Hinweis:
Die Eingänge: Start 1 und Start 2 sind gegeneinander verriegelt.
Die Eingänge „Taster Zangenfreigabe Zange 1“ und „Taster Zangenfreigabe
Zange 2“ können nicht gleichzeitig angewählt werden. Die Freigabe der Zange 1
verhindert die Freigabe der Zange 2. Es kann nicht gleichzeitig mit beiden
Zangen geschweißt werden.

7.1 Besonderheiten
Die Steuerung verfügt über folgende Besonderheiten:
• Die Steuerung arbeitet grundsätzlich mit einer Ethernet-IP Baugruppe (on-
Board)
• Die Steuerung ist für eine Erweiterung mit dem Reglersystem PSQ6000 XQR
vorbereitet. Punktwiederholungen werden jetzt im UI-Modus, gemessen oder
geregelt (betrifft Messung, Regelung, Überwachung und Nachstellung).

UI-Regelung und -Überwachung). Eine KSR-Stromüberwachung ist bei UI-
Überwachung ohne UI-Regelung weiterhin aktiv.
• Leistungsvorwarnung:
Nach jedem Schweißablauf wird eine Phasenanschnittsüberwachung
durchgeführt. Der mittlere Phasenanschnitt wird mit den Elektrodenparametern.
o obere Leistungsbegrenzung
o obere Leistungsvorwarnung
o untere Leistungsvorwarnung
verglichen. Wird eine der Grenzen überschritten, wird eine Warnung
ausgegeben. Diese Warnung bleibt bis zum nächsten Elektrodenfräsen / -
wechsel oder bis zum Zurücksetzen der Leistungs-Istwerte über die
Bedienoberfläche stehen.

Eingangs „Taster Zangenfreigabe Zange x“ innerhalb der Freigabezeit wird der
Status des Ausgangs „Ventil Bremse Zangenarm x“ gewechselt. Nach Ablauf
der Freigabezeit wird der Ausgang „Ventil Bremse Zangenarm x“ auf „0“
gesetzt.

7.1.7 Elektroden Fräsen (E_07, E_08, E_14, E_15, E_12, E_16, A_05,
A_08, A_07, A_10)
Ablauf Fräsen: (siehe Ablaufdiagramm Abb.8: Elektrode fräsen)
• Der Status „Frässtopp“ wird entweder durch die Steuerung (auf Basis der
Verschleißzähler) oder durch einen Impuls am Eingang „Taster Anfrage
Elektrode Fräsen Zange x“ (E_14, E_15) erreicht.
• Der Status „Frässtopp“ wird nicht durch „Fräsanfrage“ gesetzt! Um in diesem
Status fräsen zu können, muss „Taster Anfrage Elektrode Fräsen Zange x“
gesetzt werden.
• Die Steuerung ignoriert den Status des Eingangs „Zündung extern ein“ (E_09)
Über die Bedienoberfläche kann jederzeit eine Fräsquittung für eine oder alle
Zangen ausgegeben werden.
Merkmale
individuell für jede Elektrode eingestellt werden, ob sie beim Status „Fräsen
notwendig“ anhält oder einen weiteren Start akzeptiert.
Achtung: Wenn für eine bestimmte Elektrode der Stopp bei maximaler
Standmenge ausgeschaltet ist,, wird diese Elektrode nach dem Erreichen der
Standmenge zwar weiterlaufen, aber dabei regelmäßig auch weiter zum Fräsen
auffordern. Ist dabei ein Frässtopp aktiviert, wird sie auch in diesem wieder
stehen bleiben.
7.1.8 Fräsablauf
Der Fräsablauf kann nur gestartet werden, wenn der Eingang E_07 (E_08)
„Fräsabdeckung offen Zange x“ aktiv ist. Dann startet der Eingang E_00 (E_19)
„Start x“ das Fräsprogramm 17 (Fräsprogramm 18).

