Introduction
The operating environment for industry has changed markedly over the past few years.
Information technology is getting increasingly important for productivity and profitability.
SYSTEM302 is the third generation system from Smar and the first to leverage the power of this
technology.

A major trend in the automation industry is the blurring of the technological boundaries between
the different automation areas. Since the introduction in the seventies of PLC and DCS in the
manufacturing and process automation industries respectively, the difference between the two is
now virtually indistinguishable. As Enterprise Resource Planning (ERP) gains increasing importance
for plants to maintain a competitive edge, ERP is also becoming an essential part of plant
automation. ERP is an integral component of SYSTEM302, providing a flexible and responsive
manufacturing solution capable of quickly responding to changing consumer requirements.

Another of the key trends in process control is the movement towards standards based
interoperability. Proprietary DCS systems are costly. As increasing numbers of companies realize
that cost of maintenance, upgrade and expansion of such systems is skyrocketing, they require a
system which is easy to maintain and has alternative component vendors. SYSTEM302 is the first
such system. This is made possible because SYSTEM302 is built entirely around the open FOUNDATIONTM
Fieldbus specification which step by step is becoming accepted as the IEC 61158 set of Fieldbus
standards. Smar is first in a technology where others are bound to follow.

SYSTEM302 is extremely easy to reconfigure in order to quickly change the production to respond
to new demands from customers. Control strategies and device configurations can be edited or
downloaded from the workstations. A minimum of hardware also makes major changes easy.

A third major trend is in the accelerating pace of the application of new technologies aimed
towards completely digital systems with functionality distributed to the field reducing system
complexity and cost. Fieldbus is the logical step improving on the familiar DCS - even more
distributed and even more digital. It is a Field Control System (FCS).

SYSTEM302 is not a hybrid of Fieldbus and old DCS technology, it is a true FCS. The leaner
architecture of a FCS has done away with several hierarchical levels, including expensive
controllers and I/O subsystems, resulting in a architecture with only two levels: plant and
business.

Smar has worked together with leading software and hardware companies to provide an
integrated solution of software, field devices, interfaces and workstations. Previous systems
based on PLCs were not made for smart transmitters and were not realizing their full potential
thereby making them dumb. Totally integrated and based on Fieldbus, the result is a system

Lower initial cost SYSTEM302 eliminates most of the hardware associated with a traditional DCS. Controllers and I/O
sub-systems are greatly reduced since digital Fieldbus instruments are digitally networked to
operator workstations. Fieldbus instruments also perform control and computation, thereby
reducing expensive control cards and cabling. Add to this, reductions in engineering and cabling
schedules and the results are overall project savings.

Construction and installation is simplified because several devices may be multidropped on a


single pair of wires. The number of wires, marshaling racks and cable trays are reduced, and
elevated false floors in control rooms are no longer required. As in many modern solutions,
hardware is being replaced by software. Engineering savings are also achieved because SYSTEM302
engineering software tools generate documentation automatically.

A system is built by connecting the Fieldbus devices together. These are automatically detected
and identified. All that then remains is building the desired control strategy, and computer displays.
This is much easier than traditional connection of “dumb” analog or even smart transmitters to a

Interoperability Until the introduction of Fieldbus, control systems were never interoperable. DCS suppliers often
used the word “open”, but communication with equipment from other manufacturers was
impossible, or required expensive services from the supplier.

The interoperability provided by FOUNDATIONTM Fieldbus provides users the freedom to chose devices
from their preferred manufacturer. Since Fieldbus is an open, international standard, FF Certified
equipment from all manufacturers can be connected together. SYSTEM302 implements Device
Description (DD) services to ensure complete functionality of accessed devices.

