1 Important Information

Please follow this manual exactly when performing repairs and keep to all the scheduled
repair steps.
We would be grateful to receive any corrections to this manual and also any tips for
performing repairs more efficiently than described here.
Please contact our Service Department in Saalfeld.

1.1 Notes for Service Personnel

This repair manual is intended for trained service and maintenance personnel.
Refer to the user manual for information about operating the device.
Please contact our Service Department if a problem occurs which cannot be remedied with
the assistance of this repair manual.

Repairs may only be performed by trained personnel.


We offer training for this purpose.
This service manual also serves as training documentation.

Repairs which are not covered by this service manual may only be performed after
consultation with TRUMPF Medizin Systeme GmbH or be performed by
TRUMPF Medizin Systeme GmbH in Saalfeld.

After all repairs or settings, a functional test or test must be performed in accordance with
the instructions in this service manual.
The device may only be handed over to the customer after being tested and in a fully
functional condition.

The handover must be made in writing and must be confirmed by the customer.
The device must be demonstrated to the customer at the handover.

Important Information

1.3 General Safety Instructions

Observe the following general safety regulations:


• Be especially careful when working at gas springs!
• When working in the operating area observe the safety instructions found under
section 1.4!
• Only perform those repairs and settings for which you have been trained and which are
described in the service manual! The service department of
TRUMPF Medizin Systeme GmbH is responsible for all other work, particularly that on
the hydraulics!
• Use only those spare parts which are provided by TRUMPF Medizin Systeme GmbH in
the spare parts catalogue!
• Keep the area around the appliance clean and tidy both during and after maintenance!
• Do not perform any action which could place persons in danger or render the appliance
a source of danger!
• During service, store removed parts of the operating table in a safe place.
• Put your toolbox in a safe place so nobody can fall over it.
• Make sure your clothing cannot be caught in the operating table or parts of it. Button up
the sleeves of your jacket or shirt or roll them up. Tie long hair together or put it up. Fix
the ends of scarves and ties to your clothes.
• Wear protective goggles when:
- disassembling/replacing gas springs
- driving pins in or out using a hammer
- working with an electric drill
- inserting springs or using spring hooks
- soldering
- using solvents, cleansing liquids or other chemicals
- your eyes are in danger due to working conditions.
• After service, readjust all safety devices such as covers, safety instructions and ground
cables! Check equipotential and grounding connections after assembling!
• Change faulty or unusable parts, also if not included in the service order.

Important Information

1.4 Safety Instructions for Working in the Operating Area


CAUTION!
Danger of infection in the entire hospital!
Observe all safety precautions!
Service technicians must also observe the hygiene requirements in the
medical facilities!

Safety Instructions:
• Observe the hygiene requirements of the medical facilities in respect of clothing,
cleaning regulations and disinfection procedures!
• Obtain this information from the hospital personnel before starting any work!
• Observe all the rules regarding your conduct, especially in the operating area!
• Do not perform any work in the operating area without first obtaining the appropriate
permission!
• Before performing maintenance or repair work on the operating tables make sure that
they have been disinfected!
• The disinfection of the interior components of the operating table must be arranged in
advance and carried out by the medical facility before repair or maintenance work
commences!
• Should symptoms of illness occur, seek medical attention immediately!
After you have worked in dangerous areas, tell the doctor about the nature of these
activities - even months later!

Instructions for endangered persons:

NOTE!
Ask a doctor about the possible dangers and the relevant protective
measures which you should take in your work as a service technician!

• Endangered persons must be inoculated against hepatitis B!


A booster inoculation is required every three to five years!
• The incubation period for hepatitis B is from 1 to 6 months!

1.5 Instructions for Protecting the Environment


• Follow the recycling regulations for components which have been removed, particularly
in the case of:
- batteries
- circuit boards
- cables.

2.1 Electrical Unit

2.1.1 Replacing the Accumulator

CAUTION!
Disconnect the power supply!

1. Bring lifting in upper position.


2. Push cover upward and fix it.
3. Pull off plugs from the accumulators and the connecting cables.
4. Remove the 4 screws (M3) fixing the accumulator, remove accumulators.
5. Insert new accumulators, tighten the four screws and connect cables.

NOTE!
Check the firm fitting of the plug (thick side of the plug points towards the
accumulator)!
Stud must be stick tightly to the accumulators!

6. Measure charging current; optimal value at 800 mA. The charging current depends on
load condition of the accumulators!
7. Reassemble cover.