Umdrehungen erforderlich.
Mit der negativen Flanke des Eingangs E_07 (E_08) „Fräsabdeckung offen Zange
x“ wird die Steuerung das Ergebnis auswerten. War die Fräsung erfolgreich, wird
der Ausgang A_05 (A_08) „Frässtopp“ wieder zurückgesetzt.
War die Fräsung nicht erfolgreich, bleibt dieser Ausgang gesetzt. Zusätzlich wird
die Steuerung eine Fehlermeldung ausgeben und der Ausgang A_02
„Steuerungsfehler“ wird gesetzt.
Jetzt muss zunächst der Fehler quittiert werden. Danach kann die Fräsung
wiederholt werden. Der Status „Fräsanfrage“ kann nur durch eine erfolgreiche
Fräsung verlassen werden.
Merkmale
wechseln und über den Eingang „Quittung Elektrode wechseln Zange x“ (E_13 /
E_17) bestätigen.
Über die Bedienoberfläche kann jederzeit eine Wechsel-Quittung für eine oder
alle Zangen ausgegeben werden.
7.1.10 Überdruckkontakt
Für beide Zangen gibt es einen gemeinsamen Überdruckkontakt (E_11), der in
der Vorhaltezeit abgefragt wird.
Am Ende der Vorhaltezeit wird maximal 5 sec. auf die geschlossen Rückmeldung
der Schweißzange gewartet. Wurde innerhalb dieser Zeit keine Rückmeldung
erkannt wird der Ablauf mit einer Fehlermeldung abgebrochen.
7.1.11 Kühlwassermangement
Das Kühlwassermanagement arbeitet mit dem Ausgang A_01 „Kühlwasser frei“,
der den Wasserfluss ein- und ausschaltet und mit dem Eingang E_10 Kühlwasser
ok“, der zurückmeldet, ob das Kühlwasser tatsächlich fließt oder nicht.
Mit dem Eingang E_03/E_06 „Taster Zangenfreigabe Zange x“ wird der Ausgang
A_01 „Kühlwasser frei“ gesetzt. Wenn die interne Zangenfreigabe
zurückgenommen wird (10 Sekunden nach der letzten Zangenbewegung) wird
der Ausgang A_01 „Kühlwasser frei“ wieder zurückgenommen.
Die Rückmeldung des aktiven Wasserflusses über den Eingang E_10 Kühlwasser
ok“ reagiert verzögert auf die Freigabe. Daher wird das Signal erst 2 Sekunden
nach der Aktivierung des Ausgangs A_01 „Kühlwasser frei“ ausgewertet. Wenn
das Signal dann für mindestens eine weitere Sekunde fehlt, wird eine
Fehlermeldung ausgegeben.
Beim Abschalten der Freigabe gibt es keine Verzögerung, aber auch hier muss
ein Fehler mindestens eine Sekunde ununterbrochen anstehen, bevor er
angezeigt wird (siehe Abb. 9 Kühlwasserstuerung).
Der Ausgang A_01 „Kühlwasser frei“ wird auch benutzt, um das Kühlwasser
während eines Kappenwechsels abzustellen. Hier muss man zwei Fälle
unterscheiden.
Reaktion des Ausgangs bei aktiviertem „Stopp bei maximaler Standmenge“:
In diesem Fall wird die Steuerung so lange keinen neuen Ablauf durchführen, bis
die Elektrodenkappe gewechselt wurde. Daher wird für diesen Zeitraum auch kein
Kühlwasser benötigt.
Erst nach dem Kappenwechsel wird bei selektierter Zange das Kühlwasser
wieder aktiviert (siehe Abb. 11 Kühlwassersteuerung: Stopp bei Standmenge
aktiv).
Reaktion des Ausgangs bei deaktiviertem „Stopp bei maximaler Standmenge“:

Statuscodes
In diesem Fall kann die Steuerung trotzdem weiter ablaufen. Daher wird in
diesem Fall auch weiterhin eine Kühlung benötigt (siehe Abb. 12
Kühlwassersteuerung: Stopp bei Standmenge NICHT aktiv).
Wenn ein Kappenwechsel manuell über die Eingänge E_22 bzw. E_23
angefordert wird, muss das Kühlwasser auch deaktiviert werden. Es wird dann
auch hier erst nach der Quittierung des Wechsels wieder aktiviert.
7.1.12 Lampentest
Solange der Eingang „Lampentest“ (E_25) gesetzt ist, werden folgende Ausgänge
aktiviert:
• UI-Regler aktiv (A_04)
• Fräsanfrage / Fräsen notwendig Zange 1 (A_05)
• Vorwarnung / Maximale Standmenge Zange 1 (A_06)
• Fräsanfrage / Fräsen notwendig Zange 2 (A_08)
• Vorwarnung / Maximale Standmenge Zange 2 (A_09)

The inputs: Start 1 and start 2 cannot be selected together. (Cannot weld 1 & 2
simultaneously).
The inputs "Gun 1 – Pushbutton Enable" and "Gun 2 – Pushbutton Enable" can
not be selected together. Enabling "Gun 1" excludes the possibility to enable the
"Gun 2". It is not possible to weld with both guns simultaneously.
As long as no start input or initiator tip dresser cover input is active, the weld
program „0“ is selected.

