Introduction

Bringing Precision
to the Tool
CyTec NC-milling heads have proved reliable in many
areas of tool machine manufacturing. The major feature is a patented direct drive mounted in all driven
axes (Patent.-Nr. EP 0885 081). They are characterised
by high torque and speed. They also are subject to
almost no wear and guarantee constant precision in
the machined result.
Simultaneous milling becomes very easy with the
patented milling head. This applies to heavy duty
milling where the axes can be clamped hydraulically in
any desired position as well as to high-speed-finishing.

1.1.01
Torque motors

The core:
the torque motor as a direct drive

The new torque motors, simply conceived as wound linear motors with an
integrated strong brake, are central drive elements in A- and C-axis.
Torque motors are permanent energized synchronous motors, designed as
outer rotors. The rotor is positioned as an outer race around the stator, so
that the magnetic force attacks on a bigger diameter. That is why the resulting torque is significantly higher compared to inner rotors with the same
dimension. With operation with clamped A- and C-axis, e.g. rough machining, the rotor works as a brake with high stall torque. In addition, the rotor
is mechanically clamped by a hydraulically charged brass bush.
With swivelling speeds up to 360/sec and rotational speed up to 100 r.p.m.
in connection with the fast linear axes, a real 5-axis simultaneous machining
is possible.

CyTec torque motors are designed as outer rotors with single wound coils.
This principle has the following advantages:
With the same construction volume as an inner rotor the torque motor has
a higher torque, because the tangential force of the magnets attacks on a
bigger diameter. The stator consists of a large number of magnetic coils integrated in an iron matrix. Thats why a high packing density with corresponding
high magnetic forces can be achieved. The operation is characterized by smooth
operation without any cogging.
The stator sheets are mounted to a ring-shaped carrier. Both components are
connected by steel pins mechanically. After soldering up the connections, the
whole stator is encapsulated hermetically with good heat conduction.
This combination is, in connection with the pre-loaded ball bearings,
absoluteely free of play and maintenance and enlarges the productivity and
durability of the machine.

Angular measuring systems


For precise milling results modern high precision measuring systems are
essential. In CyTec Milling Heads following systems are used:

For C-Axis positioning a combination of axial-radial-bearings with Measuring
standard and incremental angular measuring system is used. The scanning sensor works contact-free and detects position marks inductively with an accuracy
of up to 0,001.

A-Axis
For A-Axis positioning an absolutee value measuring system is used whose
hollow shaft is directly connected to the centering of the A-Axis rotor/swivel
housing. The system is mounted close to the bearing which is executed as
crossed roller bearing for the A-Axis.

The connection of the angular measuring systems and the


temperature sensors is enabled by an external sensor module
(Sensor Module External, Fa. Siemens) SME9x. With this module the sensors are coupled to the measuring circuit, galvanically
separated, to monitor the temperature of axis motors and
motor spindle.

Option: Automatic Change of Milling Head

Exchange of Milling Head with the CyTrac automatic Screw


The Milling Head Series CyMill with automatic docking on and docking off as an option enables a fast and
reliable change of the machining head (A-Axis). Indexing, docking and conneting of all media connections
take place simultaneously without additional adjustment effort. In case of different maching demands the
machine is retooled very fast, e. g. for milling, drilling or grinding applications. This is possible by using
the hydromechanical clamping system CyTrac and quick media couplers CyFit.

As the bolt is introduced the


clamping jaws grip the rear groove
of the bolt and lock it securely.
The bolt is positively held by the

be held. The indexing is realised by

Thanks to the integrated offset and


angle compensation system it is
possible to compensate for production
tolerances and inaccuracies during
joining. This usually means no need
for additional tool holder screw
threads, precentring devices and

Similar to the automatic exchange of the A-Axis to the C-Axis an automatic exchange of the motor spindle is
possible for series G30. Indexing, docking and connecting of all media and energy connections take place simultaneously without additional adjustment effort. For fast changing machining demands the A-Axis can be
equipped with different motor spindles. This is enabled by using the hydromechanical clamping system
CyTrac and quick media couplers CyFit.

The hydromechanical clamping element optimises the interface between machine and tool
To use todays possible speed and required accuracy with minimal down
times in an optimal way, clamping systems are requested that work precise,
safe and fast.
The CyTwist tool clamping system is the only one based on the principle
of the three-dimensional wedge system and is, additionally, positively self
locked in the clamped position. The high rigidity of the mutiplied clamping
force guarantees an exact clamping of the tool with absolutely no play.
The CyTwist easily fulfills the three main functions of clamping technology:
Highest clamping forces whilst using minimum space
Self retention of the clamping forces without maintaining
pressure

pneumatic execution

All commonly used interfaces can be integrated. This is the indispensable


precondition for perfect product quality. The international patented system
generates exactly the force needed for the clamping process. Following an
unassisted feed motion the self-locking power assistance automatically
comes into play when a resistance is encountered.

