The following guidelines heve been ectabiished by SP# to minimize startup probleme end ineure maximum service from the plunger pump: A. Inspection Prior te Starting Engine: 1. Check to see that all masking tape, ruet preventative, etc. hee been removed from moving parts auch ae plungera, pinion ehaft, etc. Check to see that the plunger punp is securely bolted to ekid or truck frome. 3. Check to gee that the driveline is securely fectened to the plunger punp's input sheit and thet edequate alip is present in the driveline’s elip joint. 4. Check to eee that the power end lube oil] reservoir was flushed end drained then tilled with the proper type of gear oil. nee ee » 5. Check to wee that the plunger lube oil reservoir vaa flushed and drained then filled witn the proper type of rock drill oil. 6. Check to eee that the supercharge piping system hes been completely flushed end 811 piping connections are tight. 7. Check to eee that the pover end lube syetem startup adjustments and Plunger lube systen stertup adjustments were performed. 8. Check to see that the suction pulsation dempener hes been pre- charged properly. 9. Check to see that the primery suction piping is connected to en adequate supply of cool clean vater for testing. 1@. Check to see that the plunger pump’ diecherge piping is sefely installed all the yey beck to the water reservoir, Check to see thet all connections are tight and all valvee are open. li. Stert the supercharge pump end flush ell eir from the entire eysten. 12, Folloy the engine menufecturer's recommendations for engine atertup and warmup. Warmup Procedure Prior to Roteting the Plunger Pump: 1, While operating the engine st idle end trensmission in neutrel, check the power end lube pump vacuum reading, the pover end lube il pressure, and the pover end lube oil temperature. Viaually inepect the pover end for oil leaks around the plunger seals, pinion geal, lubrication hoses, lube drein hoses, covers, etc. Visually ingpect the fluid end for fluid leake around the ouction covers, diacherye covers, diecharge flanges, stuffing boxes, end suction manifold. Visually inspect the plungere for any signe of heating or scoring. Remove the pover end lube system magnet and inspect for any unusually large particles of metal. Chenge the lube oil filtere. Leeking fluid end seale 6-0 SE Sa gr ee TROUBLE SHOOTING GUIDE PROBABLE CAUSE: a. Extrenely cold ambient temp- erature/dangerovsly high oi] viscosity. Clogged lube system suction strainer. Kinked or collapsed lube system suction hose. Clogged oil reservoir breather. Erroneous gauge reading. Leak in lube pump suction piping which allows air to be drawn into the system. Worn or damaged Jube pump. Zeat in lube pump pressure piping, Low oi] level in reservoir. Clogged oi] filter element. Faulty lube system relief valve. Extremely hot lube oil temperature/ dangerously low oil viscosity. Erroneous gauge reading. Extremely warm ambient temperature/ dangerously low oil viscosity/ incorrect grade of gear oil. Gear oil contaminated with water, trash, or air bubbles. Plunger pump has been operated continuously for too long a period of time at or near it's maximum horsepower or maximum torque rating. Beat exchanger or oil cooler mal- function. Erroneous gauge reading. Internal power end damage or power end wear. Extremely cold ambient temperature/ high ei] viscosity. Damaged seal surface on meting part. Clogged oi] breather/high crank~ case pressure. Worn or amaged seals Conteminated lube oil. Seal installed improperly. Seal cut or pinched on installation. Two or more plunger pumps being supercharged by a common charge pump and getting “in phase” with €ach other. ROUTINE PREVENTATIVE MAINTENANCE Maximum service and trouble-free operation can be obtained from the SPM well service plunger pump by establishing a thorough prevent- ative maintenance program as follows: A. During the First 100 Hours of New Pump Operation: 1. Change power end lube oil filters every 25 hours or more often if required to prevent filter bypass. 2. Change or thorouchly clean the power end lube of] suction Strainer after 50 hovrs operation and 100 hours operation. 3. Change the power end lube oi] after the firet 100 hours Operation and clean the lube oi] reservoir, aily Preventative Maintenance: + Check the oi] level in the power end lube 03] reservoir. + Check the of] level in the pluncer lube oi] reservoir. + Check the plunger pump for oil leake and/or fluid leaks. + Check the power end lube oi] systen for leaks. + Check the plunger lube system for leaks. + Check the supercherge piping for leaks. C. Weekly Preventative Maintenance: 1. Check a1] items on “daily* list. 2. Check all valves, inserts, valve seats, and springs. 