2 Design of the Water Cooling Unit

2.1 Mechanical Design


All components of the cooling unit are mounted on a metal skid, which is located in the right hand
section of the converter cabinet (see Figure 2-2 ACS1000).
The bottom plate of the cooling section has the shape of a pan to collect condensed water. Condensed
water can exit the cooling section via a hose connected to an opening at the lowest point of the pan.
Since the amount of condensed water is expected to be very small, the hose does not need to be
connected to a drainage system of the building.

2.2 Overview of Cooling Circuits
The cooling system consists of the following circuits:

Internal Water-cooling Circuit


A centrifugal pump circulates the cooling water in the circuit to the components to be cooled and back to
the water-to-water heat exchanger, which transfers the power-looses to the raw water.
An open to atmosphere expansion vessel is part of the circuit.
The water-temperature, pump-pressure, water-conductivity and water-level are supervised.

Water Treatment Circuit


A portion of the cooling water flow is directed through the water treatment circuit, which is equipped with
an ion exchanger to maintain the low conductivity of the cooling water.

Air-cooling Circuit
A fan circulates air in a closed circuit inside the drive enclosure. The air is passing an air-to-water heat
exchanger which transfers the power looses dissipated into the cabinet air to the raw water.
The internal-air temperature is supervised.

External Cooling Circuit


The external raw water circuit consists of a water-to-water heat exchanger, an air-to-water heat
exchanger and a motor operated valve. The motor operated valve controls the amount of water passing
through the water-to-water heat exchanger depending on the water temperature of the internal water-
cooling circuit.

2.3 Options

2.3.1 Redundant Pump


The cooling unit can be equipped with a redundant pump. During normal operation the two pumps are
running alternately, one pump in operation and the second pump in standby. The changeover is done
automatically. The intervals can be set in a parameter.
If a pump fails the other pump is switched on automatically. The failed pump can be replaced or repaired
during operation.

2.3.2 Redundant Fan


The drive can be equipped with a redundant fan.
This option can only be ordered in combination with a redundant pump.
During normal operation the two fans run alternately, fan 1 concurrent with pump 1 and
fan 2 with pump 2 respectively
In case of a failure (release of the motor protection relay) of the fan in operation, the second fan starts
independent of the pump running.
The failed fan cannot be replaced during operation.

2.3.3 3-way Valve


The cooling unit of the ACS 1000 can be ordered with 3-way valve instead of a 2-way valve in the raw
water circuit.
This option is recommended if the total raw water flow must not be throttled down to zero or has to be
kept at a constant rate, even if the water passing the heat exchanger varies.
This is typically the case for any closed raw water-cooling system, like water / air heat exchanger or
chiller unit or if the raw water is used to cool another equipment.

2.4 Internal Water Cooling Circuit
The internal cooling circuit is semi-open (i.e. not pressurized, vented through the expansion vessel, but
protected from external pollution).
The design of the cooling system is such that the main flow of the coolant is from the bottom to the top of
the converter thus pressing remaining air out of the cooling circuit within minutes. Ventilation to the air is
through a vent at the top of the expansion vessel. Therefore, additional venting is not required.
A portion of the cooling water passes through the water treatment circuit containing a deionizer, which
contains mixed-bed type anion and cation resin. In the deionizer, the positive ions in the cooling water
are exchanged with H+ ions and the negative ones with OH- ions. Thus the conductivity decreases to
below 0.5 µS/cm. Electrolysis and losses are minimized in the system. The flow through the deionizer is
adjusted to 5 l/min.
The circuit also includes the filling connection.

Note: Tap water of good quality must be used in the internal cooling circuit.
However, it is recommended to fill the circuit with deionized water to extend the
lifetime of the ion exchange resin.

2.5 Internal Air Cooling Circuit
An additional air-cooling circuit removes the heat from non-water cooled components (such as resistors,
capacitors etc.).
The cooling air circulates in a closed loop inside the converter enclosure. A fan blows the air through the
air-to-water heat exchanger into the lower area of the converter section.
The air is distributed through the inverter and rectifier stacks and through the filter and DC components
section. A portion of the air is guided through a duct into the control section. The air flows back to the fan
through a duct below the cabinet roof.
The heat transfer to the exterior takes place in the air-to-water heat exchanger which is connected to the
external cooling water circuit.