A tremendous variety of Fieldbus equipment is available for every conceivable measurement or


control requirement. This results in seamless Fieldbus systems that can be easily configured
without the “patchwork” required by proprietary (DCS) systems. Users finally have the freedom to

standard. On-line process parameter status summary is
displayed in SYSTEM302 workstations and includes quality
and limit information. Once an abnormal condition is
identified, detailed diagnostics can be carried out using the
engineering tool . This can pin-point field device problems
such as sensors, output, or memory failure. Configuration
and communication errors can be identified, and thorough
performance checks may also be carried out. Detail status

Easier operation Training personnel to use different equipment not operating in a consistent way is costly and time
consuming. The Fieldbus standard employed in SYSTEM302 ensures a common, user-friendly “look

Simplified Built in simulation capability allows the safe testing of shutdown interlocks on actual devices
engineering without manipulating the physical process, or connecting external simulators. Configuration is
simplified being built around ISA S88 hierarchy and terminology. These are based on function
block tags and standard parameter names instead of device and memory addresses. Devices are
automatically detected when connected.
SYSTEM302 has a leaner architecture with less wiring and other hardware. Loop, wiring diagrams,
panel drawings, and cable schedules are greatly simplified. The software has reusable templates
including a library of pre-configured graphic objects and control strategies. The user may also
add his own templates for graphics and block strategies. Off-line configuration and storage
makes it easy to develop and test different strategies and copy applications from one unit or site

The base of the SYSTEM302 solution is really the field devices. These comprise of, e.g., pressure
and temperature transmitters, valve positioners and pneumatic converters, and programmable
controllers for discrete signals and distributed-I/O. Hence the system can handle all kinds of
signals and is suitable for continuos regulatory, discrete logic and batch control. SYSTEM302 is
applicable to virtually any industry. SYSTEM302 enterprise automation systems have now been
installed world wide since a number of years and proven themselves in many applications.
SYSTEM302 was first installed in 1994 and was then the first commercial Fieldbus system based
on the IEC standard.

Portable Configuration – Fieldbus Foundation


High Speed Ethernet
Portable computers can access the entire Fieldbus network using a PCMCIA
Ethernet card. This connection allows remote configuration and maintenance to
all the Fieldbus devices from any point in the Fieldbus Ethernet network.

High Speed Ethernet (100 Mbps) is the high-speed
Fieldbus Ethernet connection to support a larger amount of data
communication. Ethernet was chosen due to its economy,
availability and wide spread use in process control. HSE can
be used to bring data from several Fieldbus H1 networks
and non-Fieldbus devices (e.g. PLCs, ESDs, DFIs).

INTEROPERABILITY & CONNECTIVITY


The limitations placed by proprietary control system no longer exist. Any
Fieldbus Foundation device can communicate with other registered field and
host devices, regardless of the suppliers. This flexibility makes
SYSTEM302 fully interoperable with any FF device from any supplier.
No other control system has ever achieved this degree of connectivity.

technologies allowing access to the plants database for Trending,

Building Your Own Architecture
For small to medium size systems the workstations may be fitted with internal Fieldbus
interface cards to directly handle up to 32 Fieldbus H1 networks. The interface cards
may also function as a bridge between Fieldbus networks. The interface cards have
their own 32 bit RISC CPU which operates independently from the operator
workstation CPU giving additional reliability and robustness. The interface card can
therefore also execute additional functions blocks, those that may not be provided by
some field devices. Again, very powerful solutions can be achieved.

Remote operations

Some units of vmay operate remotely from the rest of the system. This may be common in oil
and gas operations and utilities. By connection to a dial-up, leased-line or radio modem, the field
interface or programmable controller may pass data to a base station via radio, phone line or the

System Functionality
All devices on the H1 Fieldbus communicate with each other peer-to-peer using a publisher/
subscriber relationship for high efficiency and synchronization. A Fieldbus network may be
almost 2 km in length and repeaters may be used for even longer distances. The Fieldbus
provides power for the 2 wire devices, and acts as media for the digital communication. In a
typical system a total of 12 to 16 devices powered by the bus, relating to 6 - 8 control loops, are
multidropped on the Fieldbus network.

System Functionality
Workstation Networking allows operator workstations to be located conveniently in various areas of the plant.
networking Workstations may be in an office, workshop, control room or even on the plant floor. SYSTEM302
was designed for both large and small network applications. Following the guidelines set forth in
Microsoft’s Zero Administration for Windows (ZAW) initiative, SYSTEM302 offers a lower Total Cost
of Ownership (TCO) in developing and managing application software. SYSTEM302 allows users to
remotely login to the plant environment for remote management and run-time control. The
environment is secured using a combination of Windows NT security and SYSTEM302 security.

