1. BACKGROUND
Hemarus Industries Limited (HIL), an OLAM group company has a 20.5 MW co-generation power plant
for supplying power and process steam for the manufacturing operation & export of surplus power to
the grid. The boiler for the Cogen plant is rated at 110 TPH capacity, 110 Kg/cm2 (g) pressure and 540oC
temperature.
Development Energy Services Limited (DESL) has been providing technical consulting services to HIL for
enhancement of capacity and efficiency as well as improved operation and maintenance performance of
the cogeneration plant. Feasibility of expanding the capacity of the boiler to 120 TPH for meeting the
steam demand for expanding crushing operation to 5000 TCD was reviewed by undertaking a field trial
on 6th and 7th Jan, 2014 (summary report attached at annexure-I). Based on the recommendations from
DESL and as per mutual consultation, HIL has carried out the following improvement jobs in the current
off-season (2014):

Renewal of the travelling grate


Renewal of the APH of the boiler
Retrofit of the ID fans for capacity enhancement
Other improvement measures identified during several interaction meetings between HIL &
DESL

As per mandate from HIL, DESL has carried out inspection and checking of the repair/modification work
carried out in the above referred areas by undertaking field visits during the periods from 26th to 29th
October followed by another visit from 3rd to 5th Nov, 2014. This report is being submitted incorporating
the observations from the inspection and concluding recommendations on operational monitoring for
meeting the set performance objectives.

2. OBSERVATIONS

High silicon-molybdenum Ductile Irons offers good high temperature strength, superior resistance to
oxidation and growth, and good performance under thermal cycling conditions. As a result these
materials have been very effective in applications with service temperatures in the range 1200-1500oF
(650-820oC) and where low to moderate severity thermal cycling may occur. Ductile Irons with 4%
silicon and 0.6-0.8% molybdenum are presently specified for numerous automotive manifolds and
turbocharger casings and same is used in our case.
High silicon irons containing 1% molybdenum are used for special high temperature exhaust manifolds
and heat treating racks. Molybdenum contents up to 2% may be used. Increasing the molybdenum level
enhances high temperature strength and improves machinability but reduces toughness and may
segregate to form grain boundary carbides.

2.2

Air Pre heater (APH)

There are 9127 APH tubes distributed over three passes for both FD and SA consisting of 1843 tubes in
each pass for FD and 1216 tubes for each pass in SA path. 1960 tubes (about 1200 in the 2nd pass and
balance in the 3rd pass in aggregate for FD & SA) have been replaced due to problem of choking and
leakages. Air leak test was per formed post completion of the replacement work. Some leakages have
been observed as shown in the following tables.

It has been recommended to block the old tubes and re-expand/re-weld the new tubes.

2.3

ID Fans

ID fan rotors and suction cones have been replaced by new ones for achieving the higher capacity
required for enhancing boiler capacity. The assembly has been procured from M/s Howden Solyvent.
Their representative was present during performance test. Following inspection and tests were
conducted.

Top and bottom clearances were measured from the edge of the cone. Adjusting for the thickness of
cone (3 mm), actual clearances and calculated deviations are as shown in the following table.

All the deviations are in the positive direction and to that extent; no mechanical problem would be faced
in operating the fans. However, there would be minor increase in recirculation impacting the output and
efficiency.
Trial operations were conducted for mechanical, capacity and load assessment at up to 75% of the rated
speed. The running was mechanically smooth with maximum bearing vibration at 1mm/sec. Maximum
bearing temperature was also within safe limit at 45 oC. Pitot tube was used for assessment of capacity;
calculated capacity works out to over 65 m3/sec against designed value at 41 m3/sec. Subsequently,
further tests were carried out jointly by the vendor and HIL and the capacity was assessed at 60 m3/sec.
There are site limitations in carrying out measurement to acceptable level of accuracy by pitot tube due
to the layout and dimension of the duct as well as position of dampers. Actual capacity and efficiency
tests would have to be performed using the on-line meters during operation of the boiler. However, it
can be concluded that desired capacity would be available from the fans.

Other issues

Actions have been taken on most of the issues as per plan (Latest status as per table at Annexure-III).
Following issues still remain pending.

3. CONCLUDING RECOMMENDATIONS
All the required jobs for repair and modifications for increasing capacity and reliability have been carried
out as per action plans formulated mutually. We expect the boiler to provide 120 TPH output on a
sustainable basis at good efficiency. Some of the required operational cares have been highlighted as
follows.

quantity and quality (burning and unburnt carbon content) of riddling removed in every
shift
o Collect all the debris/foreign materials separated at the fuel feeding hopper as well from

system as well as explore feasibility of engineering solution

The operating extraction load and steam and power loads were increased in a
gradual manner over a period of 90 minutes keeping a careful watch on the
safety and operating load conditions. The screenshots for the operating
conditions have been saved and would be incorporated in the detailed report to
be prepared by the plant. Following summary observations are being presented
for quick feedback on the findings.

The following safety concerns were highlighted by the plant operating
personnel:
1. Increase in vibration and axial displacement at higher extraction load
2. Rise in thrust bearing temperature
It was apprehended that higher level of moments could be cause of these
changes. During the operation therefore, the turbine pedestal positions were
monitored.
All the operating points were observed within safe limit. There is one abnormal
reading for key position 4. This could be an error.

over longer period after attending to the ID fan issue discussed hereunder.
Only constraint was observed in boiler furnace; this was getting pressurized
even at full speed of the ID fan. Capacity requirement of various fans, their
power need for operating the boiler at 120 TPH on bagasse were calculated and
assessed against the ratings.
Following observations have been made:
ID fan-Shortfall in fan capacity by about 10%. Motor capacity is there to take
care of this, if the fan capacity can be increased.
FD & SA fans-can meet the requirement.
Various other mechanical, electrical and instrumentation issues were discussed
in a team meeting attended by all concerned. Summary conclusions on action
to be taken have been made. Plant would incorporate the same in the report to
be submitted.
1. Plant would submit a detailed report on the observations, discussions
and conclusions within one week. Action agenda can be drawn based
on the same.
2. Plant would immediately prepare specifications for replacement of the
ID fan rotor and obtain offer from Flakt India.