2.5.2 Residual Heat
Heat that is not dissipated by the cooling water and the internal air cooling circuit escapes through the
cabinet doors and walls into the room.

The dissipated heat depends on the ambient conditions (raw water temp. [Tw], ambient temp. [Tamb])
see figure below

The temperature difference (delta T) between water inlet and outlet can be calculated according to
following formula:
delta T = P / c * Q P = heat losses (kW)
Q = flow rate (l/s)
c = 4.18 kJ / (K * l) at a water density of 1
for water without additives (such as glycol)

Example:
Q = 150 l/min = 2.5 l/s
P = 40 kW
delta T = 40 kW / [4.18 kWs / (K * l) * 2.5 l/s]
= 3.8 K

2.6.3 Connection to External Cooling System
Water Hoses
The cooling unit is connected to the external raw water pipes via two flexible hoses. One hose is
supplied with the drive as a loose item. The hose is approximately 4m in length and should be cut into
two pieces as needed on site. A longer hose can be supplied on request.

Maximum operating pressure at 20 °C: 10 bar (144.2 lb/sq.in)

Connector Details
One end of each hose is fastened inside the cooling unit to the hose connector for the raw water inlet
and raw water outlet and shall be fixed with appropriate clamps. Four clamps are delivered with the drive
as a loose item.

The ACS 1000 cabinet provides top and bottom entry as standard as illustrated in Figure 2-5 and
Figure 2-6. Modifications for side entry can be made by the customer on site or by the factory on

Flange and pipe connections for the drive are non-standard options and can be provided by the factory
on request. The available pre-engineered connections are illustrated in Chapter 7 Appendices. The
connections and the type of flange can be customized.

Industrial water of good quality must be used in the raw water circuit. Characteristic limit values of the
raw water are given in the following table. If in doubt about the water quality on your premises contact
your local water utility.

3 Power Derating of the Converter
Additionally to power derating caused by cooling water temperature or glycol, power derating due to
constant torque applications might have to be considered as well.

3.1 Power Derating caused by Cooling Water Temperature


The load capacity of the drive (current and power) decreases if the cooling water temperature exceeds
27°C (81°F). The following table lists approximate power derating figures.

Remark:
Even with 0 %/K derating for certain ACS1000 types the maximum raw water temperature needs still to
be specified when dimensioning the drive, because increased raw water temperature has influence on
the selection of certain power components.

3.2 Power Derating caused by Glycol in Internal Water Cooling Circuit


Derating of the drive power has to be considered if the cooling water is mixed with glycol according to
the following table:

4 Control and Protection
The cooling system is controlled and monitored by the ACS 1000 controls. Cooling water pump and fan
are switched on as soon as the main circuit breaker is closed. When the main circuit breaker is opened
again, pump and fan are switched off with a delay.
The motor valve in the raw-water circuit is controlled depending on the temperature of the main water
circuit. When the converter is shut down no specific closing command will be initiated.
When the converter is shut down (the main circuit breaker is open) the water conductivity increases and
exceeds the maximum tolerable level after some time. As soon as the conductivity reaches the alarm
level, cooling pump and fan are started automatically. When the conductivity is below the alarm level
again, cooling pump and fan continue to run for a preset time and are then switched off.
The cooling pump and fan are also started automatically depending on the actual value of the water
temperature. Pump and fan are switched on as soon as the temperature drops below
• 5 °C for ACS 1000-W1
• 15 °C for ACS 1000-W2/W3.
Pump and fan are stopped when the temperature is above the limit and a preset time has passed.
When equipped with redundant pumps and fans, the run intervals can be set in a parameter.
The ACS 1000 monitors continuously actual values of conductivity, water level, water pressure and
water temperature. Refer to the following parameter groups of the Signal and Parameter Table for further
details:

5 Condensation
Condensation takes place when a surface is colder than dew point of the surrounding air. The amount of
water that condensates, dependents on the volume of air being in contact with the cold surface. The
ACS1000 has to be divided into three parts when looking at condensation.
• The outer surface of the cabinet
• Raw-water piping outside of the ACS1000
• The raw-water piping and air to water heat exchanger within the cooling compartment
• The pure-water circuit within the power compartments.

