Purpose
Hydrostatic testing proves the structural integrity and leak tightness of the valve’s pressure containing vessel.
This procedure establishes the definitions, requirements and test procedure for standard hydrostatic testing
of assembled products or components excluding instrument and actuators.
1 Scope
All pressure containing assemblies or components with a pressure ratings not exceeding ASME class 4500 or
PN 420 are required to be tested to this procedure.
The procedure includes but is not limited to:
- valve assemblies and levels
- valve and level components
- steam jackets
Materials shall conform to latest issues of ASME B16.34 for Steel Vessels, ASME B16.1 for Cast Iron Vessels,
ASME B16.24 for Bronze Vessels or EN-12516-1 for PED Valves.
The procedure conforms to the requirements of Hydrostatic Testing per the latest issues of ASME B16-34,
ISA-75.19.01, IEC 60534-4, En12266-1 and JIS B2007.
If there is any conflict between ASME B16.34 and another standard cited in this procedure Masoneilan will
follow ASME B16.34.

3 Definitions
Rating
The rating of a valve is an ASME, IEC or JPI classification that indicates the allowable temperature and
pressure for the valve. When testing per this procedure rough machined, semi-machined, and flangeless
valves are hydrostatically tested at the rating of the body. Flanged valves are hydrostatically tested at the
flange rating. Special butt weld end with a special pressure/temperature design must be tested at 1.5 time
the rating pressure at 20 °C or at the pressure defined by the engineering group.
4 Safety
Any organization performing hydrostatic testing under this procedure shall have written safety instructions
detailing how to perform the hydrostatic test safely. The information presented in this procedure is an aid to
creating a safe work environment.
Hazard
Hydrostatic testing uses a fluid to pressurize a vessel to above its maximum cold working pressure. It is
possible that the vessel will fail catastrophically.
Failure Modes
The most common failure mode during hydrostatic testing is weeping through small leaks in the vessel
wall or at a gasketed joint. This type of failure is not a safety issue during hydrostatic test. It is possible
though unlikely that the pressure vessel or test equipment will fail catastrophically (burst or explode). The
major hazards after catastrophic failure are metal shards and fluid injection.
Failure Causes
The major causes of safety problems during hydrostatic test are equipment failure, over pressurization
and failure of the test vessel under test.
Risk Mitigation
4.1.1 Test Conditions
The single most important risk mitigation technique for hydrostatic test is to use an incompressible fluid
as the test medium and to remove all compressible fluid from the test vessel prior to testing.
4.1.2 Personal Protective Equipment
Eye protection is mandatory during test
4.1.3 Equipment
All test equipment should be examined regularly under a preventive maintenance program and any
worn or unsafe equipment must be replaced. For high pressure test and tests using compressible
fluids a barrier should be used between the test vessel and the operator. It is understood that by the
nature of the test the operator will have to get close to the pressurized vessel to inspect it for small
leaks.

5.5 Repair
Any pressure containing equipment which is either weld repaired or re-machined after the test of the
assembly shall be hydrostatically tested again as per the chart below.

In case of repair, the procedure to follow can also be written by quality department and/or engineering.
All the other inspections and controls requested by applicable standards and codes shall also be performed

5.6 Disassembly of a Hydrostatic Tested Assembled Valve


Any disassembly requires the valve to be “joint tested” after re-assembly. No modification to the pressure
containing components is allowed.
6 Procedure
6.1 Equipment