Function of the
clamping system
The operation of the collet kit i.e.
grasping and clamping of the tool is
actuated by the clamping cartridge:
it consists in its most important
functional elements of the centrally
arranged draw/clamping bolt, the
concentrically arranged segments and
the slide which surrounds bolt and
segments. In the opened condition
the slide is actuated by hydraulic
pressure via the rotary union. So it
slides over the segments, enabling
these to retract the draw bolt.
When the slide covers the segments
in the area of a self-locking bevel the
power assistance comes into effect.
When the clamped position is reached the system is positively locked.
Clamping pressure is not necessary
any more because the clamping force
is maintained mechanically because
of the self-retention.
The connection can only be opened
by applying pressure to the release
connection, whereby the ejection
piston safely releases the tool.

The manual alternative
Whenever only a limited number of tool changes is required, the
CyTool is an extremly efficient and economic alternative to fully
automatic changeover systems. We offer two structural designs, a
45 manual clamp and an eccentric clamp.

Fast and safe operation

The CyTool changeover system enables the optimal transfer of power to the
tool as a result of a large symmetrical ring surface on the inner gripping
shoulder of the HSK tool. The extremely short design supports the total rigidity of the system.
As well as the automatic system CyTwist, the collet chuck minimises surface
pressure and distributes the pressure evenly onto the entire circumference of
the tool, precisely, with positive lock and free of play.

The high rigidity of the multiple transmitted tensioning force and the
planar support diameter guarantees a precise and absolutely error free
tensioning of the tools

Eccentric clamp

This model draws in, turns/positions, clamps and locks the tool in one step.
With a swivel stroke of +/- 130 the maximum clamping force is achieved.
The repeat accuracy is in the -range.

45 Screw clamp

Only 2 1/2 turns are needed to achieve clamping forces up to 60 kN with this
type. In conjunction with the high gripping force, the 360 planar support on
the tool clamping surface ensures the highest degree of system rigidity.

The clamping cartridge is followed by the rotary union which provides for the
transfer of hydraulic oil and coolant from the stationary supply line into the
rotating spindle. The rotary union is inserted to the spindle housing with continuously lubricated bearings.

Because the CyTwist clamping system is self locked the rotary union doesnt
have to be held under hydraulic pressure. That means that reduction of the
initial tension is possible during operation at the high speed without causing
a leakage which may damage the spindle bearings.

Release connection
This combination allows circumferrential velocities leading up to 50 m per
second.
That means that our rotary unions can work with contacting seals leakagefree at least up to 30,000 r.p.m.

This is possible due to a special combination of seals. PTFE special disk


seals induce a very low residual tension, caused by memory effect on the
counterface. At standstill the fluid pressure increases the contact pressure on
the special disk.

Due to growing environmental requirements and increasing pressures
on pricing, CyTec offers an efficient system for minimal quantities of
lubricant (MQL). Here the conventional cooling system was replaced
by an oil mist system. This procedure has advantages as follows:

External lubrication: A nozzle with internal mixing chamber splits up the


lubricant into smallest particles. Simultaneously compressed air streams
through a ring channel parallel to the chamber and builds an air cover after
exit out of the nozzle. An invasion of oil particles into the ambient air is avoided, and the jet gets a solid direction.

Internal lubrication: An atomiser which is integrated into the central


coolant channel mixes up the both of the media air and lubricant supplied
separately through the spindle. In this atomiser a swirl generator provides for

Cooling circuits
The high speed cutting causes high thermal loads for acceleration and deceleration of the motor spindle. Different cooling circuits prevent
inaccuracies during machining and provide highest possible power gain.

Circuit spindle cooling (rotor)

The spindle cooling circuit prevents the growth of the spindle to the front and
protects the bearings. The temperature remains constant independantly from
the speed. There is no influence on the spindles accuracy.

Circuit motor cooling (stator)

The dissipated heat of the motor is derived by the motor cooling so that the
temperature of the spindle housing can be held on ambient level.

External coolant flow (tool edge)

The tool cooling can optionally be achieved either as external coolant and/or
internal coolant flow supplied through the rotary union.

