1. SEPARATING DRIVE END FRAME AND REAR END

1) Remove rear cover.

2. DISASSEMBLY OF DRIVE END FRAME
1) Removing pulley:
a. Remove pulley fastening nut.
NOTE: On removing the nut, wind V-belt around pul-
ley groove and grip it securely in a vice so
that the pulley is held with V-belt as a cush-
ion.

b. Pull out pulley and remove fan.

2) Remove rotor from drive end frame, using a press.
NOTE: Hold rotor by hand so that it will not fall off.

3. DISASSEMBLY OF REAR END FRAME


"P'" LEAD
1) Removing regulator:
a. Unsolder lead wire P’ from stator and remove it
by pulling gently.
b. Unsolder and disconnect wirings (R. L and P)
P' R P from coupler.

c. Remove the 2 set screws.

2) Removing rectifier (positive side):
a. Unsolder wiring connections at stator and diode,
and take off excess solder.
b. Spread claws apart at the connections and dis-
connect stator lead wires.

U INSPECTION
1. INSPECTION OF STATOR
1) Resistance value of coil.

Measure the resistance between coil terminals
(W) (P) P
(U-V, V-W, W-U), using a circuit tester.
(U) The measured values should be within the range of
(V)
0.068 to 0.82

2) Insulating resistance value of coil.
Measure the insulation resistance between coil ter-
minal and core, using a megohmmeter.
The measured value should be 1 M or more.

2. INSPECTION OF FIELD COIL
1) Resistance value of coil.
Measure the resistance between coil terminals, us-
ing a circuit tester.
The measured value should be within the range of
2.1 to 2.5 .

2) Insulating resistance value of coil.
Measure the insulation resistance between coil ter-
minal and core, using a megohmmeter.
The measured value should be 1 M or more.

3. INSPECTION OF ROTOR
1) Outer diameter of shaft (front)
Measure the shaft diameter at the part contacting the
front bearing, using a micrometer.
Standard Diameter: 25.0 mm(0.9843 in.)
Service Limit: 24.98 mm(0.9835 in.) or less

2) Outer diameter of shaft (rear)


Measure the shaft diameter at the part contacting the
roller bearing, using a micrometer.
Standard Diameter: 17.0 mm(0.6693 in.)
Service Limit: 16.98 mm(0.6685 in.) or less

4. INSPECTION OF DIODE
1) Terminal-to-terminal resistance:
LEAD BAR
Measure the resistance between diode terminal and
rectifier, using a circuit tester.
Normal resistance (negative side)
Forward direction: 10
Reverse direction: infinity
NOTE: The forward direction is the arrangement
of measurement condition as shown in fig.

ment where contacting of tester probes is
reversed.
The positive side rectifier has directional
characteristic opposite to the negative
side.
2) On using a diode checker, apply electric current in
the reverse direction and measure the leakage cur-
rent.

5. INSPECTION OF CONDENSER
1) Terminal-to-terminal resistance value:
Measure the resistance between terminal and body,
using a circuit tester. Tester should first show about
800 k and then infinity immediately after.

6. INSPECTION OF BEARING
NOTE: Skip inspection of a bearing which has un-
der gone 2 years of use and proceed straight
to replacing with a new one.
1) Rotating condition:
See that the bearing makes no abnormal noise when
rotated by hand and that the rotation is smooth.

7. INSPECTION OF REGULATOR
1) Terminal-to-terminal resistance

Measure the resistance between terminals F-E, us-
B ing circuit tester. The measured value should be as
shown in the following table.
The regulator is faulty if the reading is 0 .

2) When using a regulator checker, measure the regu-


lated voltage.
Regulated voltage: 14.3 ± 0.3 V (14.0–14.6)

ASSEMBLY
For assembly, follow the disassembly sequence backward,
observing in particular the following steps in doing the
work.
1. DRIVE END FRAME
1) Installation of front bearing:
a. Insert bearing cover in drive end frame.
b. Attach the jig to the outer race of front bearing
and press-fit the bearing, using a press.

c. Install retainer plate.
Tightening torque: 19 – 25 kg·cm (1.4 – 1.8 lb·ft)

2) Installation of rotor
Press-fit rotor in drive end frame, using a press.
SHAFT
NOTE: See that the press-fitting direction is square.
Take care not to damage the shaft (surface at
the rear: as indicated by arrow).

3) Tightening pulley.
Wind V-belt around pulley and grip it securely in a
vice so that it is held with V-belt as a cushion.
Tightening torque: 1,300 – 1,600 kg·cm (95 – 115 lb·ft)

2. REAR END SIDE
1) Installation of rear bearing
JIG
Attach the jig to rear bearing and press-fit rear bear-
ing, using a press.
NOTE: See that the press-fitting direction is square.
REAR BEARING
The bearing must be replaced with a new one
after being removed once.

2) Installation of field coil:
a. Install field coil on rear end frame, aligning them
at the pilot.

b. Tighten the 3 set screws.
Tightening torque: 19 – 25 kg·cm (1.4 – 1.8 lb·ft)

3) Tightening of terminal B.
Tightening torque:
Lower nut: 33 – 45 kg·cm (2.4 – 3.2 lb·ft)

4) Installation of rectifiers
NOTE: Reconfirm the assembled position of rectifi-
ers. (Negative side down and positive side
up).
Tightening torque: 30 – 50 kg·cm (2.2 – 3.6 lb·ft)

5) Installation of regulator
Fit regulator in place and tighten the 2 set screws.
Tightening torque: 19 – 25 kg·cm (1.4 – 1.8 lb·ft)

3. ASSEMBLING DRIVE END FRAME AND REAR END
FRAME
1) Apply grease lightly to the rear side of rotor shaft,
and connect drive end frame and rear end frame.

2) Tighten the 3 through-bolts.
Tightening torque: 66 – 95 kg·cm (4.8 – 6.8 lb·ft)

3) Install rear cover.

CONFIRMATION AFTER ASSEMBLY


1. CHECKING ROTATING CONDITION
Rotate pulley by hand and ensure that there is no friction
of parts inside and that rotation is smooth.
2. CHECKING INSULATION AT OUTPUT TERMINAL
Measure the resistance between terminals F-E and P-E,
using a circuit tester.
The measured value should be as shown in the following
table.

PERFORMANCE TEST
For testing performance, set the alternator on a bench tester wiring arranged as shown in the diagram.
NOTE: Use fully charged batteries.
Do not fail to connect a lamp (1.5–3 W/12V) at terminal L.

2. MEASURING OF CHARGE INITIATION RPM
CL a. Close SW0 and SW1 in the said order.

SW2 b. Gradually increase the alternator speed.
B A c. Open SW1 when charging current has shifted from

P R d. From this state, gradually increase the speed further

and confirm that the speed is 900 rpm or less when

3. MEASURING RATED OUTPUT RPM