6.1.1 Pressure Gauges
Accuracy: within +/- 3% at test pressure.
Analog gauges shall be used between 20% & 80% of their scale range (1.25 to 4 times the test pressure).
Digital gauges can be used over their full range. All pressure gauges shall be calibrated in accordance
with the local operations written gauge quality assurance procedures.
6.1.2 Test Fixtures
Test fixtures are used to seal openings in the valve or component and include but are not limited to
plugs, tie rods, hydraulic presses and flanges. All test fixtures shall be designed and constructed to
safely hold the forces of the hydrostatic test. The test fixtures shall be applied in a way that does not
subject the valves to external stresses that may affect the results of the test. For butt weld valves when
plugs are used, the sealing point shall be as close to the weld end as practical without overstressing the
weld preparation.
It is acceptable to replace the valve packing with a test fixture.
6.2 Test Medium
6.2.1 Hydrostatic test
Water at between 7ºC and 40ºC.
The addition of water soluble oil or rust preventative to the test water is allowed.
By specific agreement between the customer and Masoneilan other test liquids may be used provided
that the liquid has a viscosity not greater than water.
6.2.2 Joint tightness test
Air or Nitrogen at between 7°C and 40°C
6.3 Test Conditions
Valves with joints in the pressure boundary shall be hydrostatically tested as assembled valves. For valves
with no joint in the pressure boundary (e.g. Varipak) the pressure containing component (body) can be tested
unassembled.
As further guidance for valves with joints in the pressure boundary;
1. All the components making up the pressure boundary shall be the items that will be shipped with the
valve.
2. Studs and nuts are part of the pressure and may not be replaced after test and before shipment.
3. Replaceable soft goods (gaskets) are not considered part of the pressure boundary and may be
replaced after hydrostatic test and before shipment without re-hydrostatically testing the product. If
the gaskets are replaced a joint test shall be performed prior to shipment.
4. The valve must be tested with either the trim in place or a fixture that duplicates the loads put on the
valve by the trim. For V-log, remove the stack when performing the hydro test.
5. Valve trim can be replaced after hydrostatic test without requiring a new hydrostatic test. If the valve
trim is replaced after hydrostatic test a joint test shall be performed prior to shipment.
Assembled valves shall be unpainted and free of any contaminant that could mask test failures.
Assembled valves having components that have been separately tested prior to having been painted or
coated may painted or coated prior final testing but when testing components; they shall be unpainted
and free of any contaminant that could mask test failures.
6.4 Test Procedure
This procedure is the general procedure used for Hydrostatic testing on all Masoneilan products. Specific
work instructions for the test equipment used shall be provided by the producing facility.

6.5 Test Procedure – Hydrostatic Test
For product:
For assembled valves ensure that the valve plug is off the seat. Positioning the valve at mid stroke is
preferred.
Fill the product with the test liquid ensuring that all air is vented.
Pressurize the product in accordance with the test pressures section of this procedure
Hold the product at pressure for a minimum time in accordance with the Hold Times section of this
procedure or by special agreement with a customer for a longer time.
Dry the outside of the product.
Inspect the product per the Acceptance Criteria section of this procedure
Record the test result as required in the Records section of this procedure.
Mark the product as required in Marking Section of this procedure
After removal of the test fixture the valve shall be dried.
For component:
Same sequence as the one above. Replace the word product by component.

6.6 Test Procedure – Joint Test


Note: Joint test may only be used on previously Hydrostatically Tested valves and is not applicable if
any machining has been performed on pressure containing components after the Hydrostatic Test.
Fixture the valve
Ensure that the valve plug is off the seat. Positioning the valve at mid stroke is preferred.
Fill the valve with gaseous test medium at a pressure between 5 bar and 6 bar (73 PSI to 87 PSI)
Hold the valve at pressure for a minimum of 3 minutes
Using a soap and water solution or commercial leak testing compound thoroughly examine all the
joints. For example: Gasket Joint, Packing Seal and Screw Joint.
Inspect the valve per the Acceptance Criteria section of this procedure
Release the test pressure from the valve
Clean the leak detection compound from the valve
7 Special Cases
7.1 Steam Jackets
Prior to putting the steam jacket on an assembly or component the assembly or component shall be
hydrostatically tested per this procedure.
After the steam jacket has been put on the assembly or component the steam jacket shall be
hydrostatically tested per this procedure at 1.5 X the rated cold working pressure for the steam jacket and
at the test duration for the inlet and outlet diameter of the steam jacket.

7.2 PTFE Lined Valves


ASME B16.34 states “internal linings or coatings included in the design” are permitted to be present during
hydrostatic testing. In order to ensure soundness of the lined body, the body shall be hydrostatically
tested prior to cladding per this procedure. After assembly lined valves shall be hydrostatically tested per
this procedure at 1.5 X the rated cold working pressure.
The Model 31,000 is a special case in the class of PTFE Lined Valves. Due to limitations of the thick PTFE
lining the lined and assembled valve can be damaged by Hydrostatic testing at 1.5 times the cold working
pressure. The body and bonnet of the 31,000 shall be tested prior to lining per this procedure and then
the assembled valve shall be tested as described in the hydrostatic test section at 16 Bar.