• The DC link voltage is always verified, the fault message is automatically reset.

When this function is activated for a specific electrode a „Tip Dress Request“
will come immediately after the „Tip replaced“ input signal.
• The time within the current has to exceed a minimum threshold is adjustable.
If this threshold is not exceeded on average, the sequence is stopped and an
error message occurs.
• %I Prewarning:
Phase value monitoring is carried out after each welding schedule. The mean
phase value is compared to electrode parameters
o % limitation
o %I prewarning
o lower %I prewarning.
If one of the limits is exceeded, a warning is output. This warning will remain
active until the next tip dressing / tip change cycle or until the actual %I values
are reset at the user interface.
Features
Program 19 for “Gun 1” and program 20 for the “Gun 2” are the programs
dedicated only for current calibration. The programs can only be started via start
simulation of the user interface.
Program 21 for “Gun 1” and program 22 for the “Gun 2” are the programs
dedicated only for force calibration. The programs can only be started via start
simulation of the user interface.
The condition after booting ends, when an operator active the input “Pushbutton
enable gun 1” (E03) or “Pushbutton enable gun 2” (E06).
The “stand-by” state will be activated, if both guns are not in Enable status.(see
Gun Enable).
The “stand-by” state ends when an operator active the input “Pushbutton enable
gun 1” (E03) or “Pushbutton enable gun 2” (E06).

• After negative edge of „Pushbutton enable gun x“, the internal state „Gun x
enabled“ stays „1“ for 10sec.
This time can be retriggered by the following conditions: Pushbutton “Hi-Lift”,
“Start”, active tip dress request or a weld sequence.
• The output “Solenoid valve brake arm” (A_16 / A_17) will be set high by
activating the gun enableling. After every positive edge of the input “Pushbutton
enable gun x“ during the 10sec the status of the output “Solenoid valve brake
arm” (A_16 / A_17) will change. After the 10sec the output “Solenoid valve
brake arm” (A_16 / A_17) will be set low.

7.1.5 Retract gun 1/2 (E_20, E_21, E_24, A_14, A_15)
Function of commands and valves “Hi-Lift x” (large opening gun)
The solenoid valve used to do the “large opening gun” is a valve 3/2 monostable.
Without power or when turns on the main switch the gun is in “large opening gun”
condition. Therefore, enabled the gun, if the operator executes the command “Hi-
Lift x”, the control sets the output for the closing “Hi-Lift x” that close the gun in
“welding position” At this point the operator can control “Start x” to do the welding
according to the normal sequence of operation of the inverter. If the gun is in
“welding position” and the operator presses the command “Hi-Lift x” again, the
inverter turns off the output “Hi-Lift x” and the gun goes in “large opening”
position. The condition sequence to perform the welding command is:
• command “Hi-Lift x” (E20 or E21)
• the inverter sets the output “Hi-Lift x” (A14 = 1 or A15 = 1)
• only in this condition the operator can weld (E00 or E19)
Hint: At the input E_24 24V DC must be present.

• Gun movement is only possible if gun is in “enable” state (s. diagram “Enable
gun”).
• The “Start x” signal will be executed earlies “T_delay_schedule”-time after the
output “Hi-Lift x” is set to make sure that the gun is really in weld position.