The centralized database server provides remote dial-in, automatic software installation, and
automatic backup capabilities. Using MICROSOFT RAS, (Remote Access Server) users may control
the plant from a remote location. Workstations may be installed or updated, and operated, from
any other workstation.
A workgroup, consisting of many users, may simultaneously develop the same project, in real
time. With instant refresh, each user has immediate, on-demand access to the total project
configuration. In a remote engineering office, away from the plant, many engineers may
simultaneously develop the project.
The network uses efficient event-driven technology to ensure that each workstation has the
most up-to-date information available. This is important, because each user expects to see the
same real-time data on every workstation.
Security is an important part of every enterprise, it ensures data integrity and avoids involuntary
changes. SYSTEM302 is secured by security-area and permission-level. A security-area is a
collection of security properties, normally meant for a specific group of users. A permission-level
is the login-rank of the user. There are 128 levels and 256 areas available for definition.
The network allows all of the trends, logs, and custom displays to be viewed from any
workstation. This saves expensive development time, since each display, trend, or log needs to be
configured only once. SYSTEM302 automatically propagates the displays and necessary trend
and log data to all workstations. This same concept is applied to process flow mimics, which are a
collection of several displays appearing on the computer screen at the same time.

Supervisory The operator workstation normally has no part in the time-critical control functions. However, batch
control functions programs and other functions may optionally run in the HMI. In addition to the logic and sequence
functions provided by the programmable controller, a structured high level control oriented
programming language is available to implement supervisory control in the HMI. This language is
simple, using a BASIC-like syntax, providing the necessary facilities for real time control.

System Reliability
Fault tolerant Industrial process control equipment is designed to be very reliable, however breakdowns may still
occur. Therefore, several levels of fault tolerance have been designed into SYSTEM302. First, is fault
isolation, in which the functionality that depends on a single piece of hardware is kept low. Next, is
hardware redundancy. Most of the hardware components of the system may be redundant.

For the H1 Fieldbus, wiring fault isolation is used. For greater security, the field instruments are
divided over several independent H1 Fieldbus networks, limiting the loss of control to one loop or
a few loops in case a network is damaged.
Operator workstations may be redundant. Several workstations may be connected directly to the
same H1 Fieldbus, or when field devices are connected via Ethernet interfaces, several workstations
may be connected via the hub. Workstations are configured in a scheme where any workstation
may access data from any field device. Redundant operator workstations work in a parallel
processing standby scheme in which all workstations are running concurrently. In case of a failure
of one workstation the plant may be operated from any other workstation.

Bus power supply components may also be redundant with automatic and bumpless switchover,
guaranteeing power to the field instruments. A UPS (Uninterruptible Power Supply) is provided for
the operator workstations.

Communication master functionality is provided in the workstations and in all of the field devices
with automatic switch-over. This function ensures that a master is always present, even with the

loss of one or all of the workstations.

A major benefit of FOUNDATIONTM Fieldbus is data validation ensuring the highest level of data integrity.
Something which is not possible in systems built around 4-20 mA.

FCS vs. DCS fault tolerance


In both DCS and FCS the operator workstations and power supplies are redundant. The
difference lies in control, I/O and wiring.
A common question is: “What happens when the wire with 16 devices breaks”.
A DCS uses I/O card and 4-20 mA wiring to connect the field devices. In most cases the I/O
cards are not redundant. Since an I/O card typically handles some 8 points, a single failure
of an I/O card would result in loss of 8 control loops.
In the FCS only the information from 16 or less devices is carried on each H1 Fieldbus
network, corresponding to some 8 control loops. Should a wire fail maximum 8 loops are
affected. A single fault affects 8 loops. I.e. the level of fault tolerance is the same as DCS.
For critical loops sometime redundant I/O cards were used in the DCS. A single fault,
which in the worst case would be in a field wire, would affect only a single loop. The
same level of integrity can be achieved in a Fieldbus system by putting less devices on
one Fieldbus. If only two devices - a single loop - are put on a bus, only a single loop is
affected if the wire breaks.

Output field devices handle fail-safe conditions on their own, independent of the operator
workstation or controllers. The output may maintain its last value or drive to a predetermined
safety position, shutting down the loops in an orderly manner in the event of a fault. Fail-safe
action is activated on sensor, device or communication failure. SYSTEM302 improves on the safety
provided by conventional DCS, because the field devices autonomously take safety action and
do not rely on a controller to give the safety command. Loss of supply air to automatic
actuators is reported to the operator.

