerances:
o Member Dimensions (mm) Tolerance (mm): Up to 500, 6. 501-750, 9. Additional for every
subsequent 250 mm, 3 mm

Squareness: For in-situ and precast construction the tolerance between the short side and the long
side shall be within the following limits:
o Member Size (mm) Tolerance (mm): Up to 3000, 3. 3000 and ove,r 6
Straightness: For in-situ and precast construction the straightness or bow, defined as deviation from
the intended line, shall be within the following tolerances:
o Member Length (mm) Tolerances (mm): Up to 3000, 3. 3000 and over, 6
Alignment: The alignment of members shall be within the following tolerances:
o Columns and piers: 1:400 of column or pier length. Others: 1:600 of length
Flatness: The flatness of a surface, measured with a straight edge of 1.5 meter, shall be not greater
than 6 mm at any point.
Twist: Twist, measured as the deviations of any corner from the plane containing the other three
corners, shall be within the following limits:
o Member Length (mm) Tolerance (mm): Up to 6000, 6. Above 6000, 12
6.12 CONCRETE SURFACE PROTECTION
An approved epoxy coating system shall be furnished and applied to the internal concrete surfaces of
culverts and open channels as shown on the Drawings or as directed by the Engineer. The thickness of
the epoxy coating shall be at least 400 microns in accordance with the manufacturer's recommendations.
Standard Operation Procedure will be develop in accordance to manufacturers recommendations.
Waterproofing protection. Unless otherwise shown on the drawings all concrete placed below ground level
shall have a minimum protection to its outside faces as follows:
Underside - Protected by the laying of a grade 1000 approved polyethylene sheeting on the
blinding concrete. The sheeting shall be returned up the outside faces of the concrete and suitably
sealed.
Sides - Coated with 2 coats of an approved bitumen rubber latex emulsion flexible damp and
vapour-proof liquid membrane conforming to BRE Digest No. 54.
Waterproofing protection shall be described in separated Standard Operation Procedure.
7 QUALITY ASSURANCE
KAS-CC JV/BS2P2/ITP/QA/004 EXCAVATION AND BACKFILLING FOR STRUCTURES shall be followed.
8 HEALTH AND SAFETY
Instructions and recommendations mentioned on Health, Safety and Environmental Plan shall be followed.