7.1.6 Output signals for Tip dress and Tip Change Gun1/2 (A05, A06,
A08, A09)
The light signals for tip dress and tip change are distinct for the two guns and two
electrodes.
• If the electrode is in the “pre-warning end of life”, the lamp “Warning/ Tip Life
Expired gun x” is flashing.
• If the electrode is in the “end of life – stop”, the lamp “Warning/ Tip Life Expired
gun x” is set.
As regard the light signals of tip dress required are the same following mode.
• If the electrode is in “pre-warning tip dress”, the output “Dress Request /
Dressing necessary gun x” is flashing.
• If the electrode is in “required Tip Dress”, the output “Dress Request / Dressing
necessary gun x” is set.
With regard to the manual controls for the tip dress procedure and for the tip
change procedure, the states of the outputs of the lamps are these.
• If the operator presses the command “Pushbutton Request Tip Dress gun x”,
the output “Dress Request / Dressing necessary gun x” is set.
• If the operator presses the command “Pushbutton Request Tip Change gun x”,
the output “Warning/ Tip Life Expired gun x” is set.
7.1.7 Elektrode tip dress (E07, E08, E14, E15, E12, E16, A05, A08,
A07, A10)
Sequence of tip dressing: (refer to timer diagrams Fig.8: Electrode tip dress)
• Tip dress stop condition is set by the system (caused by the tip counters) or by
impulse of input “Pushbutton request tip dress gun x” (E_14 / E_15).
• The tip dress stop condition is not set with tip dress warning – To tip dress
during warning condition, “Pushbutton request tip dress gun x” (E_14 / E_15) is
required.
• The inverter ignores the state of the input “External weld on” (E_09).
Via the user interface can be output at all times an acknowledge tip dress for one
or all guns.
Features
Attention: If for a specified electrode the „stop max. at end of stepper” is switched
off, then this electrode will continue after reaching end of stepper, but it regularly
also continue to request for tip dressing. Is a stop tip dress activated, it will stop
again this.
At the beginning of the squeeze time the gun will be closed and at the end of the
hold time opened using O00 (O13). The output O07 (O10) “motor enable” will be
set at the end of the squeeze time and reset 3 seconds after the end of the hold
time.
The input I12 (I16) "rotation counter" will be used to supervise the dress process.
This input will count the number of dress motor rotations. The amount of rotations
can be parameterized. During dressing O07 (O10) = 1 this amount (or more) of
positive edges need to be detected at I12 (I16) to complete the dress routine

successfully.
With a negative transition of input I07 (I08) "Initiator tip dresser cover open" timer
will check whether the dressing was successful (at least the configured amount of
rotations was counted). If it was successful the timer will leave the "dress
necessary" status, therefore output O05 (O08) will be reset from 1 to 0.
If there was a dressing error (not enough rotations) the timer will not leave the
"dress necessary" status, output O05 (O08) will stay at 1 and additionally the
timer will show an error which will be indicated at output O02 "timer fault" with a
continuous high signal.
The error needs to be reset before rerunning the dressing sequence. The timer
will not leave the "dressing necessary" status until there was a successful
dressing or a tip change.
7.1.9 Elektrode tip change (E_13, E_17, E_22, E_23, A_06, A_09)
The electrode tip change is only manual procedure: the operator changes the
actual electrodes with new cups and with the pushbutton he resets the counters
“Maximum Wear” and “Number Tip Dress”.
The operator must do the following:

• If the output “Warning / Tip life expired gun x” is set, the counter “Maximum
Wear” has reached the maximum value of weld spots. When the operator
decides to change the cups, making the exchange and then confirms the
successful replacement with a pushbutton, he sets the input “Tip dresser cover
closed (Acknowledge tip dress) gun x” (for “Gun 1” input E_13; for “Gun 2” input
E_17).
• If the output “Warning / Tip life expired gun x” is flashing or the lamp is off, the
counter "Maximum Wear" has not reached the maximum value of weld spot. If
the operator wants change the cups, he must set a request by pressing the
pushbutton “Pushbutton request tip change gun x” (for “Gun 1” input E_22; for
“Gun 2” input E_23). At this point the operator can change the tips and confirm
the replacement with the pushbutton “Tip dresser cover closed (Acknowledge
tip dress) gun x” (for “Gun 1” input E_13; for “Gun 2” input E_17).
Any time a acknowledge tip change for one or all guns can be output via the user
interface.
A check of the pressure feedback at the end of the squeeze time is selectable.
With the input E_03 / E_06 " Pushbutton enable gun 1" will the output A_01
"Cooling water enable" set.
If the internal gun enable is canceled (10 seconds after the last gun movement)
then will be the output A_01 "Cooling water enable" canceled .
The feedback from the active water flow through the input E_10 “Cooling water
enable" react to the release with delay.
Therefore, the signal is evaluated only 2 seconds after the activation of the output
A_01 "Cooling water enable".
If the signal is missing for at least another second, an error message is issued.
When switching off the release there is no delay, but here must be present
continuously, an error for one second before being displayed
(refer to Timer diagrams Fig.9: Water enable control).
Example of an interruption of the cooling water circuit. The input E_10 “Water
flow" drops out, although the output A_01"Cooling water enable" is set
(refer to Timer diagrams Fig.10: Water enable control: Water pressure fault).

Status codes
The output A_01 "Cooling water enable" is also used to turn off the cooling water
during a tip change. Here one must distinguish between two cases.
Only after the tip change the cooling water is enabled again with selected gun.
(refer to Timer diagrams Fig.11: Water enable control: Stop at max. Tip Life).
If a tip change is requested manually via the inputs or E_22 E_23, the cooling
water must also be disabled. It is then also here only after the acknowledgment of
the change activated again.