Status is generated for all Fieldbus function block inputs and outputs and related contained
parameters. Quality indicates if the process is out of range, if a sensor failure has occured, or if
there is a configuration error. Status is propagated down-stream in the system to provide
fail-safe action, and upstream to ensure bumpless transfer and windup protection. Status also
alerts the operator of abnormal or dangerous conditions.

Migration Path
Integration with Since Fieldbus is a new technology it is easier to use in a new plant with new process technology,
existing equipment or in an expansion being built from scratch, or where a very old control system is being
completely replaced. However, there are a few ways to slowly migrate an existing system to a

Smar also has field mounted converters for 4-20 mA current signals and 3-15 psi pneumatic
signals. These converters enable existing transmitters, actuators and variable speed drives etc. to
be interfaced to SYSTEM302, allowing a smooth transition to Fieldbus technology.

Since SYSTEM302 is built on an open platform that supports legacy protocols such as MODBUS,
many existing programmable controllers may also be integrated to a new system with relative ease.
Power supply impedance units allow adaptation of existing DC power supplies for use with
Fieldbus. Another key characteristic of Fieldbus is that it can use normal instrument wiring,
therefore in many cases the upgrade to Fieldbus instruments can be done without running new
wires.

Workstations Workstations based on off-the-shelf HMI software and on open platforms may often be used
with SYSTEM302 if fitted with Fieldbus interfaces.

Migration Path
Existent Systems There are cases where an existing DCS has been linked to the SYSTEM302 through the MODBUS
port of the Smar programmable controller. In this case the programmable controller acts as a
MODBUS to Fieldbus interface. Installing the system in this manner sacrifices a large part of the
beneficial functionality of Fieldbus. However, it serves the purpose for getting the user familiar
with Fieldbus technology and offers a migration path to Fieldbus.

For users that have already migrated to Fieldbus, their first step was typically to install a small
Fieldbus system in an autonomous unit of the plant, not disturbing the main part of the existing
control system in order to get familiar with the Fieldbus technology. This unit is often a packaged
boiler, tank farm or effluent treatment unit. The rest of the existing controls may then be
integrated on a step by step basis as part of the maintenance program. Another common start is a
pilot plant for simultaneous evaluation of both new process and Fieldbus technology.

The configuration may be exported to Excel and other spreadsheets for easy verification and

edited graphically with blocks and links resembling those of traditional P&ID. Comments and

documentation, thereby reducing the time for documentation in other formats while you are
guaranteed that it is up to date. The software gives off-line and on-line access to all resource,
transducer and function block parameters and field device data. On-line diagnostics makes
troubleshooting easier. This may be done from an engineering workstation or a portable
computer in the field. A notebook computer may be connected to the H1 Fieldbus using a small
interface that plugs into a USB port.
To make configuration of large systems easier, the user may create template consisting of several
function blocks. These templates may then be re-used as many times as required.
For the discrete logic and sequential control performed by the programmable controller, IEC
1131-3 ladder diagram programming is used. The software allows the user to break the
application into smaller and manageable pieces that are easier to handle. The software enables
the user to develop, edit or debug programs.

Color coding in the ladder diagram during on-line monitoring shows which part of the logic is
active, simplifying debugging. Configuration may be done from an engineering workstation or a
portable computer. The software provides printout of all programs in ladder diagram format
including all tag names. Documentation is automatically generated while you program. All I/O
and internal addresses may be given tag names representative of their purpose.

The HMI screens may optionally include functions that are used in some applications to meet the
unique requirements of every plant and user. These include batch programming, recipe handling,
user programs and Statistical Quality Control (SQC).

The Recipe function is a software module
supporting recipe down loading, uploading,
verifying, editing, and saving during on-line
operation. The user can create recipes which define
formula parameters and their preset values. Pre-
formatted and custom recipe displays may be

on-line operation where values may be edited
before download. Recipes are created using a fill-
in-the-blanks procedure.