7.3 Special Bellows Seal Valves and other Valves with internal components that might be harmed by
the test pressures required in this procedure
Any internal component that might be harmed by this procedure shall be removed prior to testing. The
joint tightness procedure shall be used after the valve is fully assembled.
7.4 Valves with welded on nipples, flanges, reducers and / or increasers
There are two possible ways to view a valve with welded appurtenances. The assembly can be
considered a fabricated valve or Masoneilan can be selling a valve which has pipeline welding performed.
A fabricated valve is tested and rated to the lowest rated component in the fabrication. If an item is sold
as complete valve with pipeline welding performed, the valve must be hydrostatically tested per this
procedure prior to welding on the appurtenances.
Section 5.3 demonstrates the process steps for valves with welded on appurtenances. A qualified
individual shall provide the test pressures for all hydrostatic tests involving welded assemblies.
7.5 Valves with different upstream and downstream flange rating
Upstream and downstream flanges must be tested at their rating i.e. hydrostatic step will be made in 2
steps (low rating flange then high rating flange).
To avoid any overstress of the lower rating flange during the Hydrotest of the high rating flange the seat
ring orifice must be plugged during the test.
7.6 Desuperheaters and SteamForm
Refer to CES-395 for hydrostatic testing of SteamForm and or Desuperheater products
7.7 36005 Series V-Max Valves
V-Max valves require additional clamping force in order to maintain proper loading on the retainer gasket
and seat gasket (if applicable). Refer to CES-276 for clamping force values for hydrostatic testing of V-Max
(36005 Series) valves.

8 Acceptance Criteria
8.1 Hydrostatic test - Liquid Medium
Any visually detected weeping or leaking through the pressure boundary walls that are part of the valve
body assembly shall be cause for rejection. Leakage through the static seals and gasketed joints is also
cause for rejections unless specifically allowed by the design specifications.
Distortion due to hydrostatic shell testing that impairs satisfactory functional operation of the valve shall
be cause for rejection.
Leakage through the stem packing shall not be cause for rejection; however, stem seals shall be capable
of retaining pressure at least 1.1 times to the 38°C (100ºF) ratings without visible leakage.

8.2 Joint tightness test - Gaseous Medium


Any fuzzing or indication of leakage is cause for rejection.

9 Marking and Locations
The marking is a visual demonstration that the component or assembly has passed hydrostatic testing.
Masoneilan shall use the letter “H” to denote a component that has been individually tested and the letter “E”
or “EH” to denote an assembly that has been tested.

Components
After passing hydrostatic test all components shall be marked using low stress steel stamps with the letter
“H” at least 5mm size
For flanged end bodies mark one flange of the valve
For bodies that are not flanged ends and for bodies with unfinished flanges marking location is per
“Hydraulic Test Identification for Valves” see page 15.

Assemblies
After passing hydrostatic test the assembly shall be marked on the main component (body or mechanism
chamber) with the letter “E” at least 5mm size
For flanged valves mark one flange of the valve
For valves that are not flanged marking location is per “Hydraulic Test Identification for Valves”
If the assembly consists of previously hydrostatically tested components the main component shall be
marked next to the “H” stamp so that the mark reads “EH”
Steam jacket: the steam jacket shall be marked with EH

12 Test Pressures for Hydrostatic Test


The hydrostatic test pressure for ASME B16.34 intermediate pressure class rating valves (welded or threaded
ends) shall be determined by the method described in Mandatory Appendix V (ASME B16.34) in conjunction
with the interpolation procedure described in para. 6.1.4. of ASME B16.34. A Microsoft Excel calculator is
available in Enovia attached to CES-1001 (Intermediate Pressure class Hydro Test Pressure Calculator CES-
1001 Rev. A.xlsx)

For products which are not designed to a rating curve per this procedure, the hydrostatic test pressure must
be defined by the engineering department.

For materials not listed in this procedure consult engineering department.

For the desuperheater component of the SteamForm or a single component desuperheater the design
pressure will be listed on the final assembly drawings. Test pressure is 1.5 times the design pressure rounded
to the next higher 1 bar (or 25 psi) increment. Consult Engineering for any design pressure not identified.