2.1.2 Adjusting the column in case of breakdown of the electronic unit


If the lifting is in lowest position and the electronic unit is broken, there is an opportunity of
adjusting the table by directly applying a voltage (24 V DC) to the connectors of the
electrovalves and the hydraulic motor.

1. Push cover downwards.


2. Disconnect membrane keyboard!

3. Remove plugs J2 (motor 1) and J3 (valve) above the electronic unit.


4. Apply 24 V (approx. 6 A) to:
+ white lead of J2 (pin 1), white and green leads of J3 (pin 1 and 3)
- brown lead of J2 (pin 2), blue lead of J3 (pin 12).
5. Bring lifting in uppermost position.
6. Connect plugs J2 and J3.
7. Check electronic unit, replace if necessary.

Danger of connecting to the wrong poles!
Lock security elements when connecting membrane keyboard!

2.1.3 Replacing the Electronic Unit

CAUTION!
Disconnect the power supply!

1. Remove cover.
2. Remove locking of the bellows.
3. Bring lifting in uppermost position.
4. Disconnect accumulators.

CAUTION!
Danger of short circuit at the connectors of the accumulators! Before
proceeding in the repairs, cover connectors of the accumulators!

5. Open electronic unit (remove 4 screws M5 in the lid).


6. Pull ten plugs off the PCB, unscrew the pull reliefs and lay down lid with transformator.

7. Pull off plugs J1 through J7.


8. Unscrew casing (4 x M4x25).
9. Replace the PCB, insert distance washers and seals correctly!
10. Insert the jumpers corresponding to the type of the operating table!

11. Insert the jumper for the charging current correctly!

ATTENTION!
The Infrared-Code of the device is permanently stored in the EPROM!
Remove EPROM from the old PCB and insert in the new one. Mind the
marks!

12. Assemble casing, connect plugs as in figure 1.


13. Connect 10 plugs, tighten pull reliefs.
14. Assemble transformator with lid.
15. Connect accumulators.
16. Apply power supply of 230 V. Measure charging current; optimal value at 800 mA.
The charging current depends on the load condition of the accumulators!

17. Check Trendelenburg function!

NOTE!
If Trendelenburg does not correspond to the low position of the head
section, exchange the jumpers J6 and J7 (figure 1)!

18. Close lid and lock the screws!

CAUTION!
Check the guiding of the cables!
Avoid chafe marks and sharp edges!
Danger of connecting to the wrong poles!
Lock security elements when connecting membrane keyboard!

19. Lock the cover.

5. Check fuses, replace if necessary. If so, find cause for defect fuse and repair it.

6. Reassemble in reversed order.

1. Remove the cover.


2. Disconnect membrane keyboard.
3. Disconnect accumulator.
4. Open locking of the bellows.
5. Replace defect cable (see connection diagram of electronic unit).
6. Fix cable.

ATTENTION!
Check guidance of the cable!
Avoid chafe marks and sharp edges!

7. Connect accumulator.

CAUTION!
Danger of connecting to the wrong poles!
Lock security elements when connecting shielding foil!

2.2.2 Sensor Tilting


If the operating table SATURN does not or not properly move into neutral position, the
sensor at the cylinder must either be adjusted or replaced:

1. Push cover upwards and fix it.


2. Pull off connectors from accumulator.
3. Open the locking of the bellows.
4. Screw off sensor with locking plate.
5. Replace sensor.
6. Tighten the screws of the locking plate, connect sensor to J4.
7. Connect accumulator.

CAUTION!
Danger of connecting to the wrong poles!
Snap in security elements when connecting membrane keyboard!

2.2.3 Sensor Trendelenburg


If the operating table does not or not properly move into neutral position, the sensor at the
cylinder must be replaced.

1. Remove cover.
2. Disconnect membrane keyboard.
3. Disconnect accumulator.
4. Open the locking of the bellows.
5. Screw off sensor with locking plate.
6. Replace sensor.
7. Tighten the screws of the locking plate, connect sensor to J4.
8. Connect accumulator.

CAUTION!
Danger of connecting to the wrong poles!
Snap in security elements when connecting membrane keyboard!

2.3 Hydraulic system

2.3.1 Replace cylinder, aggregate and control unit

NOTE!
These works are carried out by TRUMPF Medizin Systeme GmbH Service.

2.3.2 Replacing hydraulic fittings


In case of leakages or faulty parts:

1. Open cover and push it downwards.

CAUTION!
Make sure to carry out 3. and 4. carefully!
This avoids lowering of the cylinders and strong leaking of oil when opening
the fittings.

