What is a Casting Yard ?
A Casting Yard is a confined place where all
the Concrete structures like Segments,
Parapets, I-Girders/Beams, Boundary wall
panels, Cable Troughs etc. are
casted/manufactured, shifted to their stack
yard, Cured for the specific period/days and
then shifted to the working site/Viaduct
after they gain their required strength.

Tests For Concrete
For non-self compacting concrete
Slump Test
It is used to determine the consistency of the concrete mix in
the field/Site. it indicates the behavior of the compacted
concrete cone under the influence of gravitational forces.
Normally it is done before placing the concrete.
Setting Time test
Initial setting time
Final setting time
Compacting Factor Test
It gives the behavior of fresh concrete under the action of
external forces.
For Self Compacting Concrete
Flow Test
This laboratory test gives the consistency of concrete and also
the concrete mix to segregate. This test is not in use these
days.

Cube Test for Hard Concrete

Compression Test
The size of the cube should be 150 X 150 X 150 mm.

Batching
The process of measuring the quantities of
cement, fine aggregates, coarse aggregates and
water for Concreting operation, ensuring
uniformity of proportions and aggregate grading is
called batching.
Proper batching of concrete ingredients will
ensure:-
Strength
Workability
Durability
Economy
The cement used is O.P.C. of 53 grade. Cement & fly ash both are
stored in hoppers which are attached with the motor to transfer
them to higher head.

The admixtures used are:-

Accelerating admixtures(Calcium Chloride)
Retarding Admixtures(Sugar)
 Water reducing Admixtures(Ca or Na Salts)
 Air-Entraining Admixtures(Animal & Vegetables fats, oils) and
Super plasticizers Admixtures(Available in liquid form)

The Sand and the coarse aggregates are kept in the form of heaps
at the batching plant.
Maximum amount of fly ash which can replace the cement
is 30%.
The minimum amount of cement which has to be added in
any batching activity is 400 kg & maximum amount is 520
kg.
The amount of cement used per unit area is 225 kg/cm2 &
that of the fly ash is 600 kg/cm2.
The Water Cement ratio shuffles between 0.1 & 0.4,
depending upon the workability of the concrete.
Concrete of grade up to M65 is used. For segments and
other pre casted elements normally M45 concrete is used.

The Things to be Ensured in the
casting yard:-
The roads within the casting yard shall
be properly cleaned, dust & mud free.
There should be a arrangement of Water
Sprinkler Vehicle in the casting yard for
continuous & time to time water sprinkling
arrangement.
The Directional signage's shall be fixed
at the various locations, Hazardous
areas, turning points etc. some of the
signage's are:-

 Hard Hat Area.

 Wear Safety Helmet, Shoes while
working.
 Adopt Safety…Save Accidents.
Danger Zone.
Restricted Area.
Road Turning Ahead.
Go Slow .
Testing Laboratory Ahead.
Diesel Store.
Cement Go down.
Materials stacking Yard.
Canteen.

SHUTTERING
“Shuttering used for concreting should be sufficiently
stiffened to avoid excessive deflection and joints shall be
tightly buttled to avoid leakage of slurry.”

The steel shuttering should be properly repaired before

use and properly cleaned with shuttering oil to avoid:-
Stains
Honey combing
Blow holes
Discoloration of concrete
Seepage of slurry through joints etc.
Removal of Formwork:-
(1)For walls, Columns & Vertical faces = 24 to 48
hours.
(2)Slab spanning upto 4.5m = 7 days.
(3) Slab spanning over 4.5m = 14 days.
(4)Beams spanning upto 6.0m = 14 days.
(5)Beams spanning over 6.0m & upto 9.0m = 14
days.

Curing
Curing is the Very important operation of any RCC
structure that is to be maintained for a particular
period/days so that structure can gain its required
strength.
OR

“Curing may be defined as the operation of keeping a

freshly placed concrete moist during a specified
period/days after its finishing, to ensure complete
hydration of cement particles or other cementing
material for obtaining a properly hardened concrete.”
IS:456 stipulates a minimum of 7- days
moist-curing. Normally it is done from 14 to
21 days by covering the concrete surface
with the Hessian cloth or making pond &
continuous sprinkling of water over it.

In case of ordinary Portland cement(OPC), a

minimum of 10 days curing under hot
weather conditions.
Systematic Water Curing of the Precast U-
Girder/Segments at DMRC Casting Yard
•Segments
Type of segment: Spine Box Type
Parts of a segment:
• Soffit
• Web
• Ribs
• Deck slab
•Grade of concrete normally used is M45.
•The segments are generally of 9.1m.
•Width of each segment = 3.0m
•The segments identification numbers S1,
S2, S3 etc.
•Weight of each segment varies from 35 to
45 tones.
