Hey Joe, I have this part and decided to use the Bonus tolerance concept. It ends out that we were having issues because the bonus tolerance caused perpendicularity issues. How should I deal with the problem?

Go back to the way you used to dimension, using bonus tolerance is a great concept but with the added tolerance is added perpendicularity error. Limit the maximum amount of Bonus tolerance you can have. This will limit the amount of tolerance that can be applied to the bore.

Under the FEATURE CONTROL FRAME add the words MAX BONUS TOL .005 (for .005 bonus tolerance) Look at the sketch above and notice the added section before the datum callout. This is the way to place a limit for the perpendicularity tolerance. After the geometric tolerance in the FEATURE CONTROL FRAME add the word MAX .005 You have to work it out mathematically using the geometric tolerance and the material condition modifiers.

Fasteners are same diameter + Clearance holes are same diameter + Positional tolerances are the same. Fasteners are same diameter + Clearance holes are RFS + Positional tolerances are the same. Fasteners are same diameter + Clearance holes are MMC + Positional tolerances are the same. Fasteners are same diameter + Clearance holes are LMC + Positional tolerances are the same.