3. Check 2}1 ischarge & suction cover seals. 42 Check suction pulsation danpener for correct pre-charge, Monthly (or every 100 hours) Preventative Maintenance: 1. Check all items on “daily* and "weekly" lists. 2. Check al] fluid cylinder mounting bolts to insure that . they are tight. 3. Check all plunger pump mounting bolts to insure that they are tight. “ 4. Change power end lube oil filters. 5. Check al] supplies needed for rovtine maintenance such 4s o-rings, fluid seals, valves, valve inserts, velve seats, valve springs, packing, oil seals, filter elements, etc. varterly (or every 250 hours) Preventative Maintenance: - Check all items on “daily”, "weekly", and "monthly" lists. : Change the power end lube oil and refill with the proper grade of gear oil for upcoming ambient conditions. + Change or thoroughly clean the power end lube oi] suction strainer. 4, Remove and inspect the plungers and packing assembly com- ponents. replace all packing pressure rings and header tings. 5. Change or cleon the plunger pump's of] breathers and the power end lube oil reservoir breather. © 1 2 3 F. Yearly (or as required) Preventative Waintenance: 1, Replace worn plungers and packing bress. 2. Replace worn or corroded valve covers, suction valve stops, packing nuts, discharge flanges, pump tools, etc. 3. Replace the discharge flange seals and suction manisold seals. 4. Replace any defective gauges and instruments. 5. Inspect and repair the power end lube oil pump. Ge oe -26- A. To 10. un. FLUID END REPAIR PROCEDURES remove Valves and Seate: Using the SPN 2° hex cover wrench end 8 101b, hammer, remove the euction covers and diecherge cavers fram the fluid cylinder. Turn the suction velve stops approximately 90 degrees and remove them from the fluid cylinder slong with the valve eprings underneath them. Using an SPM magnetic velve removel tool, cock each suction valve to one side in order to drain any fluid stending over it, snd remove the velye from the fluid cylinder. Follov the valve manufacturer's recommendation of removing the insert from the valve. Remove the diecharce valve springs and discharge velvec from the fluid cylinder. Using an SPH hydraulic seat puller accenbly, remave each ef the diechorge valve seats and suction velve sests. The tapered velve seat bore in the fluid cylinder muct be thoroughly cleaned and lightly hand polished with a 220 to 240 grit enory cloth pricy to installing nev velve Seate. Alyaye inetell © nev a-ring seal vhen reinatalling e valve seat. Do not use any type of grease, seeler, etc. -the valve seat must be installed dry, Upan instelling the valve seat hand tight, install the valve an the seat and using 8 heavy steel bar, hammer the valve seat into the taper. When reinetelling the velves, do not mix one vfecturer’s valve with another menufecturer‘s velve seat. Likewiee, do not mix one manufacturer's valve ingert vith another‘s valve. When reinetalling the evction valve stop, make certein it je turned perpendiculer to the plunger and securely seated in the groove in the cylinder. Before reinstalling the discharge and euction covers, remove the sesle from each, clean the covers thoroughly, and instell nev seale in the same direction that the old enee came off. Each cover bore in the fluid cylinder must be cleaned thoroughly and lightly hend poliched vith 4 220 to 240 grit emory cloth priser to cover inetallation Upon installing the threaded suction end diacharge covere with a coating of 04] or very light grease, tighten then securely with the 2" hex cover wrench snd 8 10 1b. hammer. -27- oS gy, ee ee ee ee Te Change Plungers and Packing: aa. 42. 1a. 14 Remave the glunger lube fitting from each packing nut. Using the SPM packing nut tool, loosen each of the packing nuts at least one full turn. Renove the suction covers as outlined earlier in "To Renove Valves & Seats”. Using the SPM plunger wrench, uascrew the plunger from the crosshead and pull each plunger aut of the fluid cylinder through the suction cover bere. Care must be taken to keep contaminants from entering the paver end section once the plunger is renoved. Leocen and remave the twelve (12) 3/8" hex head cep screvs from the diaphragn plates (4 screws per plote! end renove the diephream plate from the power end. After scouring the seal ring vith the SFM seel ring retainer tool, completely remave each packing nut from the packing glend thread bore. The seal ring must remain in the cylinder vhile the packing nut is