Batch Programming
A structured high level batch programming
language is available to implement batch control
in the SYSTEM302. This language is simple with a

facilities for real time control of batch processes. It
has access to process values and other database
information. Actions may trigger on time, values or
alarms. Actions include report printing, timing,
trend management and screen management.
Control by activating devices and points may be
performed. Arithmetics, logic and comparisons may
be used in the programs.

Reports
Free format reports may be customized to suit the
unique needs of the process and plant. This allows
the user to define the layout for data presentation,
how the data should be gathered and when it
should be reported.

Statistical Quality The SQC function samples real-time values, performs calculations to generate statistical values,

User Programs The User Programming Interface option can be used to build C language or Visual basic
programs for use with an SYSTEM302 system. These programs can perform custom functions,
such as process control, reporting, calculations and data analysis, data acquisition, and alarm

functions not performed by the field devices or the standard functions in the HMI.

ODBC and SQL The user has the capability to use ODBC (Open Database Connectivity) and SQL (Structured Query
Support Language) to insert and retrieve data from databases which support ODBC. The user can read
and write SYSTEM302 configuration and historical trend data from various relational databases
in an on-line or off-line mode. The standard ODBC Database Conversion Utility is used to export
and import an SYSTEM302 database to any ODBC compliant database. This enables users to
configure and maintain an SYSTEM302 system configuration off-line on an external database.
The optional on-line ODBC Conversion is used to export various run-time SYSTEM302
information into an ODBC database. This can be useful for transferring information, such as
alarm or trending data, to a database in real-time. This feature makes it possible to generate
reports and charts off-line, and to easily edit and verify the configuration, and search, sort and
analyze.

The optional SQL interface support is used to perform SQL commands through SYSTEM302 on
external ODBC databases. SYSTEM302 can access, create, and modify tables within a specific
relational database, e.g. Oracle, MS-Access and MS-Excel.
OLE and DDE
Support The Windows NT operating system allows SYSTEM302 to exchange non-control data with other
applications using OLE (Object Linking and Embedding) and DDE (Dynamic Data Exchange) in a
client-server fashion. In a server role the HMI sends data to OLE/DDE client applications, like Excel,
as the values changes. Optionally it can also operate as a client receiving data from a OLE/DDE
server software. The OLE/DDE support allows Smar or the customer to develop specialized
functionality. It may also be used with third party software like optimization packages. The
SYSTEM302 hardware and software also supports OPC, the special verity of OLE used for process
control.

Engineering & Design
Most customers prefer the initial system purchase to be a complete solution from Smar on a
turn-key basis. However, since SYSTEM302 is easy to configure, gradually expand and
maintain, system engineering and integration may also be done by the end-users themselves.
The best solution for most end-users is to let on of Smar’s teams of experienced engineers do
the initial design and commissioning while doing installation and maintenance of the
system themselves. A Smar project team can manage the project from design until the
production is running. The team can also include people from the user. The user is a suitable
person to lead the system design because he knows the process well and can achieve
optimum control.
Operator workstation staging and Factory Acceptance Test (FAT) may be done at our facilities
and may be witnessed by the end-user. Complete system site acceptance test (SAT) with all

Sometimes users want to develop the system themselves in order to keep their process
technology secret. The large degree of openness and ease of use in the SYSTEM302 system makes
it possible for the user to integrate his system himself with a minimum amount of Smar training.
Also, by developing the system himself, the user becomes self reliant and can then perform
maintenance or upgrade himself. This way further initial and long term savings can be achieved. At
the same time the user is in a better position to deal with problems. Of course Smar is always
there to assist.

Training & Support
Being based on Windows NT and FOUNDATIONTM Fieldbus, the SYSTEM302 system is completely
open. Manuals for software and hardware configuration, installation and maintenance are
included, and together with Smar training enables the user to support the system on his
own.
Of course Smar also provides full support including training, service, maintenance and
technical support. Through our world wide technical service and engineering centers and
representative network we can provide assistance on-site or via phone. Assistance is also
provided over the Internet, which is ideal for fast file transfers which may be critical for on-
time project completion and service.

Training Specialized training courses covering all aspects from design to maintenance depending on
the requirements of your plant and personnel, may be held in one of our operating hubs in
USA, Germany, France, Singapore, Brazil, Mexico, China and Argentina or even be held at your
facilities. As a systems supplier and device manufacturer, Smar can provide complete training