2. Disconnect membrane keyboard.


3. Bring table in uppermost position and support lifting cylinder using a piece of wood.
4. Drive in Trendelenburg- and Tilting cylinders.
5. Remove faulty part and replace it.
6. Guide hydrauling tubes in the same way as before disassembling.
7. Use cable straps to fix the tubes in their positions.

ATTENTION!
When replacing elements of the hydraulic system for tilting and
Trendelenburg, move table to final positions to make sure the tubes are
guides properly!

8. Deaerate the tubes by using the function „System“ several times.


9. Check oil level and correct if necessary!

CAUTION!
Danger of connecting to the wrong poles!
Snap in security elements when connecting membrane keyboard!

2.3.3 Refill oil in the hydraulic aggregate

1. Push cover upwards and fix it.


2. Remove oil refilling screw at the hydraulic aggregate.
3. Drive lifting upwards:
Distance between oil refilling screw and ground plate of the lifting cylinder
approx. 350 mm.
The operating table should now be in neutral position.
4. Check oil level in the tank using a measuring stick. Fill up if necessary.
5. Reassemble in reversed order.

TEST!
Carry out Test 3!

2.3.4 Replace pressure switch

1. Bring lifting in uppermost position.


2. Push cover upwards and fix it.
3. Disconnect accumulators.
4. Replace switch.
In order to be sealed, the switch has taper fitting thread G1/8".
The connectors of the switch should stand upright.
The switch is preadjusted to switch off at 135 bar.

NOTE!
Do not use any function of the operating table while the switch is
removed

5. Reassemble in reversed order.

2.4 Lifting cylinder


The torsion play of the operating table can be adjusted with block element [1] at the lifting
cylinder. The play is to be adjusted in a way that the table can not be rotated and can still
lift the maximum weight of 135 kg.

2.5 Servicing the table top

2.5.1 Replacing the bowden cable - longitudinal shift

1. Remove H-lever in the seat:


- loosen 4 spherical heads and 4 cylinder screws
- tilt coupling downwards
- pull out H-lever towards the foot end
- unhinge bowden cable
2. Loosen locknut and adjusting screw.
3. Screw off spar plate at the side of the backplate.
4. Unhinge bowden cable and pull it out completely.

NOTE!
Mind guiding in the spar!
Insert new bowden cable using the old one to pull!

Reassemble in reversed order!

TEST!
Check longitudinal shift!

2.5.2 Replacing the gas spring in the backplate

1. Screw off spar plate at the side of the backplate.


2. Loosen locknut at piston rod of the gas spring.
3. Bring backplate in 2/3 uppermost position.
4. Remove circlip at the bottom of the gas spring and pull out bolt.

CAUTION!
Make sure not to endanger people and goods when replacing gas springs!
Gas springs are still under pressure when removed from the operating
table! In faulty gas springs, the releasing pin of the piston rod can fly off like
in an explosion!

ATTENTION!
Do not operate the backplate!

5. Loosen gas spring and its fork.


6. Screw in new gas spring without fork. Press thread against the bushing at the seat
plate and press together while the control lever is released
7. Screw fork of the gas spring to the bottom of the gas spring and align the drill holes.
8. Carefully release the lever of each side thus adjusting the length of the new gas
spring. Fix using a bolt.
9. Secure gas spring using a locknut.
Reassemble in reversed order!

NOTE!
Check releasing of the backplate!
Both gas springs must release simultaneously!

2.5.3 Replacing the drive of the coupling

1. Loosen screws at the inside of the coupling.

NOTE!
Note and remember the positions of the disk springs

2. Pull out drive to the front completely.


3. Loosen screws and disk springs of the new drive.
4. Push on new drive from the front.
5. Tighten disk springs from the inside and then adjust.

2.6 Servicing leg supports

2.6.1 Replacing the gas springs (leg support in four parts)

1. Loosen lock nut using special wrench (abraded open-jawed wrench 17 mm).
2. Remove bolt from the bottom of the gas spring (loosen threaded pin).
3. Screw out gas spring holding it at the bottom.

CAUTION!
Make sure not to endanger people and goods when replacing gas springs!
Gas springs are still under pressure when removed from the operating
table! In faulty gas springs, the releasing pin of the piston rod can fly off like
in an explosion!

4. Mount gas spring in fully extended condition, grease thread, screw locknut in to the
end of the thread.
5. Compare screw-in-distance of gas spring with other leg support.