being removed. Once the packing nut is renoved, the seal ring nay then he removed from the cylinder. Label each packing nut on removal to ensure that they are installed beck into the sane bore. Inspect each plunger fer wear, scoring, and corrosion on the hard surface ares and damage to the face vhich netes vith the crosshead. Tnepect each ring of packing breee for excessive wear and ecoring Blov air through the lube port on each pecking nut to eneure that the lube pascage is unobstructed. Each packing bore, both inside the packing nut and inside the fluid cylinder, must be thorcushly cleaned end Lightly hand polished vith » 220 to 240 grit emary cloth prior to packing reinsts12ation. Using sew packing header rings and nev packing pressure rings, reinetall the packing ascembly one piece st a time (refer to the Packing Assembly diagram included in thie manual). Each ring should be instelled vith a coating ef light oil only. Care must be taken to avoid damaging the internal and externel sealing lips of each pecking ring. Replace the o-rings and back-up range in the seal rings and dress the seal ring eeal areas in both the fluid cylinder and packing nut with 22@ te 24@ grit omory cloth. Reinstall the ceal ring as shown in the packing assembly diagram. Reinstall each packing nut into ite proper cylinder, screwing it #J2 the way in until tight, then backing it eff one to tve turne. Reinstall the diaphragm plates te the power end using the twelve (12) 3/8" hex head cap screws and tighten ta the proper torque (refer to the tarque table included an this manual). -28- 15. Coat the hard eurface srea of each plunger with @ light oil end insert it inte the pecking. Using an aluminum her and 12 1b. hammer, bump the plunger into the packing while holding it ee streicht B& posible vith the packing bore centerline. Tighten the plunger to the croeehead with the SPH plunger wrench to achieve torque of 250 to 950 ft-1be, 17. Using the SPH pecking nut vrench, tighten each pecking nut ee tight ee possible. Note: The pecking nut will need to be retigntened only once efter the pump ie reacsenbled and ran under pressure for a fev revolutions. After thet, the packing ie completely self-edjveting. Reinstall tne pecking lube fitting into the packing nut. Reinstall the suction covers s© outlined earlier in "To Remove Valves and Seats". C. To Remove Diecharge Flanges Using @ 1 5/8" vrench, remove the four 1" nute from each i of the tye discharge flanges. 2. Remove each discharge flenge from the fluad cylinder, Remave the fivid sesle from bath the inlet eide and uotlet elde of cach discharge flange. Closely inepect each diecherge flange for internal erosion end corrosion, Inspect the discherge flange threade for wear and danage, The diccharge flange ceal eurfaces shovld be thoroughly cleaned and lightly hend poliehed with @ 22@ to 240 grit emory cloth prior to reinstallation, 3. Inspect the fluid cylinder diacharge flange bores for ereeion end corrosion, Tharouchly clean end lightly hend polish each bere vith a 220 to 249 grit emory cloth prior to reinstalling the discharge flanges. Ueing nev fluid eeals and 8 coating of idght oil, reinstall each discharge flenge heing careful to avoid damaging the seal on the inlet side of the flange. Reingtall the four 1" hex nute on each flenge end evenly tighten them to the proper torque (refer to the Torque uded in thie manuel) Table in D. To Remove the Suction Manifold: Using &@ 1-1/8" wrench, remove the twelve 5/47 capecrews which cecure the suction manifold to the fluid cylinder, end drop the suction manifold away from the fluid cylinder. 1 a a Inepect the suction nanifeld for internal erceion end corrueicn. Remove the three euction manifald o-ring seals end inepect the seal grooves in the manifold for eroeion and corracion. Inepect the fece end 0.B. of the pipe at each end of the manifold for eroeion snd corrosion. Note: The SPM manifold incorporates 6 Vacteulic "ES" type connection at each end which vill eccept either @ Victoulic "End Seal Cut Groove" garket er 9 Victeulic "Standard Cut Groove" gasket. The condition of the pipe fece at each end of the manifold de importent for sealing purposes only vhen the TEnd Seal (FS) gasket te used. Inspect the bottom face of the fluid cylinder for erceton and corrceion. Thercughly clean ond lightly hand polieh the bottom face of the fluid cylinder with | 22@ to 240 grit emory cloth prior to reinstalling the suction manifold. Using nev o-ring seals, reinetsll the euction manifold. Reinstell the twelve 3/4" capscreve and evenly tighten them to the proper torque (refer