FUSIBLE LINKS Vehicle wiring harnesses are equipped with fusible links to protect against harness damage in the event ‘of'a short in the system, Fusible links are color eoded ‘to indicate wire gauge and size. Only use fusible ype wire with hyp ‘lon inculation or damage to tho olectical syetom ould occur. Also make sure correct gauge of wit- Ing Is used. Refer to the wiring dlagrame for proper ‘gauge and color. When a fusible link blows itis important to find jut what the problem ie. They are placed in the elec: trical aystem fr protection against shoris Uo round which ean be caused by component failure oF vari us wiring failures. Do not just replace the fusible Tink to correct the problem. When diagnosing a faulty fosible link it is impar- tant to check the wire carefully. In some instances the link may be blown end i¢ ill not chow through the insulation, the wire should be checked over it entire length for internal breaks. (A) Dissonnoet battery negative cable (2) Cut out the blown portion of the fusible Tink. 8W- 4 WIRING DIAGRAMS (@) Strip 1 inch of insulation from each end of the existing fusible link, 1G) Place a piece of heat shrink tubing over one side of the fusible Link. Make sure the tubing will be Jong enough to caver and seal the entire repair area, (©) Cut a replacement piece of fusible link approx imately to inches longer than the piece removed. 1G) Remove one inch of inealation fram each end of ‘the replacement fusible link (7) Spread the strands of wire apart on each of the ‘exposed wires (Pig 7 example 1) () Push the two ends of the wire gether until the atrande of wite are lose (o the insulation Fig. 7 example 2) () Twiot the wires together (Fig. 7 example 3) (10) Solder the wires together using rosin core type alder only. Do not use acid core type solder. (1) Center the heat shrink tubing over the joint fad heat using a heat gun. Heat the joint until the tubing i tightly sealed and sealant comes aut of bath ends ofthe tubing. (12) Secure the fusible ink to the existing ones to prevent chafing or damage to the insulation. (23) Connect battery and test all affected systems enw Fig. 7 Wire Repoir winING REPAIR ‘When replacing or repairing a wire, itis important that the correct gauge be used as chown in the wir- ing diagrams. The wires must also bo held securely in place to prevent damage to the insulation. () Disconnect battery negative cable ) Remove 1 inch of insulation from each end of the wire, (9) Place piece of heat shrink tubing over one side of the wire. Make sure the tubing will be long. enough to cover and seal the entire repair area. (G0) Connect battery and test all affected systems See Fig. 9 Connector Locking Finger and Locking Wedge CONNECTOR AND TERMINAL ASSEMBLY REPLACEMENT ‘{1) Disconnect Battery. (2) Disconavet the coanector being repaired from fs mating half {(2) Cut off the existing wire connector directly be hind dhe insulator and remove six inches of tape from the harness. (4) Staggor cut all wires on tho Harness side wbout 12 inch apart (Fig. 10) (5) Remove 1 inch of insulation from each wire on the harneae side. (6) Stagger cul che matching wires un the repaic connector assembly in the opposite ordar as was done fon the harness side ofthe repair (allow extra length {or soldered connections). (4) Repeat steps 8 thru 19 for each wire U5) Reape the wire harness starting 1-1/2 inches bchind the connector and 2 inches past the repair. (18) Recoaneet the repaired connetor. (27) Connoet battery and tost all affected systems TERMINAL REPLACEMENT ) Disconnect battery, > Disconnect the connector being repaired from its mating half. (@) Remove connector locking wedge (Fig. 8) Gy Position the connector locking finger away from ‘the terminal while pulling on the wire to remove the ‘erminal fram the connector (Fig. 9: () Cut the wire 6 inches from the back of the cane ctor. 16) Remove 2 inch of insulation from the wire on the harnew side (i) Select 2 wire om the terminal repair ascem- bly that best matches the color wire being repaired () Cot the repair wire to the proper lengeh and re- ‘move 1 inch of insulation. (@) Place piece of hoot shrink tubing over one se of the wite, Make sure the tubing will be long enough to cover and seal the entire ropair area (10) Spread the strands of the wire apart on each of the exposed wires (Fig, 7 example 1) (11) Pash the tvo ends of wire together ntl the strands of wine are close to the insulation (Fig, 7 ex ample 2) (22) Twist the wires together (Fig. 7 example 5). (03) Solder. the connection together using rosin core type solder only, Do not use acid core solder. (14) Conter the heat shrink tubing over the joint tind heat sing # heat gun. Hest the joint until the tubing is tightly xealed and sealant comes out of both ends of the tubing, (15) Insert the repaired wire into the connector, (46) Install the connector locking wedge and recon- rect the connector to its mating all (17) Reape the wire harnegs starting 1-1/2 inches behind the connector and 2 inches past the repair. The usa of 8 fuse with a rating other than Indicated may result in an electrical overload.