NOTE!
The angles of the leg supports must be equal in fully extended condition!

6. Tighten locknut.
7. Align drill hole of the gas spring with the one of the transition piece, fix using a bolt,
secure with a threaded pin.

TEST!
Check functionality of the release!

2.6.2 Replacing the bowden cable (leg support in four parts)

1. Loosen the handles in the lever (2 recessed head screws).


2. Screw out gas spring 5 turns:
- Remove bolt of the gas spring (loosen threaded pin).
- Loosen locknut using a special wrench (abraded open-jawed wrench 17 mm).
(Thus the bowden cable is loosened making it easier to replace.)
3. Loosen setting screw completely.
4. Unhinge bowden cable at both sides.
5. Insert new bowden cable.

NOTE!
Guide bowden cable in the lever under the deflector to make sure the
handle is freely accessible.

6. Guide spar-end of the bowden cable through the setting screw and hinge in.
7. Screw in setting screw completely.
8. Hinge bowden cable into lever, lock handles with the screws.
9. Screw in gas springs 5 turns, tighten locknut, insert bolt, secure using the threaded pin.
10. Adjust bowden cable using the setting screw until gas spring works properly.

2.6.3 Replacing the lever for releasing the leg support

1. Loosen threaded pins on upper side of the leg supports.


2. Pull out lever axis.
3. Replace lever (mind right and left type).
Reassemble in reversed order!

Test 3 - Testrun, 5 courses:
Operating table is driven into neutral position for functions Trendelenburg and Tilting.
After that, the following movements are repeated five times:
• Lifting up • Antitrendelenburg

NOTE!
No replacement of gas spring in back section of SATURN GR necessary!

11.1 Replacing Cylinder (1 219 289) in Back Section

1. Remove circlip and lower bolt of cylinder.


2. Remove tube protector [1].
3. Unscrew side spar plate in the back section.
4. Disassemble upper bearing block of the cylinder (2 screws from underneath).
5. Tear out cylinder from the baring to the front and take it out downward through the
spar.
ENVIRONMENT!
Capture leaking oil, pay attention to the regulations for environmental
safety!
6. Unscrew hydraulic tubes [2], capture hydraulic oil.
7. Unscrew seat and locknut [3] from cylinder and reassemble at new cylinder.
8. Adjust length of 433 mm with nut at piston rod.
Reassemble in reversed order!

NOTE!
Bleed the system:
- Lift back section to highest position.
- Use the function “Back section up/down” several times.
Then the system is automatically bleeded.

TEST!
Check all functions!

12.1 Replacing the bowden cable - longitudinal shift

1. Remove H-lever in the seat:


- Loosen 4 spherical heads and 4 cylinder screws.
- Tilt adapter (lobe) downwards.
- Pull out H-lever towards the foot end.
- Unhinge bowden cable.
2. Locknut of the adjustment screw loosen and unscrew.
3. Screw off spar plate at the side of the backplate.
4. Unhinge bowden cable.
NOTE!
Insert new bowden cable using the old one to pull!

5. The position in the spar must be as with the old bowden cable!
Reassemble in reversed order

TEST!
Check after check list!
Load on one side 70 kg.

NOTE!
From serial number 001 034061 SATURN GY has the following additional
function:
- Synchronization of the leg sections in highest position.

Synchronization can be carried out as follows:

1. Lift leg sections to highest position.


2. Hold the function “Lift leg sections” in highest position for 20 seconds.
3. The leg sections are synchronized exactly at the same hight and the hydraulic system is
bleeded automatically.

ATTENTION!
Relieve hydraulic system of leg sections before starting by taking off both leg
sections!

1 Toggle link socket

1. Remove standard rail.


2. Unscrew 3 countersunk screws on top, 1 countersunk screw underneath and 1 hexagon
socket screw inside the spar.
3. Remove circlip and bolt at toggle link socket [1].
4. Pull off spar.
5. Tear out upper bolt at cylinder.
6. Take out cylinder.
ENVIRONMENT!
Capture leaking oil, pay attention to the regulations for environmental
safety!
7. Unscrew hydraulic tubes, capture hydraulic oil.
8. Unscrew toggle link socket [1] with locknut from the cylinder and lock at new cylinder.

Reassemble in reversed order with following instructions:

TEST!
Synchronize positions of both leg sections at lower stop (in lowest position)!
Adjust at thread of toggle link socket.

• Lock toggle link socket at piston rod with a locknut.


• Synchronize the system and so automatically bleed it.
Repeat synchronization/bleeding several times.