to the Torque Toble included in thie manuel), To Remove The Fluad End: Disconnect the plunger from the crosshead veing the SPH plunger wrench a= outlined earlie: da Section B "Te Change Plunger and Packing’. Disconnect the plunge: lube hoses and viatever diecherge piping connections and euction piping connections sre necessary for fluid end renoval. Remove the four (4) 1° bolte & the four (4) 1-9/8" bolts Viich secure the fluid cylinder to the power end. Remove the fluid cylinder from the power end. ‘Note that the fluid cylinder is only secured by these & bolts and muet be supported before the belts are venaved Examine the mating eurfaces of the fluid cylinder and nose plate for eiane of damage. Examine mounting bolt threads for cigns of damage Repair or replece ss necescary. Clean and lubricate the fluid cylinder mounting belt threads, and hend tighten the & belte. Using » torque vrench, tighten the four (4) 1" bolts to S@@ ft-lbs, and the four (4) 1 3/8" bolts to 130 ft-lbs. Reconnect #22 fore and piping connectiene and tighten plunger te crocehead te torque of 25% to 350 ft-lbs. -30- Qos ele ns ae POWER END REPAIR PROCEDURES Duc ta the complexity of the taek and the need for special tools and training, SPM does not recommend the complete dicascembly of the THS 60@ power end ar apeed reducer in the field. If extensive power end repaire are required, the pump Should be returned to the SPM plant vhere expert ceryice can be obtained on an expedited emergency basis if needed. When field repairs ere required, they should be performed in a clean well equipped ehop by e treined well Bervice pump technician, and should follow the guidelines belo A. To Remove and Dicassemble the Speed Reducer: The TWS 620 Speed Reducer seeembly may be removed from the pover end without being diseesembled by using 1-7/16" wrench to renove the eight 7/8" hex nuts which eecure the cpeed reducer te the power end. SPH highly recommends removing the speed reducer intact vhen at 611 possible, When speed reducer internal repairs sre required, folloy the procedure below to inepect or replace the bull ‘gear, pinion eheft, or roller bearings: 1. Remove the unite’ mechanical driveline from the pump’s input eheft. 2. Remove the power end seer cover and disconnect the lube line te the outboard main bearing 2. Rewove the lubrication hoees from the epeed reducer end Temove the epeed reducer es © complete assembly fron the power end. Lay the epeed reducer down on it*e mounting flange face vith the input shaft facing up. 4. Using @ 3-1/2" wrench, remove the 3* capecrew which secures the eplined campanion flange to the input shart. Remove the companion flange and inepect it for veer. 5. Usang @ 3/47 vrench, remove the eight 1/2" capecrev= which hold the pinien seal retainer to the speed reducer housing. Renove the pinion seal retainer and shime fron the speed reducer, remove the oil sen) from the retainer, eld etlicone eealer from the retainer. and scrape 6. Using @ punch and hammer, drive the three 3/4" dowel pins from the cuter flange of the speed reducer hovein ising @ 3/4" vrench, remove the tventy-four 1/2" capscreve, cute, and veshers which secure the speed reducer cover plete to the housing, Remove the eight 1/2" capscrews which re the bearing cover ta the kpeed reducer, Remove the bearing cover and chime. Lirt the cover plate svay. Scrape 611 ald silicone ceale. on the opeed ceducer cover and from the flange on the houean Using a bres punch snd hanme:, drive both Rearing cups (ovtec reces) from the cover plate and inepect then for weer of dama 10. Remove the pinion shaft from the speed reducer snd inspect both tepered roller besring cones for wear and damage. If the bearing cones need to be removed fron the shaft, do so by carefully heating them vith en ecetylene torch until they will elip off the shaft. Care must be taken to avoid overheating the ehait itself, Inepect the eheft for veer and damage to the gear teeth, see] surface, and bearing journele. Remove the bull gear from the pump and inspect the gear teeth and both tepered roller bearing cones for year and damage. Using @ 3/4" wrench, remave the eight 1/2" cepecreve vhich hold the rear pinion bearing cap on the epeed Peducer housing. Remove the bearing cep end scrape #1] eld silicone cealer from it. Turn the speed reducer housing ever on the opposite face. Using a brass punch and henner, drive the topered roller bearing cups (outer races) cut of the speed reducer housing and inspect them for weer snd dewage. Reassembly of the epeed reducer should be performed in the roverse order of the disassembly