There is a risk of condensation in water-cooled drives when the cooling water temperature is below the
ambient temperature.
Within the ACS1000 problem is limited, due to the limitedhas been handled depending on the water
circuits.

5.1 The outer surface of the cabinet


The ACS1000 has an internal air cooling system that keeps internal temperature within the allowed
limits. Raw water is used to cool air to water heat exchanger, depending on the load of the drive the
internal air temperature will be above the raw-water temperature but still be below ambient. Due to this
the outer surface can be below the ambient temperature.
This can be seen in the diagram showing the dissipated heat (see 2.5.2 Residual Heat, the surface of
the cabinet is below ambient when the dissipated heat would be negative.
The volume in contact with the outer surface is “unlimited” and condensation can get visible. The
ACS1000 cabinet is preventing the water from entering the electrical part of the drive.

5.2 Raw-water piping outside of the ACS1000


At the raw-water piping outside of the ACS1000 there is the risk of condensation as soon as the raw-
water temperature is below the ambient temperature. In this case it is recommended to insulate the
pipes.

5.3 The raw-water piping and air to water heat exchanger within the cooling compartment
At the raw-water piping and air to water heat exchanger within the cooling compartment there is a risk of
condensation as soon as the raw-water temperature is below the air temperature in the compartment.
The amount of air is limited to about 6 m3, due to this the amount of water that can condensate in the
cooling compartment is limited to some millilitres. This amount of water does not harm the drive at all.

5.4 The pure-water circuit within the power compartments


The temperature of the pure-water circuit is controlled and due to the temperature rise at the heat
exchanger, the temperature of the water-cooled components is higher than the coldest parts in the
water-cooling compartment, preventing any condensation within the power compartment.

5.4.1 Hot standby:


In standby (the drive remains energized for a longer time without the motor running) there is a risk of
condensation in the high voltage sections of the converter.
In standby mode the losses into the internal water cooling circuit are equal to those of the pump
• Approx. 90% of the pump power, 2 kW.
The losses into the air are generated by
• Fan (approx. 700 W),
• Discharging resistors (approx. 1 kW),
• Pump (approx. 10% of the pump power, 200W).
These losses heat up the internal cooling air and the cabinet.
The temperature of the internal cooling water is normally controlled to 30 °C. Due to the relatively low
losses this temperature can be maintained up to an external cooling water temperature of almost 30 °C.
The uncontrolled air temperature is directly related to the external cooling water temperature but
depends also on the drive’s ambient temperature. If the ambient temperature is higher than the external
water temperature the cabinet heats up. The cabinet air temperature is approx. 1 to 2 K above the actual
external water temperature.
As long as the external water temperature is 27 °C at a maximum the cabinet air will not increase above
29 °C. With the internal cooling water controlled to 30 °C all water-cooled surfaces in the drive are
warmer than the cabinet air. The coldest part is the air-to-water heat exchanger in the water-cooling unit.
If the moisture is too high it will condense at the air-to-water heat exchanger without harming the drive.
If the external cooling water exceeds 27 °C the cabinet air will get warmer than the water-cooled
components (e.g. if the external cooling water is 38 °C the air will be 40 °C but the internal cooling water
will be 38 °C). This situation can lead to dangerous condensation in the power parts of the drive. The
situation gets worse if the pure water control does not work properly and the ambient temperature is
higher than the external cooling water.
To prevent condensation the reference value of the internal cooling water must be set to a higher value
than the external cooling water temperature.
The reference value of the internal cooling water temperature must be set to a value 2 K higher than the
maximum external cooling water temperature. The maximum external water temperature for a converter
is defined by position 11 of the type code.

6 Product Reliability and Product Lifetime
Below values are to be seen as average.

Expected lifetime of product: 15 years


Product support (spare parts available, etc.): 10 years after phase out of product
MTTR for pump, deionizer vessel, micro filter and fan: 1 hour
MTTR for cleaning of heat exchanger: 4 hours
Lifetime of cooling fan (not part of cooling unit): > 40’000 hours
Lifetime of cooling pump: 15 years (with maintenance)
Lifetime of resin (deionizer) depends on water quality: recommended changes: every 2 years
Pump maintenance: 2 years for seals and bearings
Checks twice per year for:
• Vibration
(indication for worn bearings)
• Leakage
(indication for defective sealing)