Bearings

Hybrid-bearings for highest spindle rigidity, load


bearing capacity, accuracy and service life
The increase of speed brings common spindle bearings to their capacity
limits. But especially these are next to the clamping system a decisive factor
for spindle rigidity.
A triple bearing with optimised bearing distances provides best spindle
rigidity according to the respective spindle. It guarantees a precise concentric
connection with the HSK-interface.
The front of the spindle is equipped with a triple tandem-o hybrid bearing
and is preloaded hydrostatically and by spring pressure. On the rear the bearings are preloaded by springs in tandem position.

The analog displacement sensor is mounted to the front part of the motor
spindle close to the clamping system. It detects the displacement of the bolt
while retracting, clamping/releasing the tool,
i. e. the distance between sensor head and reference block of the drawbolt.
Proportionally to the distance to the active surface it sends a signal (0-10 V) to
the machine control to derive the actual position of the clamping system.

determines the zero point at a defined
position of the clamper. The clamping
range is in a range between plus 0,2
and minus 0,2 mm (tolerance range
of the hydromechanical clamping system) where the tool is clamped and

External spindle monitoring systems

Microcontroller CyCon K11


The monitoring system CyCon K11 controls similar to the analog
sensor condition and position of the tool clamping system, but
uses a different technology. Additionally it can detect vibrations.
The funtions are chosen by the control system using the digital
inputs of the K11. The evaluation and results of this data takes place via
the digital outputs. Limit values and settings can be parametrised with
a PC via the serial interface and with special operation software.

Monitoring of vibrations
To achieve proper machining quality and to
protect the spindle from vibrations caused by
faulty tools the controller monitors the vibration
velocity with a corresponding sensor on the spindles
head.
So unbalanced or damaged tools which can be detected. If the sensor signal
exceeds the pre-set threshold the tool is not functioning correctly and the machine control shuts down the spindle. The results of monitoring are saved in a log
and can be called up
permanently.

Clamping and docking control


During the control of tool clamping and releasing on motor spindles the oil
volume supplied to the clamping device is measured. This takes place with
measuring turbines whose rotation is detected by initiators and is measured as
frequency.
This oil volume is proportional to the clamping

only monitors the final

Differences in tool-length
which are beyond the pre-set tolerances (DIN, ISO) are recognized.
Based on the same principle, the condition of the docking systems with collet

Roughing and finishing with one setting: the


CyTec spindle technology makes this possible.
The motor spindles with switchable planetary gearing facilitate rough milling
as well as high speed finishing with one setting. In direct driven mode the
motor reaches a rotational speed of 10.000 r.p.m. with a
torque of 382 Nm max.
With a transmission ratio of 3:1 the torque is incresed threefold, that means
up to 1.150 Nm. For rough milling the spindles work with a maximum speed
of 1.000 r.p.m.

Controlling of position and speed

The reduction of the amperage offers additional possibilities for controlling


the motor spindle. Conventional motor spindles need a minimum current
intensity of at least 200 A with a requested torque of 200-300 Nm. Short
peak loads exceed the available reserves of the driving modules which causes
an automatic stop of the machine. Sometimes broken driving modules need
to be replaced.

The output transmitter of the spindle has 384 teeth (divisible by three). That
means in 1:3 mode the spindle gives 384 pulses /revolution. For controlling of
speed the parametration is listed with 128, so the control loop is correct in its
values. In 1:1 mode the original value is entered with 384. For correct speed
controlling two parametration lists have to be run.

The engaged gearing reduces the required amperages to a third. This


releases the control. Simultaneously the high drive in engine revolution of
the rotor offers a special gain: The moment of inertia grows 9 times (three
squared) with a gear multiplication i=3 compared to the direct driven
operation. So the torque of the spindle is supported by the moment of inertia
of the rotor.
Under peak load the spindle shows
greater stability with a lower current consumption, this reduces the generated
heat. The possibility of spindle growth at the tool is clearly reduced.

Construction
The planetary gearing is fixed to the rear of the spindle. So even under peak
load the thermal expansion does not effect the spindle nose with the cutting
tools. When the gearing is disengaged the spindle works like a common direct
driven spindle. The gearing does not cause any loss in efficiency and has no
influence on concentricity.
The complete gearing is operated by a hydro cylinder which is mounted to the
spindle housing. The planetary carrier is coupled with a gear that is fixed to
the rear of the spindle.

The input speed (rotor - gearing) and the output speed (gearing - spindle)
are different. Because of that two different parameters have to be used for
preservation of speed and position. The amount of teeth of the transmitter has
to be divisible according to the gearing transmission (i=3). So in the existing
spindle a gear wheel with 384 teeth is used. It is located on the spindle shaft
(output side).
For adaption to different control system and adjustment, technical support is

Elevated temperatures have no influence on the gearing while it is
disengaged. In 1:1 mode the spindle rotor is coupled with the spindle
shaft.