inetructione above. Installation of new tapered roller bearing cones on the Pinion shaft or bull geer can be performed by pressing them on or by heating the cone sssembly thru any one of eeveral methods. A temperature controlled heeting plete, hot oil bath unit, hot air cabinet, or induction heating unit can be used to eafely heat the bearings. When hestang a bearing for installation, the tenperature must not exceed 250 degrees Fahrenheit (121 degrees Celsius). Installation cf new tapered roller bearing cups in the housing should be performed by tapping then inte the housing with # soft netal bar or by pressing then into the housing. Upon reinetellation the bull gear and pinion chaft, it is extremely important to eetablich the proper bearing "pre-load" (.@@6" to .0107) before operating the pump. This must be accomplished hy obtaining end play readings with a dial indicator end removing the appropriate thickness of beering edjustment shims. Silicone liquid gasket material should not be applied to the bearing retainore until after the bearing pre-load has been set properly. When reinstalling the pump driveline hub on the input sheft, care must be taken to avoid nverhesting aad damaging the pinion of] seal. -32- Sg ee ae eee ei B. To Remove the Crankshaft, Connecting Rods, 6. 22. Remove the speed reducer accembly as outlined previously. Remove the plunger and seal reteiners, s= outlined previously. Using a 9/16" wrench, remove the 3/8" capscrevs vhich secure the side covers and rear cover to the pover end housing. Remove the 1/8" cotter pin fron each of the tvelve connecting red bolte. Using 15/16" wrench, remove the slotted 5/8" hex nute fron each of the twelve connecting red bolts. Remove the three connecting rod caps taking care to avoid damaging the rod bearing helt trapped inside each cap. Shove each connecting rad/crosshead assembly o11 the way forward taking cere to avoid damaging the rod hearing half trapped inside each connecting rod, Using @ 3/4" wrench, remove the 1/2" capecrevs vhich secure the wriet pin retainer plate to the crosehead, Using 8 slide nammer with 1"-12 1/2 LPT puller thread, pull the wrist pin from the crosshead. Remove the connecting rod from the crogehead and take it out of the power end. Rotate the crosshead 90 degrees and remove it thru the cide of the power end. Remove the other tvo connecting rods and crossheads in the same manner. Reattact each match-marked connecting rod cap to the red fron vhich it vas removed. Note: If the connecting rod bearing halves are to he removed and re-ueed, they must be tagged so that they can be reinstalled in the sene connecting rod or cap, Using 9/16" vrench, remove the 3/6" capecreve which gecure the tach drive housing to the power end. Remove the tack drive acsembly. Using a 9/16" wrench, disconnect the lube o11 hose vhich is attached to the nein bearing housing inside the j over end. Veing a 1-7/1€" wrench, remove the eight 7/8" nuts vhich eecure the main bearing housing to the power end. Remove the main bearing housing and inspect the bearing for wear, Turn the pover end housing over on it’s side so that the crankshaft extension is pointed straight up. The pover end must be blocked up eo that it reets level. Using a 9/16" wrench, remove the 3/6" Capscreve which eecure the three bearing retainers against the left hand dnner main bearing’s outer race. Lift the crankehaft from the paver end Using | 9/16" ¥rench, disconnect all six lube oll hoses from the fittinge st the rear ef each crosshead guide. Ueing 3 15/16" wrench, remove the two 5/8* capscre which secure «& crésshead guide to the power end houcing. Remove all six crosshead guides and inspect n for vear “33. - ee a Ee ae ll. Reassembly of the power end ehould be performed in the reverse order ef the dicacsembly inetructione shown above. Prior to reassembling the power end, all lubrication hosee and lube pseaages ahould be fluened and cleaned thoroughiy. When reinstalling the crosshead elides, care must be taken to avoid torquing the 5/6" capscrewe to more than 5@ it.-lbs. terque, Excessive torque can distort the eurfece of the slide causing crosshead misalignment, When reinetelling the crankeheft, cere met be taken to shim the left hand fixed type inner main bearing eo thet it has only .@@37 to .@@5" leterel movement. Cere must also be taken te shim the main bearing housing and speed teducer in order to maintein .@15" to .@30" lateral running Clearence on the two quter mein beerinas. All cepecrevs, nuts, etc. muct be torqued properly upon reassembly (see Torque Table included in thie manual).
